And the first thing I'll tell you is that when someone asks "how much does a custom business sign cost?", the real answer is "it depends" — but not in the way you think. It depends on whether you're buying like a pro or like a tourist.

Here's what nobody tells you: a factory-direct front-lit channel letter costs between $20 and $80 per letter. A domestic US fabricator charges $200 to $700 for that same letter installed. That's not a 10% markup. That's a 70% to 85% margin, and you're paying for it.

I've seen this go wrong a hundred ways, but the most expensive is always the same: somebody gets a quote from a factory, then adds a "broker fee" or a "project management fee" and suddenly the savings evaporate. So let's break down what actually drives that $80 letter up to $700.

The Materials Bible: Acrylic, Steel, and the Lies About "Premium"

Acrylic is where most sign buyers get fleeced. You've got Mitsubishi or Degussa UV-resistant acrylic that lasts 5 to 8 years before yellowing. Then you've got domestic Chinese acrylic that starts going yellow in 1 to 2 years. To your customer's eye, they look identical in the showroom. In the sun, the cheap stuff betrays you.

A 3mm acrylic face cuts 92% of light output. A 2mm face cuts 90%. Your customer won't notice the 2% difference, but they'll absolutely notice the 40% cost bump. That's not a quality upgrade — that's a profit margin for somebody.

The ugly truth is that most sign shops don't buy 3mm because the sign needs it. They buy it because they can charge more. If you're doing a storefront under 2.5 meters, 2mm acrylic is completely fine. If you're going bigger, you jump straight to 5mm.

Stainless steel is another place rookies bleed cash. 304 stainless has 18% chromium and 8% nickel. It'll last 10+ years outdoors in most of North America. 316 adds 2-3% molybdenum for marine and industrial coastal air. That's your 20-30% cost premium. For a strip mall in Ohio, 304 is fine. For Miami Beach, pay for 316 stainless steel letters or you're replacing them in 3 years.

Aluminum is the best value for large faces. It weighs a third of steel and naturally rusts — wait, no, it doesn't rust. Aluminum is naturally rust-proof. That's the whole point. Anodized or powder coated, you get 8-12 years outdoor life for about half the steel cost. But you can't weld it as neatly, so the sharp edges on back-lit halo letters still need steel.

LED Modules: The Difference Between 18 Months and 5 Years

Quickest way to spot bad LED modules: look at the solder joints. Dull gray = won't last 18 months. Shiny silver = proper lead-free solder. I've opened hundreds of cheap modules, and that's the first clue. The second is the LED chip itself. SMD 2835 at 100-150 lumens per watt is the industry standard. SMD 5730 gets you 40-60 lumens per chip and it's the brightest option for tall letters.

Quality modules from Samsung or Osram Lan Jing will run 50,000 hours to L70. That's 5+ years if you run them 10 hours a day. Cheap off-brand modules? You're lucky to get 12-18 months. I've watched signs fail in 14 months because somebody saved $3 per module.

Here's the killer: a cheap LED module costs maybe $2. A Samsung module costs $6. On a 30-letter sign, you're looking at a difference of maybe $120 to $200. That's nothing compared to the labor of replacing those modules on an installed sign. You'll pay a lift truck rental and a guy's hourly rate to touch every letter. That's $2,000 automatically.

And color temperature matters too. 3000-3500K warm for hospitality. 4000-5000K neutral for corporate and retail. 6000-6500K cool for industrial and highway. Don't let a factory pick this for you. They'll pick whatever they have in stock. Then your sign glows blue-green when it should be white.

Shipping and Tariffs: Where Your Savings Go to Die

Express shipping is 7-10 days and costs $30-100 for small parcels. Air freight is about 10 days at $4-12 per kilogram. Sea freight is about 65 days and runs $80-200 per cubic meter for LCL, or $1,200-3,000 for a full container. That's the simple math.

LCL sea freight is where amateur importers get burned. Your crate gets handled 6-8 times between our dock and yours. Every touch is a chance for damage. That's not in the brochure. A $2,000 sign shipment can easily take $400 of damage if it's packed wrong. That's why we use foam, double-wall cartons, and plywood crates. It's also why a factory that quotes you $60 for a letter but charges $35 for packaging isn't actually saving you anything.

The US Section 301 tariff is about 30% right now. That's not political commentary — that's a line item. If your competitor is getting customs-cleared at $0.75 per dollar of invoice, you're overpaying.
