Metal Letters for Signs: Flat Cut, Channel, Alloys, Finishes & Factory Cost

Metal letters are simple. Until they're not.

You're looking at a flat-cut 'A' and thinking, yeah, that's just stainless with some studs. Here's what nobody tells you: the letter itself is maybe 30% of what actually matters. Mounting, finish, and lighting eat the other 70%. I've watched sign shops pay $800 for a front-lit letter from a domestic fabricator. Same 304 stainless, same Samsung LEDs. We ship that letter for $120.

I've been on the factory floor since 2010. Burned my hands on hot acrylic, argued with LED suppliers, re-welded brackets after a crate got dropped at Long Beach. So let's talk metal letters like we're standing at the CNC table.

Types of Metal Sign Letters: Flat Cut, Channel, and Dimensional

Flat cut is exactly what it sounds like. We laser-cut the letter from sheet metal, weld studs on the back, and ship it. No face, no light. If you're ordering 304/316 stainless steel letters for an exterior wall, this is your workhorse.

Channel letters have a metal return, a face, and usually LEDs inside. They're built to be lit. Front-lit channel letters are the bread-and-butter storefront sign. We cut the face from acrylic, bend the return from stainless or aluminum, and seal the whole thing. A 2mm acrylic face cuts 90% light output. A 3mm face cuts 92%. Your customer won't notice the 2% but they will notice the 40% cost bump.

Dimensional letters are thicker, often layered. Think 1/2" acrylic on a metal backer, or cast metal with depth. They read upscale.

I've seen this go wrong: a shop spec'd 1.5mm aluminum flat-cut letters on a second-story wall near an HVAC exhaust. Six months later, letters flapping in the wind and a tenant complaint. If the letter is over 2.5m tall or going on a wall with wind load, step up material thickness or add a backer plate. Not optional.

Alloy and Material Selection: Aluminum, Stainless Steel, Brass, Bronze, and Corten

Aluminum weighs one-third of steel and won't rust. That's why it's the default for most interior and exterior signage. You get 8-12 years outdoors with a decent powder coat. Common sheet is 1.0-1.6mm. If you're doing a big aluminum dimensional logo, you can't go wrong. We do a lot of cast aluminum/bronze signs for corporate lobbies that need that solid, substantial feel.

Stainless 304 is the outdoor champ for most jobs. 18% chromium, 8% nickel, density 7.93 g/cm³. Ten plus years outdoors. Brushed #4 or mirror #8 finish. If you're within three miles of salt water, or it's industrial air, upgrade to 316. It runs 20-30% more than 304 but contains 2-3% molybdenum. That's the difference between pitting in year 3 and still looking clean in year 15.

Most sign shops push 304 on coastal jobs because they don't want to quote 316 and lose the order. Then it pits, and you're the one explaining why.

Brass and bronze are warm and classic. They patina unless cleared, which some people want. Corten is the rusted steel look on purpose; it needs drainage details or it stains the wall. For most commercial work, aluminum or 304 is the call. For Miami Beach, pay for 316 or you're replacing letters in 3 years.

Fabrication Processes: Laser Cutting, Waterjet, CNC Routing, and Welding

Laser cutting is the industry standard for flat metal letters. We hold ±0.1mm tolerance, which matters when your logo has tight counters and thin strokes. The laser runs 1-2 days for most jobs. Waterjet is for thicker plate or materials that don't like heat; it's slower and more expensive, but the edge is cold-cut.

CNC routing is mostly for acrylic faces, MDF patterns, or composite backers. We cut the acrylic face in about a day. Welding is TIG for stainless and aluminum returns. If you look at a welded corner and it's ground smooth then polished, that's a shop that cares. If it's lumpy with spatter, run.

Here's what nobody tells you: thin font strokes are where flat-cut letters go to die. If your stroke is thinner than your stud thread, we can still cut it, but it'll warp during welding or snap at install. Ask for a stroke width review before you approve the art.

Finishes and Coatings for Exterior Durability

Brushed #4 is the go-to stainless finish. It hides fingerprints and minor scratches. Mirror #8 is the high-end reflective look, but it shows every dog that sneezes on it. Powder coat is the workhorse for aluminum; it's baked on and gives you the 8-12 year outdoor life. Anodized is another option for aluminum, but the color range is narrower and touch-up is harder.

PVD is a vapor-deposited coating on stainless. It can give you gold, champagne, or black without plating or paint. It's tough, but if it scratches, you can't buff it. Baked paint is any RAL color you want. Electroplated gold/chrome is luxury, but exterior chrome will eventually cloud unless cleared.

No finish survives poor prep. If we don't degrease and etch before powder coat, the coating fails in six months. We run an 8-12 hour aging test on lit letters before they ship. That catches water intrusion and LED failures. It doesn't catch a customer who specs a mirror finish for a touch-screen kiosk that a thousand fingers will abuse.

