Welded vs Flanged Channel Letter Returns: A Fabricator’s Honest Comparison

I remember a call from a contractor in Tampa. He’d just lost a $40,000 church sign to internal corrosion. Opened up the letters and found a nasty mix of rusted screws, peeling silicone, and half a gallon of Florida rainwater. The letters had flanged returns that nobody sealed properly. I said, “Brother, that’s what you get when you try to save 15% on fabrication.”

This guide isn’t about bashing a method. I’ve built signs both ways. I’ve welded returns until the TIG torch felt like part of my hand, and I’ve bent flanges on a press brake for budget projects that needed to leave the shop yesterday. But if you’re a sign shop, contractor, or importer looking at quotes and trying to figure out why one factory charges $95 a letter and another $75 for the same 18-inch front-lit channel letter, you deserve to know where the corners get cut. But I’ll tell you exactly when flanged returns work, and when they’re a slow-motion failure.

So What Are Welded Returns?

In a channel letter, the return is the metal sidewall that wraps around the letter shape between the back plate and the acrylic face. Welded returns mean that sidewall is physically fused to the back plate. Our team TIG-welds stainless steel and aluminum returns, precisely joining the return edge to the back along the entire letter perimeter. The result is a solid metal can with no mechanical fasteners, no gaps that rely on glue, and no way for water to sneak in through a screw hole. That’s it. No mysteries here.

We use TIG welding on our stainless steel letters and aluminum channel letters, running a continuous bead or precise spot welds every 10-15mm depending on the letter size. For 304 stainless, that means the 1.5mm thick return stays locked to the 2mm back plate for 10+ years outdoors without any sealant degradation. For our standard front-lit channel letters, welding adds maybe 30-45 minutes of skilled labor per 20-inch letter. That’s the trade-off. But once it’s done, you’ve got a watertight enclosure that’ll survive pressure washing, ice expansion, and the kind of heavy rain that finds every seam in a flanged box.

And What Are Flanged Returns?

Flanged returns are a different animal. Instead of welding the return to the back, the metal return is formed with a 90-degree flange along its inner edge. That flange sits flat against the inside of the letter back, and you attach it with screws, rivets, or a bead of structural adhesive. You then run a silicone seal along the outside joint to keep water out. It’s fast. On a punch press and press brake, we can crank out flanged returns in a fraction of the time. No certification-level welders needed, no time-consuming grinding and polishing of weld seams.

If you’ve ever seen cheap wholesale channel letters online at a price that seems too good to be true, odds are they’re flanged with the thinnest possible metal and a dollop of acid-cure silicone that’ll be crumbling before the warranty expires. I’m not saying all flanged returns are junk. For indoor shopping mall signage or temporary retail displays that’ll be up for six months, they’re perfectly fine. But the “seal” is only as good as the gasket material, and UV eats silicone. Screws loosen. Galvanic corrosion between steel screws and an aluminum return is a real thing in humid climates. I’ve seen it go wrong too many times.

The Ugly Truth About “Waterproof” Flanged Letters

Here’s what nobody tells you: flanged returns will leak. Not maybe. Eventually. Even if you use the best neutral-cure silicone, a sign in full sun sees thermal expansion and contraction daily. Aluminum expands at roughly 0.000012 inches per inch per degree Fahrenheit. Over a 4-foot letter, that’s enough movement to tear a thin silicone bead within a couple of seasons. The ugly truth is that many shops slather on cheap silicone, call it IP65, and ship it. They’re betting you won’t check. Our IP65 rating is tested on fully welded enclosures with sealed acrylic faces, not on flanged joints with a prayer bead.

I’ve tested flanged returns with a hose set to 60 psi. The spray finds its way in between the flange and the back plate within two minutes if that screw pattern isn’t tight enough. Even then, the water sits in the micro-gap and starts corroding the metal from the inside. With a welded return, it’s a single piece of metal. Water can’t get past the weld unless you’ve got porosity I’d reject immediately. That’s why we hydro-test random samples from each batch after the aging test.

The Cost Difference That Nobody Spells Out

Flanged returns can save you 10–15% on the metal fabrication portion of a channel letter. Let’s talk real numbers. A typical 20-inch front-lit stainless steel letter with welded returns might cost you $65 from our factory. The same letter with flanged returns? Around $55-58 because we skip 40 minutes of welding and polishing labor. On a set of 20 letters, that’s $200 in savings. For a small indoor store that might be worth it. But if one letter leaks and takes out the LED module, you’re paying more in service calls and replacement than you saved on the whole order.

