
For standard 12-inch-tall front-lit channel letters on a storefront, you're looking at a raceway 3.5 to 4 inches wide and 2.5 to 3 inches deep—and if you put power supplies inside, make it 4.5 inches wide minimum or you'll hate yourself.
I've seen this go wrong: a shop specs a 3-inch raceway, crams two drivers in, gets the cover on, and 18 months later the power supplies cook. Cheap LED modules die in 12–18 months. Proper modules—Bluesky or Rishang—run 5+ years. The LEDs aren't the problem. The box you put them in is.
Here's what nobody tells you: raceway width and depth are two different animals. Width is the face you see from the sidewalk—the flat piece the letters mount to. Depth is the thickness of the box behind it. If you call a supplier and say "4-inch raceway" without specifying depth, you're going to get something you can't fit a driver into.
We build raceways out of aluminum because it's a third the weight of steel and still gives you 8–12 years outdoors. The aluminum we use runs 1.0–1.6mm thick. A 4-inch-wide raceway with 2.5-inch depth is enough for most acrylic LED letters under 12 inches tall. But the second you add a power supply, that depth becomes the problem, not the width.
Look, I've burned my hands on enough hot acrylic to tell you this: the raceway isn't a decorative afterthought—it's an enclosure. It carries conductors, drivers, and mounting hardware. If you treat it like a tin can, your sign fails in the field. If you treat it like a junction box, you'll pass inspection the first time.
The floor I tell my own crew is dead simple: under 12-inch letters, don't go narrower than 3 inches wide. 12 to 24 inches, go 4 inches. 24 to 48 inches, go 5 inches. And if the drivers live inside the raceway, you're not going below 4.5 inches wide for anything.
That's not an opinion. That's the space you need for the backplate to sit flush against the wall, for the letters to mount without hanging over the edge, and for the wiring to breathe. With stainless steel letters on a 304 alloy, the letter return depth is usually 1.2–1.5mm thick, and the face sits 3 to 5 inches out. The raceway has to be wide enough to catch that return without looking like a pencil behind a billboard.

If you're doing back-lit halo letters, remember the raceway also hides the return wiring from the back of the letters. The depth matters more there because you've got the halo light spilling out behind, and a too-shallow raceway will block the glow and make the letters look like they're floating on a cheap shadow box.
The ugly truth is most raceway failures aren't from water. They're from heat. Cram two LED drivers into a 2.5-inch-deep raceway and you've built a toaster oven with a mounting bracket on the back. L70 life drops, the power supply fails, and the customer blames the sign company.
Drivers need air. I want at least 1 inch of clearance on both sides of a driver, and I don't care if it costs the client another half-inch of raceway width. We use SMD 2835 modules at 100–150 lm/W—industry standard. But even a quality driver throws heat. Put two of them touching and you're buying power supplies every 18 months.
Here's what nobody tells you: a driver's physical size is not its wattage. A 60W driver can be longer and flatter than a 100W driver depending on the brand. You don't spec the raceway from the wattage. You spec it from the driver's actual dimensions, the number of drivers, and the wire bend radius. If you don't know those numbers, stop quoting.
Wider isn't always better. A 6-inch raceway catches more wind than a 4-inch, and every square inch of face area becomes a lever arm against your mounting bolts. If you're on a beachfront in Miami, the wind load calculation can force you into heavier anchors, more mounting points, and a raceway you can actually support.
But there's a flip side. A too-narrow raceway puts your bolt holes too close to the edge. In aluminum, you need edge distance—usually 1.5 to 2 times the bolt diameter—or the wall tears out like paper. With 1.0–1.6mm aluminum, I don't want a 1/4-inch bolt sitting 3/8 inch from the edge. That's not a sign. That's a lawsuit waiting to fall off the wall.
For stainless steel, it gets worse. 304 stainless has a density of 7.93g/cm³, and a solid steel raceway can weigh three times an aluminum one. If you're using 304 stainless letters at 10+ years outdoor life, fine. But don't hang a steel raceway on a wall that wasn't engineered for the weight. I don't care how pretty the mirror polish is.
NEC Article 600 covers electric signs in the US. A raceway that contains conductors is an enclosure. It needs an access cover, drain holes, and conductor fill that doesn't look like a snake ate a mouse. UL 48 certification costs $4,000–15,000 and takes 4–9 months with quarterly audits. Ask a supplier for a UL certificate with today's date. Watch them sweat.
IP65 is the minimum outdoor rating—dust-tight and protected against water jets. It does not mean your raceway survives a Florida hurricane. That's IP66 territory, and for coastal salt spray you want 316 stainless or a sealed aluminum powder coat. 316 stainless runs 20–30% more than 304. For a strip mall in Ohio, 304 is fine. For Miami Beach, pay for 316 or you're replacing letters in 3 years.
The drain holes thing is the one I see missed constantly. A sealed raceway is a swimming pool. You need weep holes at the low points, and they can't be drilled after the sign is on the wall. The inspector will look for them. The permit office will reject the drawing without them. Nobody's asking for rocket science—just a 1/8-inch hole in the right spot.
Look, I've done this for 15 years. The same mistakes show up on every job. First, the raceway is too shallow for the driver, and the access cover bows out like a pregnant snake. Second, the conductor fill exceeds NEC limits because someone crammed too many wires into a 3-inch box. Third, the raceway is mounted with steel screws into aluminum, and electrolysis eats the holes in two seasons.
The ugly truth is most permit rejections aren't about letter size. They're about raceway fill, missing drain holes, and unlisted enclosures. A factory that says "CE marking costs 20,000–50,000 RMB" will still sell you an unlisted raceway if you don't ask. Then you're the one standing in front of the building inspector with a melting sign and no paperwork.
And stop doing this one thing: ordering a raceway by the length of the word on paper. Measure the actual letter string. Letters overhang the raceway, and returns add width at the bottom. If you order a raceway that's exactly the paper length, you'll get it on the wall and realize the letters stick out 2 inches past the ends. You're not hanging art. You're hanging an engineered sign.
Here's the spec I give my own buyers. Letter height determines the floor: under 12 inches, 3-inch wide raceway. 12 to 24, 4 inches. 24 to 48, 5 inches. Driver count adds width: 4.5 inches minimum for one integral driver, and half an inch per additional driver. Depth starts at 2.5 inches and goes to 3.5 if you're running multiple drivers or backlighting.
Then check material. 304 stainless steel letters give you 10+ years outdoors. Aluminum gives you 8–12 years at a third of the weight. For acrylic faces, our standard is 5mm, which cuts light output about 92% transmittance—good enough for any storefront. Don't upsell a 2mm face for a 2% gain and a 40% cost bump. The customer won't notice the difference, but they'll notice the invoice.
Q: Can I use a 2-inch raceway for 8-inch letters?
No. You can't fit the returns, the wiring, or a proper mounting pattern. Stop it.
Q: Do I actually need drain holes if my raceway is under an awning?
Yes. Condensation happens. Water gets in. If you don't put holes in, the next rain will find the one seam you didn't seal.
Q: Is a 6-inch-wide raceway better because it looks sturdier?
