
Look, if you're ordering metal letters and someone tries to sell you on plasma cutting, walk away. I don't care if it's half the price. You'll see why in a minute.
I've spent 16 years on a factory floor, and I've watched sign buyers obsess over LED modules and then completely ignore the cutting method. That's backwards. The cut determines the edge, and the edge is what your customer sees every day. A bad edge makes a $400 letter look like a $40 letter.
Three methods. One right answer for letters.
This isn't a lab test. It's what I'd tell you if you called our factory in Lu'an and asked which process to pay for.
You don't need a microscope.
Stand six feet away. If the edge looks wavy, scorched, or chewed up, the sign fails. Your client won't know the difference between laser and water jet. They'll just know it looks cheap. That's the whole game.
Heat is the enemy on thin metal. Stainless steel letter faces run 1.0–3.0mm. Aluminum runs 1.0–1.6mm. That's not plate steel. That's sheet metal. It warps if you look at it wrong.
Precision matters more than speed.
Our laser cuts to ±0.1mm. That's tight enough that the returns weld on clean, the edge doesn't need a full day of grinding, and the final product holds a straight line. When you're doing stainless steel letters with a mirror finish, the cut edge is what the finish sits on.
Look, our factory runs laser cutting as step two of a 10-step process. Design confirmation first, then laser cutting, then bending and TIG welding. It's the workhorse for every metal letter we ship to the US, Australia, and Europe.
Laser cutting melts through 1.0–3.0mm stainless and 1.0–1.6mm aluminum with a focused beam. The edge comes out tight and consistent. Yes, there's a small heat-affected zone. But on sign gauge metal, it's minor. Our grinding and polishing step handles it.
Here's the number that matters: ±0.1mm. That's our tolerance. On a 12-inch letter, you can't see that with naked eyes.
When we produce stainless steel letters, we laser cut the face from 304 or 316 sheet, then TIG weld the returns. Factory price on a non-lit stainless steel letter runs $15–40 depending on size and finish. Aluminum runs $10–25. That's not retail. That's from our factory floor to your freight forwarder.
One customer asked why his laser-cut stainless edge looked slightly blue before polishing. That's heat tint. It's normal. We grind and polish it off before the letter goes to finishing.
Laser is fast. Cutting takes 1–2 days in our production schedule. That's why we can keep lead times at 7–15 days.
It's not perfect. If you need 10mm steel plate letters, our laser isn't the right tool. That's not what sign letters are made from.
Here's what nobody tells you: water jet is not the premium option for sign letters. It's just slower and wetter. The industry wants you to believe "cold cutting" means no heat damage, so it must be better. For 1.5mm stainless, that's nonsense.
Water jet uses high-pressure water mixed with abrasive grit. It cuts by erosion, not heat. Zero heat-affected zone. That's true. If you're cutting 50mm armor plate, water jet is beautiful. But you're not cutting armor plate. You're cutting a letter face thinner than a credit card.
The edge quality on thin sign metal is no better than laser. In fact, water jet can leave a slightly rough surface from the abrasive. It also soaks the metal and leaves abrasive dust everywhere until you clean it.
Speed kills budgets. Water jet runs slower than laser on thin material. Slower means more machine time, more labor, more cost per letter.