Look, when you buy back-lit halo letters from us, we weld the returns. Always. Halo-lit signs have the LEDs mounted on the back, projecting onto the wall. Any water intrusion doesn’t just kill the LEDs—it drips out the bottom, stains the wall, and can short the power supply in a spectacular way. I won’t risk that. You shouldn’t either. The small fabrication saving disappears the first time a guest sees rust streaks below your client’s logo.

When Flanged Returns Actually Make Sense

I’m not some rigid old guy who thinks only one way is right. Flanged returns have their place. If you’re ordering simple aluminum channel letters for a dry indoor environment, and the budget is so tight it squeaks, flanged is an option. We’ll do it. We’ll use marine-grade adhesive instead of cheap silicone, and we’ll double the screw count to minimize movement. But I’ll still warn you in the quote notes. Another case: large wholesale orders where you, the sign shop, will handle final assembly and sealing on-site. Some shops prefer to receive the flanged returns and back plates separately, then weld or seal them themselves to save shipping volume. Fine. We’ll pack them nested and flat. Just understand what you’re taking on.

One more scenario: emergency replacements. Flanged returns can be fabricated faster. Our lead time for welded channel letters is 7–15 days; I can push flanged letters out in 5–7 days if you’re in a real jam. If a storm rips letters off a building and you need something to tide the client over until permanent ones arrive, flanged will hold up long enough. I’ll be the first to tell you that ain’t a permanent fix, but it’s a temporary solution that’s honest.

When You Absolutely Must Use Welded Returns

Any outdoor application, period. Coastal environments? Demand 316 stainless steel letters with fully welded returns. Salt air laughs at screws and silicone. We use 316 with 2-3% molybdenum for Miami, Galveston, Dubai. Those letters need to be a fortress. The extra 20-30% material cost over 304 is nothing compared to replacing a rusted-out sign after two years. And don’t even think about flanged returns there. I’ve seen this go wrong: a Brisbane restaurant ordered flanged 304 letters with silicone seals. Within 18 months, the screws rotted, the silicone peeled, and the letters filled with enough water to kill all the LEDs. They paid us to remake them, welded. That customer now orders only welded 316.

Also, any letter taller than 30 inches must be welded. Big returns flex. A flanged joint on a 4-foot letter can open up just from the weight of the acrylic face pulling on it in a hot sun. We’ll reinforce with internal bracing, but the perimeter seal is still the weak link. If you’re mounting on a high-rise where a service call means a crane rental, don’t gamble. Weld it. The cost of a single crane lift is more than the entire letter set.

How We Fabricate Welded Returns at Aochuang

Our default is a TIG-welded seam with a #4 brushed finish that hides the weld bead so it looks like a single piece. We start with laser-cut 304 stainless or aluminum backs at ±0.1mm accuracy. The return is bent on CNC press brakes, then our welder tack-welds it every 50mm before running the continuous bead. After welding, we grind the seam smooth and polish it if the client wants a mirror #8 finish. For large letters, we also weld stainless studs to the back for stud-mount installation, so no fasteners penetrate the enclosure from outside. That’s a small detail that separates a sign that lasts 10 years from one that leaks in two.

For the acrylic face, we use UV-resistant acrylic with a trim cap that snaps into a channel in the return, sealed with neutral-cure silicone. The entire assembly undergoes an 8-12 hour aging test with LEDs powered on, then 100% QC inspection. Each welded letter leaves our 3,000m² factory with the joints tested. I can sleep at night knowing that letter’s going to Phoenix in July and won’t pop its seams.

Brutal Honesty About What I Can’t Control

Here’s the thing about flanged returns I hate: once it leaves my dock, I can’t control the installer. If you tighten every screw lightly because you’re in a hurry, the seal won’t hold. If you smear extra silicone on the outside to “make it better,” you can trap moisture inside. That’s not a manufacturing defect; it’s an installation fail. I’ve had clients demand flanged returns, ignore my warnings, then complain the letters leaked. I’ll still honor our 2-year LED warranty, but I’ll remind you that the enclosure integrity was your call. We document everything.

If you’re comparison shopping between suppliers and one is dramatically cheaper, look at the return fabrication. Ask outright: welded or flanged? Ask for photos of the back, not just the shiny front. If the back is covered in screws or rivets, it’s flanged. If you see clean metal with no fasteners, it’s probably welded. That difference might be the reason the quote is $3,200 instead of $4,500. Now you know what you’re buying.

For permanent outdoor signage, don’t overthink it. Welded returns. 304 stainless. Samsung LEDs. That combination will outlast the paint on the building.
