Square footage only matters if you're buying a flat printed panel. For dimensional letters, you pay per letter, per inch of stroke, per LED, per finish, and per headache. Square footage is for flooring, not for signs.
Look, I've watched sign shops pay $800 for a front-lit letter from a domestic fabricator. Same 304 stainless, same Samsung LEDs. We ship that letter from our factory in Lu'an for $120.
That's not a brag. That's the gap between factory-direct and retail-installed. If you don't understand that gap, you'll overpay or buy junk.
If you're ordering front-lit channel letters for a storefront, the factory price per letter runs $20–80 depending on size, acrylic face thickness, and LED module quality. That's not per square foot. It's per finished letter.
A 12-inch letter has maybe 0.8 sq ft of visible face, but you're not paying for the face area. You're paying for the 10-step production process: laser cutting with ±0.1mm accuracy, TIG welding, grinding, polishing, CNC acrylic face, LED assembly, silicone sealing, and an 8–12 hour aging test.
Anyone who quotes you per sq ft on channel letters is probably hiding a quote error or padding something.
The ugly truth is most online "cost per sq ft" charts were written by content marketers who've never touched a bending brake. They'll tell you channel letters cost $15–$30 per sq ft, but they won't tell you that's material-only. Excluding LEDs, power supply, raceway, wiring, UL listing, freight, and the guy on a bucket truck in January.
I've seen this go wrong. A contractor in Texas used an online calculator, budgeted $2,200 for a 6-ft illuminated sign, then got a $6,800 invoice. Nobody told him the pylon required a wind-load stamp, a concrete foundation, and an electrician to run a dedicated circuit. Per square foot didn't cover any of it.
Material choice shifts your real cost more than square footage ever will. Take stainless steel.
If you spec 304 stainless steel letters, you're buying an alloy with 18% chromium and 8% nickel. Density 7.93 g/cm³. Outdoor life 10+ years. Factory price for non-lit stainless letters runs $15–40 per letter depending on thickness, 1.0–3.0mm common.
Go to 316 stainless and you add 2–3% molybdenum for marine-grade corrosion resistance. That costs 20–30% more than 304. Worth it if you're within a mile of salt water. Pointless if your sign's in a strip mall in Ohio. Rookie mistake: specifying 316 for a bank in Kansas because you read a blog about "premium materials." Don't do that.
Acrylic is another trap. UV-resistant Mitsubishi or Degussa acrylic holds up 5–8 years before yellowing. Domestic acrylic can yellow in 1–2 years. A 3mm acrylic face has 92% light transmittance. A 2mm face has 90%. The 2% difference is invisible to the human eye, but the cost difference can be 40%.
If the sign is over 2.5 meters, you need 5mm+ anyway. So don't let someone sell you 3mm for a 4-meter sign and call it savings.
Aluminum is the quiet workhorse. It weighs one-third of steel, naturally rust-proof, 8–12 year outdoor life. Common thickness 0.040–0.063 inches (1.0–1.6mm). Factory price for aluminum signs or letters runs $10–25 per letter. Powder coat it any RAL color and it looks like a premium product for half the cost of stainless.
Here's what nobody tells you: the same sign product you buy through a local sign company has already been marked up before you even see it.
US retail installed pricing for front-lit letters is $200–700 per letter. For back-lit halo letters, retail installed runs $400–1,000 per letter. Our factory-direct price for the same halo letters is $35–120 per letter. That's a 50–65% savings on product, not on install.
The install still costs what it costs because a qualified electrician and a rented lift don't care where the letters were made.
Light boxes are one of the few categories where square foot pricing is honest. Factory-direct light boxes run $80–250 per square meter. At the low end you're getting an aluminum frame, acrylic face, and basic LEDs. At the high end you're getting reinforced structure, IP65 sealing, and Samsung or Osram modules.
But an $80/sqm light box from someone who doesn't know what they're doing will fail in 18 months. The cheap LED modules lose output fast. The solder joints on the board will look dull gray instead of shiny silver. I can tell a bad module from across the room. It's junk.
If you want something indoor with a premium face and easy install, acrylic LED letters run $10–25 per letter factory price depending on size. They're not built for 80 mph wind. They're for lobbies and office walls. Different product, different constraints.
Rookie mistake: comparing a factory quote of $120 per letter to a domestic installed quote of $800 per letter and assuming you're being scammed by the factory. You're not. The $680 gap includes UL-listed power supplies, permits, engineering stamps, crane rental, liability insurance, and somebody's beat-up pickup truck.
If you want to save that $680, you can self-install. But don't complain when the sign falls off the wall because you used drywall anchors on a 60-lb sign.
You want to know the real cost per sq ft once you add shipping? Sea freight LCL runs $80–200 per cubic meter. Full container $1,200–3,000. Express courier for a small sign $30–100. Air freight $4–12 per kg.
Then add US Section 301 tariff, currently about 30%. On a $2,000 sign order, that's $600 before it clears customs.
Look, I've watched our export crates get handled 6–8 times between our dock and yours. Every touch is a chance for damage. That's not in the brochure.
It's why we pack with foam, then carton, then plywood crate. The crate isn't free. It adds to your per-unit cost. But it's cheaper than a bent return or cracked acrylic face.
The ugly truth is sea freight takes 50–70 days. If your store opening is in 6 weeks, you're paying air freight or express. That can triple your shipping cost. Nobody puts that in a per sq ft chart.
If your sign is over a certain size or in a hurricane zone, you need a structural engineer to stamp your drawings. Wind load engineering can add $500–3,000.
Permits vary from $80 in a small town to $1,500+ in a big city. Electrical permits and a master electrician add more. The sign itself might be $2,000. The paperwork and safety can double it.
For the US, you need to follow NEC Article 600 for electrical requirements. If you're getting a sign with LED power supplies, you want a UL 48 listed sign or ETL equivalent.
UL 48 testing costs $4,000–15,000 and takes 4–9 months with quarterly audits. ETL is the alternative, 10–30% cheaper.
