And I've seen too many sign shops overpay for 5mm on a 12-inch letter because they didn't understand the actual failure modes. This isn't a material spec sheet. This is what I'd tell you over a beer.
Here's what nobody tells you: acrylic thickness is a structural decision, not a cosmetic one. The face of a channel letter is the first thing wind hits, the first thing UV bakes, and the first thing a vandal's rock finds.
Our acrylic runs 90-92% light transmittance. That's standard, whether it's 3mm or 5mm. Thickness doesn't make the face brighter. It makes it stiffer.
3mm acrylic bends. 5mm acrylic resists. That's the whole conversation.
But here's the dirty secret. A 3mm face made from Mitsubishi or Degussa UV-resistant acrylic will last 5-8 years outdoors. A 5mm face made from cheap domestic acrylic will yellow in 1-2 years. You can't spec thickness to fix a bad material choice.
Rookie mistake: thinking thicker acrylic solves UV yellowing. It doesn't. The UV stabilizers are in the raw material, not in the millimeter count.
I've watched shops spec 5mm domestic acrylic on a Florida storefront because they thought they were being safe. Twelve months later, the yellowing was so bad you couldn't read the logo. The 5mm cost them extra and still failed. That's not a thickness problem. That's a material lie.
I've seen this go wrong: a shop spec'd 5mm on small letters for a strip mall in Ohio. Letters looked fine. But the added weight meant the installer had to switch to heavier anchors, which added labor. The 3mm would've been perfectly fine and saved them about 18% on material.
If you're quoting a job, don't think thicker is automatically better. The extra weight can also require a beefier raceway or backing plate. A 3mm face on 20 letters might not matter. On 200 letters, that's real steel and real install hours.
If your letter height is under 2.5 meters and the sign isn't mounted on a rooftop or open highway, 3mm is my default recommendation.
It costs less. It cuts faster. It bends easier for returns and trim cap. It ships lighter.
For most storefront front-lit channel letters, 3mm acrylic with UV-resistant material is the workhorse. I've shipped thousands of them worldwide. They hold up when they're not acting like a sail.
But if the letter has an unsupported flat face wider than maybe 600mm without a trim cap, 3mm starts to oil-can. You'll see waves in the acrylic when the sun hits it. That's the material telling you it's too thin.
Small letters under 600mm? 3mm is fine. You can also get away with 3mm on back-lit halo letters as long as the face isn't carrying structural load and the returns are shallow. But I'd still ask about the install environment first.
The ugly truth is that 5mm isn't "premium." It's required once you cross 2.5 meters in letter height or any span that catches real wind load.
Over 2.5m, the face of a 3mm letter can crack at the weld points or pull out of the trim cap under negative pressure. Wind doesn't care what your budget was.
If you're doing rimless channel letters, there's no trim cap holding the acrylic. The face is structural. You use 5mm, period. No debate.
Same goes for large back-lit halo letters with deep returns. The face might not be the halo side, but a 3mm backer on a 4-meter letter will flex and eventually crack the silicone seal. Then water gets in, and your LEDs die in 12 months.
I've watched a customer argue with me on a 3.2-meter pylon sign for a car dealership. He wanted 3mm to save $400. I refused to build it without 5mm. Six months later a storm hit. He called to say thanks. That's not me being difficult. That's me knowing what happens when a letter face fails at 40 feet.

Mitsubishi and Degussa UV-resistant sheets give you 5-8 years before yellowing. Domestic acrylic can start yellowing in 1-2 years.
