Let the client pick the cheapest material, and you'll be back in three years to pull out yellowed acrylic and dead modules. Push the most expensive option, and they'll find someone else who promises unicorns for pennies. The trick is finding the balance.
Don't make the mistake I did on my first retail job. I used domestic acrylic because the local supplier gave me a deal. Six months later, the sun turned it from crisp white to sickly butter. I replaced it with Mitsubishi UV-resistant acrylic and the client still has it 7 years later. That lesson cost me a weekend and my profit margin.
Material Selection: The Lies and the Truths
Acrylic is the most misunderstood material in retail signage. Hard fact: domestic acrylic starts yellowing in 1-2 years. Don't make the rookie mistake of thinking "stainless" means maintenance-free. It doesn't. Fingerprints show up fast. You need a clear coat or regular wipe-downs if it's at arm's reach.
Lighting: Bright Enough to Sell, Not Bright Enough to Annoy
The quickest way to spot bad LED modules? Look at the solder joints. Dull gray = won't last 18 months. Shiny silver = proper lead-free solder. I've opened up "factory tested" modules that had cold solder joints you could knock off with a fingernail. Don't forget dimming. A sign that blasts 100% brightness all night will annoy neighbors and may violate local ordinances. Install a photocell or timer to drop to 50-70% after midnight. Your client won't get angry calls from the apartment complex across the street. I've seen that save a relationship.
Design Principles: Typography, Contrast, and Viewing Distance
You can have the best materials and perfect lighting, but if your typography is garbage, the sign fails. Here's what I've learned from hundreds of installations where the designer's pretty render didn't survive real-world conditions.
**Stroke width and viewing distance.** For every 10 feet of viewing distance, your letter stroke width (the thickness of the lines) needs to be at least 1 inch. That's the "1-10 rule." A 6-inch tall letter with a 0.5-inch stroke might look elegant on a laptop screen, but at 50 feet it becomes a blurry gray blob. Light gray on white never works.
**Kerning and spacing.** Avoid negative spacing between letters — especially for channel letters with neon or LED strips. The light will bleed and create a messy halo. Leave at least one letter width between words, and half a letter width between characters. I've refused to install a sign where the letters were touching; the client wanted "modern tight tracking." Two months later, a letter fell off because the studs overlapped. Save the tight tracking for posters, not three-dimensional sign faces.
