What an IP Rating Actually Is

Look, an IP rating isn't a guarantee your sign survives anything. It's two digits. First digit: dust. Second digit: water. That's it.

IP65 means dust-tight and protected against water jets from any direction. But here's what nobody tells you: the test sprays for about 15 minutes with a 6.3mm nozzle. It doesn't simulate a Florida downpour for six hours, and it sure as hell doesn't simulate salt spray eating aluminum from the inside. I've seen a sign rated IP65 pass the lab test and fail within one season on a coast. The rating is a starting point, not a promise.

The ugly truth is most buyers read the number and stop thinking. Don't.

The Only Numbers That Matter for Outdoor Signs

For illuminated channel letters, three ratings show up constantly: IP65, IP66, IP68.

IP65 is dust-tight and water-jet resistant. Minimum for outdoor use. IP66 is dust-tight and protected against powerful water jets. That's for coastal spray, pressure washing, driving rain. IP68 means submersible—usually beyond what signage needs unless you're mounting in a flood zone or fountain. Here's what nobody tells you: IP68 has no standard depth or time for signage. A factory can say IP68 and mean 1 meter for 30 minutes in a lab. That doesn't help your box sign on a pole. Ask for the test report with actual depth and duration.

I've seen this go wrong: a contractor in Houston ordered IP68 neon flex signs for a pool area. Looked great. Six months later, water got in through the power connection because the installer used a cheap connector that wasn't rated. The flex itself was sealed. The system wasn't.

That's the real lesson: an IP rating applies to a component, not the whole installation.

IP65 vs IP66 vs IP68: What You Actually Need

If your sign faces a strip mall in Kansas, IP65 is enough.

If it's within a mile of salt water or gets pressure washed weekly, pay for IP66. If it's underwater, IP68—but then you've got bigger problems.

Use this:

  • Front-lit channel letters, back-lit halo letters, rimless channel letters: IP65 minimum. If they're within 5 miles of coast, spec IP66. We build front-lit channel letters and back-lit halo letters to IP65 standard, with IP66 available on request.
  • Neon flex signs and light boxes: IP65 for normal rain. IP66 for coastal or high-pressure wash zones. Our neon flex signs use sealed silicone or PVC extrusions, but your field connections are still on you.
  • Stainless steel letters with LED backers: the metal doesn't care, but the LED module and power supply need IP65 at least.

Materials That Back Up the Rating

An IP rating on paper means nothing if the acrylic yellows in 18 months or the stainless is actually 201.

We use Mitsubishi or Degussa UV-resistant acrylic for 5-8 years. Domestic acrylic? 1-2 years before yellowing. Same IP65, very different sign.

Look, if you're buying halo-lit channel letters for a premium building, you need 304 stainless at minimum. That's 18% chromium, 8% nickel. For coastal or industrial zones, 316 stainless is the only answer. It costs 20-30% more but has molybdenum—2-3%—that fights pitting. I've replaced enough 304 letters on oceanfront hotels to know the upgrade is cheaper than redoing the job. Our stainless steel letters come in 304 and 316, with brushed, mirror, PVD, or powder-coated finishes.

Aluminum is light and rust-proof, 8-12 year outdoor life, but it dents. If a delivery truck can back into it, don't use thin aluminum.

LEDs and Power Supplies: The Part Everyone Screws Up

Here's what nobody tells you: your IP65 housing can be perfect, and a $3 power supply will still kill the sign in 12 months.

The LED modules we use—SMD 2835 at 100-150 lumens per watt—have an L70 rating of 50,000 hours. That's 10+ years of nightly use before they dim to 70% brightness. Quality modules from Samsung, Osram, or Blueview run 5+ years real lifespan. Cheap modules? 12-18 months. I've pulled failed modules out of signs where the "factory" used no-name LEDs and the customer saved $40 on materials. Now they're paying $800 for a crane rental to fix it.

Power supplies are the weak link. We warranty LEDs for 2 years and power supplies for 1 year. Not because we're cheap—because in outdoor signage, the driver dies first. Always. Buy a quality Mean Well or equivalent, seal the connections with neutral silicone, and put the driver in an IP65-rated enclosure if it's exposed.

Certifications: What the Letters Actually Cost

CE marking costs 20,000-50,000 RMB and takes 2-8 weeks. Most factories say they have it. Ask to see the certificate with today's date. I've caught suppliers showing a 2018 CE doc for a product line that changed specs.

UL 48 is a different animal. That's $4,000-15,000 and 4-9 months with quarterly audits. ETL is an acceptable alternative, usually 10-30% cheaper. If you're buying for US installation and your electrical inspector wants UL or ETL listing, do not think a CE mark will satisfy them. It won't.

If your job requires UL 48, factor in certification cost and lead time, or use a third-party field evaluation. We're not going to sell you a sticker.

Pricing Reality: What You Should Pay

Factory prices don't lie. Front-lit channel letters run $20-80 per letter. Back-lit halo letters $35-120. Stainless steel non-lit $15-40. Light boxes $80-250 per square meter. Neon flex $30-200 per sign.

That's our pricing, MOQ 1 piece, lead time 7-15 days. US retail installed pricing runs $200-700 per front-lit letter and $400-1,000 per halo-lit letter. The savings from buying factory-direct—50-65% on product—is why importers call us.

The ugly truth is some factories quote $10 a letter and ship you 0.8mm stainless with domestic acrylic and a power supply that dies in a year. Then you're the one standing in front of an angry client. Pay for the materials that match the IP rating.

Shipping matters too. Express runs 7-15 days at $30-100 for small orders. Air freight 10-20 days at $4-12/kg. Sea freight 50-70 days at $80-200 per cubic meter LCL or $1,200-3,000 for a full container. Don't forget US Section 301 tariff is roughly 30% on fabricated signs. Budget for it.

What We Can and Can't Do at Aochuang

We can hit IP65 on most outdoor illuminated signage without breaking a sweat. We can do IP66 on request with specific gasketing and cable glands. We can't honestly stamp IP68 on a channel letter unless you've got a submersible application and we design it from scratch—that's rare and expensive.

We can't promise your sign will survive a Category 4 hurricane. Nobody can. IP66 means powerful water jets, not 150 mph wind-driven debris. If you're in a hurricane zone, spec thicker acrylic (5mm over 2.5m spans), structural mounting, and a wind load calculation.

We can't put a UL 48 sticker on a single piece unless you've paid for that certification run. We can build to the standard and recommend ETL field evaluation. We can give you CE, RoHS, ISO 9001 paperwork on demand.

Rookie Mistakes That Void an IP Rating

  • Using indoor power supplies outside. The driver dies, not the LEDs.
  • Drilling drain holes or mounting holes after the sign is sealed, then not resealing with neutral silicone.
  • Buying IP65-rated modules but installing them in a non-rated acrylic face with gaps.
  • Assuming IP68 means forever. It doesn't. Gaskets age. Connections corrode.

I've seen this go wrong: a sign shop in Michigan ordered our front-lit channel letters with IP65, then installed them with standard wire nuts outside the junction box. First freeze-thaw cycle, water wicked into the wire nuts and shorted the whole sign. IP rating only matters if your install doesn't create new leak points.

That's the lesson: the rating covers the factory-built sign. Not your field wiring.
