Galvanic Corrosion: The Hidden Killer of Mixed Metal Signs (And How to Stop It)
I once watched a $12,000 wayfinding system turn into pitted, chalky junk in 14 months flat. The sign shop blamed the paint. The client cursed the salt air. The real culprit? Two different metals touching, with rainwater playing matchmaker. Nobody glanced at the galvanic table. Nobody cared. And it’s still happening every day in strip malls and beachfront condos coast to coast. A $12,000 lesson.

The Science Nobody Explains on the Showroom Floor

That seventh-grade volcano project you half-assed? It’s more relevant to sign longevity than most installers want to admit. Galvanic corrosion needs three things: two dissimilar metals, an electrolyte (water, humidity, salty mist), and a solid electrical path between them. Yank any one of those out and the reaction stops. Let ’em all hang around, and the more active metal—the anode—gives itself up to protect the nobler one. No magic. Just a tiny battery you built by accident. So when you bolt a standard zinc-plated steel bracket onto an aluminum lightbox frame, the aluminum donates electrons and turns into white oxide fluff. The steel? It sits there smug, rusting slower than it would on its own. The voltage difference between the two punches the accelerator. Aluminum and 304 stainless in seawater conditions show about half a volt difference. That’s enough to eat through a 1.5mm aluminum mounting plate in two years if you don’t isolate them. I’ve pried apart sign faces where the aluminum backer looked like shredded wheat while the stainless steel letter face was near spotless. That’s not a material defect. That’s physics laughing at you. Here’s what the catalog won’t tell you: that anodized layer on aluminum isn’t armor. It’s fine until it gets scratched—and it will get scratched. During fabrication, during shipping (six to eight handlings between our dock in Lu’an and your install site count), and definitely during mounting. One scratch bares raw aluminum. Touch that to brass or copper, and the aluminum becomes a sacrificial anode right at the scratch. I’ve peeled anodized letters off a brass backplate and found corrosion tunnels tracing every last tool mark. The whole job was scrap. Every time.

The Most Common Mixed-Metal Sins I’ve Seen

First sin: steel screws in aluminum signs. I don’t care if they’re zinc-plated. The plating wears off after a couple of heat-cool cycles, and boom—you’ve got a galvanic cell at every fastener hole. If you’re mounting stainless steel letters onto an aluminum raceway, use 304 or 316 stainless hardware with nylon isolation washers. The stainless screw is noble, the aluminum raceway is active. Without a barrier, the aluminum erodes around the screw, your letter loosens, and water sneaks in behind the face.
