
Look, a channel letter return is just the metal side wall that wraps around the letter shape. It's what gives a 3D letter its depth, usually 1 to 3 inches.
Flanged means that side wall has a bent lip that gets screwed or riveted to the back. Welded means those joints are fused with heat, then ground down smooth.
That's it.
One method uses screws and a bent edge. The other uses a TIG torch and a lot of grinding wheels.
But the difference in price, durability, and final look is bigger than most suppliers will tell you.
Here's what nobody tells you: flanged returns aren't a cheap shortcut. They're the right choice for about 80% of standard front-lit channel letters going on storefronts.
Why? Because the flange creates a mechanical fastening point. It's fast, predictable, and holds fine when the letter is mounted to a raceway or a wall.
We cut the return with a bent lip, bend it around the letter shape, then screw it to the aluminum back. The acrylic face snaps into the trim cap on the front. Done.
If you're buying front-lit channel letters at factory prices, flanged returns are most of what you're paying for.
They're also easier to repair in the field. If a truck clips the sign, a contractor can swap a flanged return without drilling out welds.
But flanged has a problem. The seams don't disappear.
On a brushed stainless letter or a back-lit halo letter, every screw hole, every flange line, every fastener catches light and shadow.
Welded returns solve that. You weld the return to the face or back, grind the joint flush, polish or paint it, and the letter looks like it was machined from one solid piece.
Back-lit halo letters almost always need welded returns. The light spills behind the letter and rakes across the side. Any flange or screw shows from the sidewalk.
We use TIG welding for stainless and aluminum, then grind and polish in a separate step. It takes time. It costs more. It looks better.
The ugly truth is most factories call a letter welded if the corner seams are welded, but the return is still flanged and screwed to the back. That's not a welded return. That's a flanged return with welded corners.
I've seen customers pay a premium for "welded stainless letters" and receive letters with four tiny corner welds and eight visible screws on the back. The front looked okay. The sides told a different story.
If you want a true welded return, ask the factory one question: Is the return welded to the face or back, not just at the corners?
If they hesitate, you have your answer.

Here's what nobody tells you: welded is not automatically stronger.
A flanged return with stainless screws and sealed with neutral silicone can survive 10+ years outdoors. We use 304 stainless with 18% chromium and 8% nickel. That metal doesn't rust under normal conditions.
I've seen this go wrong: a shop orders welded returns on 1.0mm aluminum for a 4-inch letter. The welder blows through the thin metal, then the grinding operator thins it more trying to clean it up. The letter ends up weaker than a flanged version would have been.
For small letters or thin aluminum, flanged is often the smarter build. For thick stainless or large letters, weld it.
316 stainless contains 2-3% molybdenum and lasts 15+ years in marine environments. It costs 20-30% more than 304. For a strip mall in Ohio, 304 is fine. For Miami Beach, pay for 316.
And no matter which return you choose, if the shop doesn't seal the seams with neutral silicone, water will find its way in and kill the LEDs. Quality modules from Samsung or Osram run L70 at 50,000 hours or more. Cheap ones die in 12-18 months. Water intrusion kills even the good ones.
Look, you can get a front-lit channel letter from us for $20-80 a letter. A back-lit halo letter runs $35-120. Those are factory prices, not retail installed. US retail installed is often $200-700 per front-lit letter and $400-1,000 for halo-lit.
Factory-direct pricing saves you 50-65% on product. Welded returns will push you toward the higher end of those ranges. Not because the material is expensive, but because a welder's time is.
Flanged returns go through production faster. No welding, less grinding, less polishing. That keeps lead times at the low end of our 7-15 day window.
Welded returns add a day or two. If you need 50 welded stainless letters with a mirror finish, plan on the full 15 days. Maybe 18 if the polishing bay is backed up.
We don't charge an MOQ for either method. You want one welded letter? Fine. You want 200 flanged letters? Also fine.
Flanged returns have a visible seam where the flange meets the back. Most of the time, you don't see it because the letter is mounted high and the face is lit.
But on a brushed stainless letter or a back-lit halo letter, the seam becomes a shadow line. It breaks the clean edge.
Welded returns let us polish the side wall to a continuous #4 brushed or #8 mirror finish. That's why architects specify welded for premium building signs.
If you're ordering stainless steel letters for a corporate lobby or an outdoor monument, get welded returns. You're not doing it for strength. You're doing it for the look.
Front-lit storefront letters? Flanged. It's standard, cheaper, and nobody sees the side at 12 feet.
Back-lit halo letters? Welded. The light exposes everything.
Small letters under 6 inches? Flanged or welded, but if the material is 1.0mm aluminum, don't force a weld.
Large stainless letters over 2.5m? Use 5mm+ acrylic if there's a face, and weld the returns if you want no seams. But be ready to pay.
Coastal or industrial? 316 stainless, welded, sealed with neutral silicone, and IP65 minimum.

Can we do welded returns on acrylic-faced front-lit letters? Yes, but it's usually a waste of your money. The acrylic face covers the return edge anyway.
