But here's the trap — most letter faces aren't just a flat slab. They're formed with a return flange that adds rigidity. That's why a well-constructed 3mm letter can survive what a badly-constructed 5mm letter can't. The thickness matters, but it's not the only variable.
The actual material differences — no fluff

3mm acrylic: roughly 3.6 kg per square meter. Lighter, cheaper, bends easier. Standard stuff for 90% of channel letter work. Hard to justify anything thicker for interior signs.
5mm acrylic: roughly 6 kg per square meter. Nearly double the weight, roughly 60-70% more expensive per sheet. Stiffer, more impact-resistant, handles wind load better.
Both transmit light at 90-92% if you're using quality material. That number doesn't change much between thicknesses — what changes is the *distribution* of light. 5mm acts like a mini light guide; you get more even illumination from your LEDs but you'll lose a touch of raw brightness. 3mm lets more light through but you'll see hot spots if you're too close to the face.
The ugly truth is that most sign shops run 3mm for everything under 2 meters and only bump to 5mm when they get nervous about a big span. That's not engineering. That's guessing. Let's fix your guessing.
What actually fails — real-world failure modes
I've seen this go wrong in three specific ways over my 16 years:
**Indirect UV damage.** Not the acrylic itself yellowing, but the adhesive and the paint interface breaking down. UV hits the edge, the adhesive fails, moisture creeps in between the acrylic face and the aluminum return. That white haze you see between the layers? That's delamination. 3mm flexes more, which accelerates the adhesive failure.
**Wind shear at the studs.** Your acrylic face is held on with studs every 10-15 centimeters. In a 90 km/h gust, a 3mm face on a big letter will pull at those fasteners with a lot more force than most shops calculate. I've watched a 1.5-meter letter shed its entire face in a storm. The studs were fine. The acrylic tore at the holes.
**Thermal expansion mismatch.** Acrylic expands and contracts with temperature. Aluminum returns do too, but at different rates. The bigger your letter, the more differential movement you get. 5mm holds its shape better through those cycles. 3mm doesn't — it creeps.

rimless channel letters that kept blowing their light tubes every spring. Shop kept replacing tubes. Replaced the transformer twice. Cost them $400 in service calls. Mitsubishi's material costs about 30-40% more than domestic. But here's the math that matters: a letter that needs to last 5 years for a tenant with a 3-year lease is a completely different buying decision than a building owner who's investing in a 10-year landmark sign.
For outdoor channel letters in a climate with real sun, buy quality acrylic. Period. The 3mm vs 5mm decision matters less than the "whose 3mm" decision.
When 3mm is genuinely fine
Don't let me scare you into overspending. There are legit applications for 3mm:
- Interior signs. The sun isn't fighting you. The climate is controlled. 3mm is perfect for
food menu signs and lobby displays.
- Letters under 600mm tall on a protected storefront. If there's a canopy or awning shielding them from direct weather, 3mm will give you 6+ years if you use good material.
- Backlit letters with a rigid backing plate. If the acrylic is laminated or well-supported, you get rigidity without the thickness.
- Shorter production runs where the client just needs a temporary sign for 12-18 months. I'd rather sell a client cheap 3mm for a pop-up store than try to upsell them on a premium 5mm product they don't need.
But if your letter is over 2.5 meters, or it's facing an open parking lot, or it's on a coast where wind is a daily fact — don't gamble. Spec 5mm and move on.
The structural mechanics — why size changes everything
Here's the engineering without the textbook. A flat plate's stiffness increases with the cube of its thickness. So 5mm isn't just 67% thicker than 3mm — it's roughly 4.6 times stiffer.
That quantum leap in rigidity is why the 2.5-meter rule exists in my shop. Once you cross that threshold, wind load starts to dominate your design equations. A 1.5-meter letter deflects maybe 2-3mm under load. A 2.5-meter letter deflects 4-6mm. A 3-meter letter with 3mm faces? 10mm deflection or more, caused by the acrylic acting like a sail.
The fix isn't just thicker acrylic. It's about bracing, stud spacing, and the strength of your returns. But thicker acrylic buys you the margin that covers poor installation, unexpected wind, and the occasional miscalculation. That's the insurance premium — and it's worth every penny.
The cost difference — what you're really paying
Let's talk money — because that's why you're asking this question in the first place.
For a typical set of
back-lit halo letters — say 1.2 meters tall, six letters — upgrading from 3mm to 5mm adds roughly $80-150 to your total factory cost. That's about 10% more, maybe 15%.
For the
dual-lit channel letters that run on storefronts — similar size, six letters — the upgrade is maybe $100 on a $1,800 order. You'll barely feel that in your margin.
But here's the part that usually surprises buyers: the *labor* cost of replacing a failed face is typically 2-3 times the material cost difference. If a 3mm face fails at year two, you're paying the installer to come back, remove studs, clean the old silicone, install new acrylic, re-seal, and test. That's a $300-500 service call to save $100 on material upfront. Terrible trade.
My rule: if you're already paying for the truck to come out, spec the 5mm. The material premium is the cheapest insurance you'll ever buy.
What I still won't do — honest factory limits

