Look, I've welded channel letters before half the guys quoting your job were born. The 3mm vs 5mm acrylic question isn't academic. It determines whether your sign still looks flat after two summers or looks like a potato chip.
Here's what nobody tells you: thickness doesn't stop yellowing. The resin and UV inhibitors in the acrylic do. I've seen 5mm domestic sheet yellow in 18 months while 3mm Mitsubishi sheet still runs clear at year six.

The ugly truth is most Chinese sign shops quote 5mm and build with 3mm. The trim cap covers the edge. You can't tell until the face starts bowing or cracking at the stud holes two years later.
Let's start with the material numbers. Clear acrylic transmits 90-92% of light, whether it's 3mm or 5mm. UV-resistant acrylic from Mitsubishi or Degussa lasts 5-8 years outdoors. Domestic acrylic without good UV inhibitors yellows in 1-2 years. That's from our sheet suppliers, not a brochure.
3mm acrylic is 0.118 inches thick. 5mm is 0.197 inches. That difference sounds small, but bending stiffness goes up by thickness cubed. A 5mm face is about 4.6 times stiffer than a 3mm face. For flat channel letter faces, stiffness is what stops wind from making your sign look pregnant.
I've seen this go wrong: a client in Sydney ordered 900mm front-lit channel letters with 3mm faces to save a few dollars per letter. Six months later, every face had a visible bow. The letters still lit up, but the sign looked cheap. He paid another shop to replace the faces with 5mm. Total savings: negative $4,200.
When 3mm Acrylic Actually Works
For small letters, 3mm is fine.
If your channel letters are under 600mm tall and mounted under a canopy or away from direct afternoon sun, 3mm UV-resistant acrylic will last years. We use it every week for
front-lit channel letters, mall directories, and small strip mall letters.
Another solid use is
back-lit halo letters. The front face is metal, not acrylic. The acrylic piece is the back diffuser, and it sits flat against the wall. It doesn't fight wind the same way a front-lit face does. We usually cut those from 3mm, and it holds up.
3mm also saves weight and freight. A 5mm face weighs about 67% more than a 3mm face for the same area. If you're shipping 200 letters by air, that's real money.
But here's the catch. The cost difference between 3mm and 5mm acrylic sheet is not huge. Maybe a few dollars per square foot depending on brand and UV rating. Cheap shops use 3mm to win bids, then you eat the callback. That's the business model, not an accident.
When 5mm Is Not Optional
Look, if your letter height passes 800mm, stop asking for 3mm.
Our factory rule is simple: any front-lit channel letter over 1 meter tall gets 5mm acrylic face, minimum. Over 2.5 meters, 5mm is mandatory and sometimes we add internal bracing. That's not a sales pitch. We've replaced enough cracked 3mm faces to know.
The reason is thermal movement. Acrylic expands and contracts with temperature, and a big 3mm panel has nowhere to go. It bows outward on a hot day, then cracks at the stud holes when it contracts. 5mm is 4.6 times stiffer, so it holds its shape.
Wind load is another issue. A 1.2 meter letter with a 0.5 square meter face in Kansas wind acts like a sail. 3mm will flex, stress the silicone seam, and eventually leak water into the LED channel. 5mm reduces that flex enough to keep the seal intact.
For any letter or sign face over 2.5 meters in any dimension, the spec says 5mm+. I've seen shops try to run 3mm on a 2.4 meter letter because the client wanted a lower quote. The face cracked before it left the crate.
If you absolutely must have 3mm on a big letter, we'll quote it with a signed waiver. We won't warranty face cracking or water ingress. That's not us being difficult. That's us telling you the truth before you spend money.
UV Resistance: The Part Nobody Checks
