304 stainless steel is the workhorse. It has 18% chromium and 8% nickel. That gives it a 10+ year outdoor life in normal conditions. Density is 7.93g/cm³, so a 3-foot letter in 1.5mm thickness weighs about 12 pounds. We use it for 80% of all stainless steel letters we ship. Finishes: brushed #4 (standard), mirror #8 (high-end retail), PVD coating (gold, black, rose gold) for luxury branding. For a strip mall in Ohio or a medical building in Dallas, 304 is all you need.
Here's what nobody tells you: 316 stainless is overkill for 90% of jobs. It contains 2-3% molybdenum, making it marine-grade. It'll last 15+ years even with salt spray. But it costs 20-30% more than 304. I had a customer in Phoenix demand 316 for a desert plaza — pointless. Save that money. Only spec 316 for coastal properties, chemical plants, or anywhere within 5 miles of saltwater. Miami Beach? Pay for 316. Kansas City? You're lighting money on fire.
Aluminum is the lightweight champ. At one-third the weight of steel, it's naturally rust-proof. 8-12 years outdoor life, depending on finish. We typically use 1.0-1.6mm (0.040-0.063") thickness for aluminum letters. Anodized finishes are hard and UV-stable; powder coating gives you RAL color matching for corporate branding. If you're mounting letters on EIFS or lightweight facades, aluminum cuts dead load dramatically. One 24-inch aluminum letter weighs maybe 3 pounds versus 9 for stainless.
Brass is the premium play. We sell brass letters to hotels, law firms, and high-end retail. It patinas gracefully — or you can lacquer it for a maintained shine. Here's what nobody tells you: CE marking is easy to fake. It costs 20,000-50,000 RMB and takes 2-8 weeks to get legitimately. Plenty of factories print the logo on a sticker and call it a day. For US contractors, UL 48 is the gold standard for electric signs. It costs $4,000-15,000 and takes 4-9 months, with quarterly factory audits. We don't hold it — I'm not going to lie to you. If your local inspector mandates UL-listed signs, we can discuss options like using UL-listed power supplies and labeling through a certified field inspection. ETL is a recognized alternative that's 10-30% cheaper. For non-lit metal signage, these don't apply. But the moment LEDs enter the picture, NEC Article 600 governs. Know your local code before ordering.
IP ratings are another area of confusion. IP65 means dust-tight and protected against water jets from any direction. It's the minimum for outdoor installations. IP66 handles powerful jets — good for coastal areas with pressure washing. IP68 means submersible, which is overkill unless your sign will be underwater. I've had customers demand IP68 for a pylon sign at a carwash. That's unnecessary. IP65 with proper drainage holes works fine. But if a factory claims IP68 without a test report, they're guessing.
The ugly truth is that many imported signs lack proper grounding provisions. For the US market, ensure the sign has a grounding stud or terminal block. We add them as standard for North American orders. A simple omission can fail inspection and cost you hundreds in retrofitting.
I've seen a beautiful 5-foot aluminum letter install on a windy day, catch a gust, and snap its mounting studs because someone spec'd 1.0mm thickness on a letter that needed 2.0mm. For letters over 30 inches, you need thicker metal — at least 2.0mm stainless or 3/16-inch aluminum. Otherwise, it will warp or oil-can.
Acrylic faces on channel letters follow similar logic. Under 2.5 meters, 3mm acrylic works. Over that, 5mm minimum. The light transmittance of quality Mitsubishi or Degussa acrylic hits 90-92%, and they guarantee 5-8 years without yellowing. Domestic acrylic, the kind many budget factories use, yellows in 1-2 years. When we quote front-lit channel letters, we always specify the acrylic brand. I'd rather lose a bid than ship a sign that looks like a smoker's teeth in two years.
Finishes need to match the environment. Brushed #4 stainless hides scratches and fingerprints well — great for high-touch areas. Mirror #8 shows every smudge, so unless you have a cleaning crew, it's better for overhead signs. Powder coating on aluminum gives you exact brand colors (RAL codes) and durability, but if it's a coastal installation, specify marine-grade primer underneath. Otherwise, pinholes let salt in and you'll get filiform corrosion under the paint.
Mounting methods are not one-size-fits-all. Stud-mount with threaded rods is the cleanest look for metal letters on solid walls. Standoffs give a floating effect and simplify wiring for halo-lit signs. Flush mount with adhesive only works for small letters on smooth surfaces — if the wall gets hot, the adhesive can shear. I always recommend mechanical fasteners as primary and adhesive as secondary. It’s an extra 10 minutes per letter, but zero callbacks.
Look, the old model was: sign shop buys from regional wholesaler, who buys from an importer, who buys from a trading company, who buys from a factory. Every layer adds 30-50%.