Mounting Patterns, Studs, and Code Compliance

Stud mount is the cleanest. We weld threaded studs on the back, you drill the wall, slide the letter on, and secure with nuts. For foam or composite panels, we use a backer plate or spacer. Nuts and washers are stainless; don't let anyone sell you zinc on outdoor letters.

Code compliance is where the real cost hides. NEC Article 600 covers electrical signs in the US. UL 48 certification costs $4,000-15,000 and takes 4-9 months with quarterly audits. Many local inspectors accept ETL, which is 10-30% cheaper. CE marking is 20,000-50,000 RMB for EU. Most factories will say they have it. Ask to see the certificate with today's date. Watch them sweat.

ADA tactile signs for interiors need mounting between 48-60 inches, non-glare finish, and Grade 2 Braille. That's a different animal from exterior channel letters, but it trips up architects all the time.

Here's what nobody tells you: a permit fee, lift rental, and a licensed electrician can double the cost of a simple lit sign. Quote that to your client up front or eat it later.

Lighting Options: Halo-Lit, Front-Lit, and Combination

Front-lit channel letters are the classic: acrylic face lit by internal LEDs. We use SMD 2835 modules at 100-150 lumens per watt. For RGB, SMD 5050. For highest brightness, SMD 5730 at 40-60 lumens per chip. Quality modules from Samsung, Osram, or Blueview give you 5+ years real lifespan. Cheap modules die in 12-18 months.

Quickest way to spot bad LED modules: look at the solder joints. Dull gray = won't last 18 months. Shiny silver = proper lead-free solder.

Halo-lit or back-lit letters sit off the wall and throw light onto the surface behind them. That's the fancy architect look. A good back-lit halo letter uses the same stainless or aluminum return, but the light pours backward. It's gorgeous, but it costs more to mount because you need spacers and better electrical routing.

Combination lit letters have both a front face and a halo back. They look incredible in hospitality and corporate lobbies. If the client wants to impress, dual-lit is the move.

IP65 is the minimum for outdoor. It means dust-tight and protected from water jets. IP65 sounds impressive. It does NOT mean your sign survives a Florida hurricane. For coastal or exposed installations, go IP66; for extreme weather, IP68. The L70 rating on quality LEDs is at least 50,000 hours. That's not "will die at 5 years," it's "keeps 70% brightness at 50,000 hours."

Cost Drivers and Factory-Direct Buying Strategy

Factory prices per letter: front-lit channel letters run $20-80, halo $35-120, stainless non-lit $15-40, 3D fabricated $40-120, plain aluminum $10-25. Light boxes are $80-250 per square meter. That's factory-direct. US retail installed front-lit letters run $200-700 per letter, halo $400-1,000. Do the math. You can save 50-65% on product by buying factory direct.

Shipping is where it gets real. Express is 7-15 days for small packages, $30-100. Air freight is 10-20 days at $4-12 per kg. Sea freight takes 50-70 days: LCL $80-200 per cubic meter, FCL $1,200-3,000. Add US Section 301 tariff, roughly 30%. Then add crating, lift charges, permits, and electrician. LCL sea freight: your crate gets handled 6-8 times between our dock and yours. Every touch is a chance for damage. That's not in the brochure.

Warranty matters. We give 2 years on LED modules, 1 year on power supply. Most failures happen in the first three months if they're going to happen. We run an 8-12 hour aging test on every lit sign, then 100% QC inspection before packaging.

I've watched sign shops pay $800 for a front-lit letter from a domestic fabricator. Same 304 stainless, same Samsung LEDs. We ship that letter for $120. That doesn't mean domestic shops are bad. It means they have overhead, rent, and a project manager's salary built into every letter. If you're specifying for a client and need one piece or fifty, factory-direct from a shop with a 3,000m² facility and 50+ workers is how you keep the margin.

Look, the cheapest quote is rarely the cheapest install. Ask about mounting hardware, UL listing for electrical, and whether the crate includes foam, carton, and plywood. If the answer is vague, walk.

I can't believe I still have to explain this.

Do I really need 316 stainless for a coastal sign? If it's within three miles of salt water, yes. 316 has 2-3% molybdenum. 304 doesn't. Stop asking.

Can I install lit channel letters myself? No. Not legally, not safely. Get a licensed electrician and pull the permit. NEC Article 600 exists for a reason.

Why is factory-direct so much cheaper? Because you're not paying a domestic fabricator's overhead and a distributor's markup. But you are paying freight, tariff, and your own project management. Do the math with all four boxes filled in.

How long will the LEDs actually last? Quality modules run 5+ years real lifespan and L70 at 50,000 hours. Cheap modules fail in 12-18 months. Look at the solder joints. Shiny silver or don't buy.
