But here's the thing: you're sitting on a goldmine of salvageable material.

Most guides treat this as a last resort. The insider secret? Headlight kits are designed for polycarbonateâa softer plastic. Acrylic is harder. So you have to modify the grit sequence. Start at 1500 grit, not 800. Keep your RPM below 1500. Ignore that, and you'll melt the face, waste hours, and ruin a sign. Acrylic (PMMA) is a workhorse. Our supplier-grade acrylic from Mitsubishi or Degussa delivers 90â92% light transmittance and holds up for 5â8 years outdoors. But domestic acrylic? You're lucky to get 1â2 years before yellowing sets in. The problem is UV radiation. It breaks down polymer chains on the surface, creating micro-cracks and a yellow haze that standard car wax or Novus 2 just can't touch.
Think of it like this: the top 0.1mm of your acrylic is dead. It's like a sunburned layer of skin. Polishing with a mild compound only smears that dead layer around. You get a temporary shine, but the haze returns in weeks. The Novus headlight method uses abrasive sanding to physically remove that dead layer. Then you polish to restore clarity. It's not a band-aid. It's a resurfacing.
One sign shop we work with had a 4x8-foot backlit sign that was so hazy you couldn't read the logo from 20 feet. Replacing the acrylic face would have cost $320â$400 plus labor. You can't just grab a random buffer and hope for the best. Acrylic is heat-sensitive. Too much friction, and you'll warp a 2mm-thick sheet in seconds. Here's what we've learned from 14 years of production experience:
One more tip: always wet sand. Keep a spray bottle with water and a drop of dish soap. The water lubricates the surface, carries away debris, and keeps the acrylic cool. If the slurry starts to dry, stop and re-wet. Dry sanding on acrylic is a recipe for melting.
This is the exact sequence we use on signs that are 50+ hours old. It works on 2mm to 5mm thick acrylic. Follow it to the letter.
Wash the sign with mild soap and water. Remove all dirt, grease, and adhesive residue. Then inspect the surface under a bright light. Deep scratches (visible to the touch) need 800 grit wet sanding first. Light haze and micro-cracks start at 1500 grit. Yellowing requires starting at 1000 grit.
For deep scratches: start with 800 grit (wet). Sand in a cross-hatch patternâhorizontal passes, then vertical. Keep the surface wet. Move to 1000 grit, then 1500 grit. For light haze or UV damage: start at 1500 grit. Then 2000 grit. Then 3M Trizact 3000 grit. Each step removes the scratches from the previous grit. You'll know you're done when the surface feels smooth as glass and has a dull, matte finish.
Novus 3 is a heavy-duty abrasive polish. Apply a dime-sized drop to a foam cutting pad. Work at 1200 RPM. Use firm pressureâenough to flatten the pad slightly. Do one 2x2-foot section at a time. After 30 seconds, wipe off the residue. You should see a semi-gloss finish. If not, repeat.
Novus 2 is a fine polish. Switch to a finishing pad. Apply a thin coat. Work at 1000 RPM with light pressure. This removes any remaining micro-scratches and brings back the high-gloss clarity. Wipe clean with a microfiber cloth.
UV damage will return. Apply a UV-resistant clear coat or a high-quality carnauba wax. We recommend a spray-on UV sealant designed for acrylic. Reapply every 6 months for outdoor signs. This extends clarity life by 2â3 times.

Now compare restoration. The material cost for the Novus method on one 4x8-foot sign:

Here's where most DIY guides fail you. Acrylic has a glass transition temperature of about 105°C (221°F). A rotary buffer at 2000 RPM with dry sandpaper can generate 150°C in seconds. That's enough to soften the surface. You get "orange peel" texture, warping, or even a melted hole.

One more thing: thin acrylic (2mm) is more vulnerable. For signs under 3mm thickness, use a DA polisher only. And reduce pressure by half. You're not trying to remove materialâyou're trying to polish the surface.
You've spent an hour restoring a sign. Don't let it yellow again in 6 months. The final step is sealing. We recommend a UV-resistant clear coat designed for acrylic. Apply in thin, even coats. Let it cure for 24 hours before outdoor exposure.
Alternatively, use a high-quality carnauba wax with UV inhibitors. Apply by hand. Buff to a shine. Reapply every 3 months for best results. This adds 2â3 years to the sign's life, based on our field testing in high-UV environments like Arizona and Texas.
Avoid silicone-based sealants. They can react with acrylic and cause crazing (fine cracks). Stick to acrylic-compatible products from brands like Novus or Meguiar's.
Yes, but only with modifications. Standard headlight kits are designed for polycarbonate, which is softer. For acrylic, you must start at 1500 grit (not 800) and keep your rotary polisher below 1500 RPM. Use wet sanding exclusively. If you follow the modified sequence in this guide, you can safely restore a 4x8-foot sign in about an hour without heat damage.

Then progress through 1500, 2000, and Trizact 3000 grit. Finish with Novus 3 (heavy polish) followed by Novus 2 (fine polish). The key is the Trizact stepâit removes the micro-scratches from sanding and leaves a surface ready for final polish. Do not skip it.
Use both. Novus 3 is a heavy-duty abrasive polish that removes the dull, hazy layer left by sanding. Apply it first. Then use Novus 2 for final clarity. Novus 2 alone will not remove deep scratches or UV hazeâit's too mild. Novus 3 alone leaves micro-swirls. The combination gives you a glass-like finish. For signs that are only lightly hazy, you can skip Novus 3 and go directly to Novus 2 after Trizact 3000.
Set up a production line. One operator handles wet sanding (all grits) using a DA polisher at speed 4. Second operator does Novus 3 and Novus 2 polishing with a rotary at 1200 RPM. Third operator applies UV sealant and inspects. Each sign takes 45 minutes total. With three operators working in sequence, you can process 10â12 signs per 8-hour shift. To hit 50 signs, run two shifts or add a fourth operator for the sanding station. Use a spray bottle for water to minimize drying time. And pre-sort signs by conditionâdeep scratch signs go to one line, light haze to another. This eliminates setup time between grits.
