Let's talk about what actually happens when you order custom channel letters online from a factory in China.
I've been on the floor for 16 years. I started when channel letters were bent by hand from glass tubes and a prayer. Now we cut acrylic to ±0.1mm and run LEDs through 12-hour aging tests. Same headaches, better tools.
A channel letter isn't a commodity. It's a metal can with a plastic face and a light inside. That sounds simple. It's not.
Look, here's the first thing to understand: factory direct doesn't mean cheap junk. It means you're cutting out three layers of distributor markup. The US retail price for a front-lit letter runs $200-700 installed. We ship that same letter for $20-80.
But only if you know what to specify.
If you don't specify, you get whatever the factory has sitting on the shelf. That's how you end up with domestic acrylic that yellows in 18 months instead of Mitsubishi/Degussa sheet rated for 5-8 years. It's still a channel letter. It just looks like a smoker's teeth after two summers.
We make front-lit channel letters, back-lit halo letters, rimless channel letters, and dual-lit channel letters. Each one solves a different problem. Don't order halo letters from a factory that only does front-lit. You can smell that mistake on the spec sheet.
Here's what nobody tells you: acrylic isn't just acrylic.
UV-resistant acrylic from Mitsubishi or Degussa holds 90-92% light transmittance and lasts 5-8 years outdoors. Domestic sheet lasts 1-2 years before yellowing. If your client's brand color is crisp white, you just bought them a beige sign.
Over 2.5 meters, use 5mm minimum thickness. Common 2mm and 3mm work fine for smaller letters.
Stainless steel is my favorite because it doesn't lie to me.
304 stainless has 18% chromium and 8% nickel. It'll give you 10+ years outdoors. 316 adds 2-3% molybdenum and costs 20-30% more. For coastal or industrial, pay for 316. For Ohio strip malls, 304 is more than enough. We use 1.0-3.0mm sheet with brushed #4, mirror #8, PVD, or powder coated finishes.
If someone quotes you "stainless" without the grade, walk away.
Aluminum weighs one-third of steel and is naturally rust-proof. It'll last 8-12 years outside. For aluminum letters, 0.040-0.063 inches is standard. Anodized, powder coated, brushed — all good.
I've seen this go wrong: a whole building fascia of "welded" aluminum letters that snapped along the seams in a windstorm because someone used the wrong rod and called it a day.
LEDs are the easiest place for a factory to cut corners. You can't see the difference in a photo.
Quality modules from Samsung, Osram, or Blueview run 5+ years real lifespan. Cheap unbranded modules die in 12-18 months.
SMD 2835 gives 100-150 lumens per watt and is the industry standard. SMD 5730 gives 40-60 lumens per chip, highest brightness for deep channel letters. SMD 5050 is RGB capable if you need color-changing.
L70 ≥50,000 hours means the LED still puts out 70% of its light at 50,000 hours. That's about 5.7 years of continuous use. If a supplier says "100,000 hours," ask for the test report with a straight face. You'll hear silence.
Color temperature matters more than brightness. 3000-3500K warm for hospitality. 4000-5000K neutral for corporate and retail. 6000-6500K cool for industrial and highway. Wrong color temp makes a steakhouse look like an operating room.
I'm going to give you the actual factory price ranges. Not "call for quote" nonsense.
US retail installed runs $200-700 per front-lit letter and $400-1,000 per halo-lit letter. Factory direct saves you 50-65% on product. You still handle freight, tariff, and installation. Don't pretend those don't exist.
The ugly truth is some factory quotes are too low to be real. If someone offers you a front-lit letter for $8, they're using recycled metal, no-name LEDs, and domestic acrylic. You'll replace it in 18 months and lose the client forever. That $8 letter costs you $800 in reputation.
We warranty LEDs for 2 years and power supplies for 1 year. If a competitor offers a 5-year warranty on cheap modules, they're betting you won't ask after year two.
Express: 7-15 days, $30-100 for small orders. Air freight: 10-20 days, $4-12 per kilogram. Sea freight LCL: 50-70 days, $80-200 per cubic meter. Full container: $1,200-3,000 depending on destination.
US Section 301 tariffs on signs run about 30%. That's on top of your product cost. Factor it into your landed cost equation or you'll be surprised at the port.
Look, if you need 20 letters for a storefront, express or air makes sense. If you're ordering 50 linear feet of channel letters for a strip mall, sea freight is the only math that works. Don't ship a couple letters by sea and then email me angry when it takes 60 days.
CE marking costs 20,000-50,000 RMB and takes 2-8 weeks. Most factories say they have it. Ask to see the certificate with today's date. I've had competitors send me a scan from 2009.
UL 48 runs $4,000-15,000 and takes 4-9 months with quarterly audits. ETL is a UL alternative, 10-30% cheaper. For US electrical work, NEC Article 600 applies.
IP65 means dust-tight and water jet resistant — minimum for outdoor. IP66 handles powerful jets, coastal. IP68 is submersible, for extreme weather or underwater applications.
Our facility has CE, RoHS, and ISO 9001. We don't have UL. If you need UL labels for a US permit, tell me upfront. I'll tell you if we can't do it. Half the factories will say yes and then send you a sign that fails inspection.
Here's what actually happens after you send your artwork.
Design confirmation: 1 day. Laser cutting: ±0.1mm accuracy, 1-2 days. Bending and TIG welding: 1-2 days. Grinding and polishing: 1-2 days. Acrylic face CNC: 1 day. LED assembly: 1-2 days. Sealing with neutral silicone: 1 day. Aging test: 8-12 hours. 100% QC inspection. Export packaging: foam, carton, plywood crate.
Total: 7-15 days. That's real. If a factory promises 3 days on custom channel letters, they're skipping the aging test. You'll find the moisture inside the letter after the first rain.

We can't promise a 2mm acrylic face on a 5-meter letter. It will bow, crack, and look like a warped mirror. Over 2.5 meters, use 5mm+. We'll refuse the order before we ship you a sign that fails.
We can't quote UL listed signs with our name on them. We don't hold UL 48. If your project requires UL, we can discuss ETL or supply unlabeled signs for a licensed electrician to certify locally. But we won't fake a label. I've been in this trade too long to lose sleep over a decal.
Send real vector files. AI, EPS, PDF, or DXF. Not a photo of a sketch on a napkin. The factory can't read your mind.
Specify material grade. "Stainless steel" isn't a spec. 304 with brushed #4 finish is a spec. "White acrylic" isn't a spec. Mitsubishi white, 3mm, UV-resistant is a spec.
Specify LED brand and color temperature. Samsung 2835 at 4000K. Not "bright white." If you leave it vague, you get whatever's cheapest this month.
Ask for a production photo before shipping. A reputable factory will send you an image of your actual letters on the bench. If they refuse, something's off.
Order a sample first if the project is over $5,000. One letter. Pay the express shipping. Then you know exactly what you're buying. I've never had a client regret a sample. I've had plenty regret skipping it.