aluminum letters that never rust. But I'm going to be straight with you about our limits, because I've seen what happens when factories overpromise.
We can't guarantee that 5mm acrylic won't crack in a hailstorm. No factory can. Polycarbonate is 250 times more impact-resistant than acrylic, but it's also more expensive, scratches easier, and yellows faster in UV. We've tested it. We still spec acrylic 90% of the time because it's the right material for the job. But if your site is in Tornado Alley or a known hail zone, ask us about polycarbonate options. We'll tell you straight if it's worth the upgrade.
We can't make a 3mm face work on a 3-meter letter. We're not going to sell you a problem. If you insist, we'll quote it, but we'll put a disclaimer in writing that the warranty's void.
And here's the thing — we also won't claim our 3mm acrylic will last as long as someone else's premium 5mm. Nobody can. That's just physics.
Production differences — how thickness changes the build
When we build channel letters at our facility, the acrylic thickness changes a few steps downstream:
**CNC routing.** 3mm cuts beautifully at high speeds, leaving a clean edge. 5mm needs slower feed rates and produces more heat. This isn't a cost killer — it's a difference of maybe a few minutes per letter. But if a factory quotes you the same time for both, they're lying about their quality control.
**Bending.** The return flange on LED channel letters requires precise heating and bending of the acrylic. 3mm bends with less heat and less risk of stress whitening. 5mm demands more patience — bend too fast and you'll get micro-crazing on the inside radius that shows up as white hairlines within a year.
**Sealing.** A 5mm face is heavier. Gravity wants to pull it down. That means your neutral silicone bead has to be thicker on the bottom edge, and your stud spacing has to tighten up. We run studs at 12cm on 3mm faces, 8cm on 5mm faces for the same letter size. Costs a bit more in hardware, saves you a service call later.
**Aging test.** We run every letter through an 8-12 hour aging test before it ships. The 5mm faces get extra scrutiny because thermal stress shows up faster on bigger letters. If you're buying from a factory that skips the aging test, you're the quality control — and you'll find out what that costs six months later.
Shipping realities for your decision
If you're importing (and the pricing math says you should be), the extra weight of 5mm matters for your freight quote.
3mm face letter — roughly 1.2 kg per square meter of acrylic, plus the aluminum returns and LEDs.
5mm face — roughly 2 kg per square meter.
For a 30-letter order of 1-meter letters, that's maybe 24 kg of extra weight. On an air freight shipment at $4-12/kg, you're looking at $96-288 more. On a sea freight LCL shipment at $80-200/m³, the difference is negligible.
Here's the math that makes my point: on a $2,000 order, air freight premium for 5mm works out to $100-300. The factory price difference is maybe another $100-150. Total? $200-450 for the upgrade on the whole order. Versus one service call in year two? It's a no-brainer.
But if you're shipping a handful of small replacement faces, 3mm in a less-than-freight package can arrive for under $100. Just don't pretend you're comparing the same product.
Sell it with confidence — what to tell your client
If you're a sign shop owner or contractor, here's your script for the buyer who asks "can't we just use the thinner stuff?"
"Your letter is X meters wide. At that size, we've got to spec 5mm acrylic. It's 4.6 times stiffer, which means it won't flex in wind, won't crack around the mounting studs, and won't pop those LED modules loose. The material costs maybe $100 more on this order — but it's the difference between a sign that lasts 8 years and one that needs a new face in 2. I don't want to be the one crawling up a ladder to fix that in February, and you don't want to pay for it."
Say it directly. Numbers beat adjectives. "4.6 times stiffer" sticks in the head better than "it's more durable."
The final verdict
3mm is for small signs, protected locations, and budget jobs that don't need to outlast the lease.
5mm is for anything over 2.5 meters, anything in exposed conditions, and anything your client is going to be staring at for the next five years.
If you're buying from a factory, ask them directly: "What's your guarantee on that acrylic not yellowing?" They should give you a specific number of years, not marketing language.
