Look, I've watched sign shops pay $800 for one front-lit channel letter. Same 304 stainless, same Samsung LEDs, same damn silicone seal. We ship that letter for $20-80 base, maybe $120 with shipping and tariff. That's the math.

Here's what nobody tells you: most "custom sign companies" in the US are just order takers. They send your file overseas and charge you retail installed rates. Cutting them out saves 50-65% on product.

The Ordering Process: Seven Steps From Deposit to Crate

Here's the actual sequence. No, it's not 30 pages of RFQs.

  • Step 1 — Design confirmation (1 day): You send vector file or we draw from photos. We confirm size, material, LED color temp, mounting. This is where mistakes get born.
  • Step 2 — Laser cutting (±0.1mm, 1-2 days): Steel or acrylic faces cut. If your artwork has hairlines, tell us now.
  • Step 3 — Bending and welding (TIG, 1-2 days): Returns flanges, welds corners. Cheap factories skip full weld; we don't.
  • Step 4 — Grinding and polishing (1-2 days): Weld seams disappear. Brushed or mirror finish starts here.
  • Step 5 — Acrylic face CNC (1 day): For front-lit channel letters, the face gets routed and glued. UV-resistant acrylic from Mitsubishi or Degussa if you ask.
  • Step 6 — LED assembly (1-2 days): Modules wired per voltage. We use SMD 2835 at 100-150 lm/W, quality brands like Samsung or Osram.
  • Step 7 — Sealing, aging test, QC, packing (2 days): Neutral silicone, 8-12 hour burn-in, 100% inspection, foam + carton + plywood crate.

Total: about 5-15 days. Not 4 weeks. Not 12 weeks. Seven to fifteen days from approved artwork to export crate.

Materials: What You Should Actually Order

The ugly truth is most buyers overpay for materials they don't need and underpay for the ones that matter.

  • Acrylic faces: Imported UV-resistant gives 5-8 years before yellowing. Domestic gives 1-2 years. If the sign faces afternoon sun, don't cheap out.
  • Stainless steel 304: 10+ year outdoor life. 18% Cr, 8% Ni. Common thickness 1.0-3.0mm. For a strip mall in Ohio, 304 is fine.
  • Stainless steel 316: 15+ year marine grade, 2-3% molybdenum. Costs 20-30% more. For Miami Beach or a coastal hotel, pay for 316.
  • Aluminum: Weighs 1/3 of steel, naturally rust-proof, 8-12 year outdoor life. Great for aluminum letters on tall facades where weight matters.
  • LED modules: SMD 2835 is industry standard. SMD 5050 for RGB. SMD 5730 for highest brightness. L70 ≥50,000 hours if quality modules. Cheap ones die in 12-18 months.

I've seen this go wrong: a buyer spec'd domestic acrylic on a south-facing wall. 18 months later, the face looked like a smoker's tooth. Spend the extra $4 per square foot.

Here's what nobody tells you: 90-92% light transmittance acrylic means the face loses 8-10% brightness before the LED even turns on. That's normal. Plan your LED output accordingly.

Look, if you're ordering back-lit halo letters, you want the face to disappear and the halo to pop. That's a completely different acrylic spec than a front-lit box. Tell us how the sign gets seen at night, not just what it says.

Pricing: What Factory Direct Should Cost

I'm going to give you real numbers. Not "contact us for quote" nonsense.

  • Front-lit channel letters: $20-80 per letter factory price.
  • Back-lit halo letters: $35-120 per letter.
  • Stainless steel non-lit: $15-40 per letter.
  • 3D fabricated letters: $40-120 per letter.
  • Aluminum letters: $10-25 per letter.
  • Acrylic light boxes: $80-250 per square meter.
  • Neon flex signs: $30-200 per sign.

US retail installed prices run $200-700 per letter for front-lit and $400-1,000 for halo-lit. Factory direct saves 50-65% on product. Not installed. Product.

Brutal honesty #1: That "factory direct" site selling front-lit letters for $4 each is selling you garbage LEDs and 0.5mm steel that'll rust through in two winters. If the price is too stupid to believe, it's too stupid to buy.

For premium architectural jobs, rimless channel letters cost more because the face sits flush with the returns. No cap means tighter tolerances. Don't expect $20 pricing on a rimless letter. You're paying for the look.

For a storefront classic, acrylic light boxes at $80-250/sqm make sense for restaurants and retail. They ship flat and install with fewer headaches than individual letters.

Certifications: Don't Take a PDF at Face Value

CE marking costs 20,000-50,000 RMB and takes 2-8 weeks. Most factories say they have it. Ask to see the certificate with today's date.

Here's what nobody tells you: UL 48 costs $4,000-15,000 and takes 4-9 months with quarterly audits. ETL is 10-30% cheaper as an alternative. If a factory claims "UL listed" but can't produce the file number, walk away.

For outdoor signs, IP65 is the minimum: dust-tight and water jets from any direction. IP66 handles powerful jets. IP68 is submersible. None of these mean your sign survives a Florida hurricane.

Look, I've seen importers order 50 outdoor signs with IP54 rated power supplies because the supplier said "good enough." Those power supplies filled with water in one season. NEC Article 600 applies to US electrical. ADA rules apply to tactile signs: 48-60" mounting, non-glare, Grade 2 Braille. Don't skip this if it's a public building.

Shipping and Tariffs: The Real Cost of Getting Signs to Your Dock
