Or they think cast lasts longer. Both assumptions cost them an extra $4,000 and six weeks of lead time they didn’t need. The truth is messier. Fabricated metal letters — like the 304 stainless we cut and weld every day — can match the look, beat the weight problem, and leave money on the table for a better installation.

What are cast metal letters, really?

Melt metal. Pour it into a sand mold or ceramic shell. Let it harden. You get a solid, one-piece letter. The surface can be textured, pitted, or polished. Common in bronze and aluminum. You see them on courthouses, historic plaques, high-end building lobbies. The process is ancient, labor-heavy, and slow.

Fabricated metal letters: cut, bend, weld, done.

We start with flat sheets — 304 stainless, 316 marine grade, aluminum, brass. Laser cut the face and returns to ±0.1mm accuracy. TIG weld the sides into a hollow shell. Grind, polish, or brush the seams until they disappear. The result is a lightweight, precisely shaped letter that can have a deep return, a flush face, or a halo-lit back panel. Zero casting flaws. Zero porosity. And we can turn around the whole order in 10 days, not 10 weeks.

The 7 differences that actually matter

Here’s what nobody tells you: the decision isn’t about one process being “better.” It’s about which set of compromises you can live with. Let’s walk through them like we’re standing on the factory floor with a cup of bad coffee.

1. Material integrity and the hidden flaw nobody discusses

Fabricated letters use certified sheet stock. Our 304 stainless has 18% chromium, 8% nickel. We know the exact composition because the mill provides a test certificate. Cast metal? The alloy depends on the foundry’s melt pot that day. Cheap cast bronze can be riddled with zinc pinholes that corrode in two winters. I’ve seen it go wrong: a high-end hotel in Chicago installed cast bronze letters in November. By March, white zinc oxide was bleeding down their limestone facade. The foundry blamed the polisher. 2. Weight: your installer will curse you, or thank you

A solid cast aluminum letter 18 inches tall can weigh 8-10 lbs. A fabricated aluminum letter of identical dimensions with a 2-inch return might weigh 1.5 lbs. Multiply by 20 letters on a fascia sign, and you’re talking 200 lbs versus 30 lbs. That’s the difference between a simple stud mount into brick and a full structural steel backup frame with an engineer’s stamp. The ugly truth is that many cast letter quotes leave out the hidden mounting costs until the sign shop is already committed. Don’t be that shop.

3. Surface finish: can you tell from 10 feet away?

Cast surfaces can have a unique orange-peel texture or a raw, sand-cast look that designers love for rustic or vintage themes. But if the spec calls for a uniform brushed finish or a flawless mirror polish, fabricated wins. Our polishing line can turn 304 stainless into a #8 mirror that reflects your ugly face back at you. Cast metal needs grinding and buffing too, but any subsurface flaw shows up as a dull spot. On a large letter set, consistency is a coin toss.

4. Dimensional accuracy and the 0.5mm gap that screams “cheap”

Cast letters shrink as they cool. A 24-inch letter might come out 23.7 inches. Foundries allow for this, but it’s not 100% predictable. Fabricated letters are CNC-cut from digital files. What you approved in the PDF is what lands on the pallet. When you’re kerning letters across a 20-foot wall, that 0.3mm error per letter adds up. 5. Lead time: fast, or “maybe next quarter”?

6. Durability: the marine-grade truth

Our fabricated 304 stainless letters have a 10+ year outdoor life. 316 stainless with 2-3% molybdenum goes 15+ years in coastal salt spray. Cast aluminum can pit if the alloy is wrong. Cast bronze develops a patina — which some love, but property managers hate when it turns into a streaky green mess on white stucco. With fabricated letters, you can choose powder coating over aluminum for a stable 8-12 year color guarantee. No guesswork.

7. Cost: the number you’ll actually pay

Look, I’ll give you factory-direct numbers. A standard fabricated stainless steel non-lit letter, 18 inches tall, 2-inch return, brushed finish: $30-45 per letter from our floor. A comparable cast stainless letter from a decent foundry: $120-180 per letter, and that’s before shipping them 400 lbs of metal across the ocean. Savings with fabricated: 60-75%. That buys you better LEDs, a smarter mounting pattern, or just a healthier margin.

When fabricated metal letters are the smart choice

This is our wheelhouse. If any of these sound like your project, stop overthinking and go fabricated.

  • Storefront channel letters where the face is acrylic and the metal return is the structure. Deep returns up to 5 inches are easy to weld.
  • Back-lit halo letters. We rout the face out and mount LEDs inside a hollow fabricated shell. Try casting a letter with a hollow back and precise standoffs — it’s a nightmare.
  • Any sign over 24 inches tall. Cast gets exponentially heavier and pricier with size. Fabricated scales linearly.
  • Raceway- or rail-mounted signs where weight per foot matters for wind load calculations.
  • Fonts with thin strokes, sharp serifs, or intricate scripts. Casting thin sections risks breakage; fabrication cuts them clean.
  • Projects with a hard deadline under 4 weeks. We don’t rush quality, but we sleep fine shipping in 7-15 days.

One of our regular importers in Texas orders aluminum letters for corporate lobby directories. He used to buy cast aluminum until a set warped in his truck bed on a hot day — aluminum’s expansion coefficient doesn’t care about your schedule. When cast metal might still make sense

I’m not here to bury cast letters. They have a place. If you’re restoring a 1920s theatre marquee and the historical society demands sand-cast bronze with period-appropriate pitting, go for it. Ditto for massive, heavy letters that will sit at ground level as monuments — the sheer mass of cast metal can feel permanent in a way a hollow fabrication can’t. But for 90% of commercial signage, the spec is just a copy-paste from a previous project. Challenge it.

Here’s what nobody tells you: “custom cast” is not custom enough.

A foundry needs a pattern, a mold, and a minimum order of 10-20 pieces just to cover setup costs. If you want one custom logo letter in cast metal, they’ll laugh or quote you $2,000 for a single piece. Our MOQ is one piece because the laser cutter doesn’t care if it’s cutting one “Q” or a hundred. That’s the flexibility a sign shop needs. Need to add a registered mark ™ after the proof? We cut a tiny fabricated ™ and weld it on. A foundry needs a new mold. Game over.

The ugly truth about “weight equals quality”

I’ve heard contractors say, “I want solid letters because they feel substantial.” Fine, hold one in your hand. Now imagine drilling that into a foam-core EIFS facade over a glass atrium. Hollow fabricated letters with a 3-inch return look exactly as thick from the street, but they don’t require a structural engineer to sign off. To get that deep look with fabricated letters, we simply weld a deeper return — up to 10 inches if you’re insane about depth. The face can be 3mm or 5mm thick acrylic or a solid metal sheet. It looks cast from 5 feet away, costs a third, and your installer won’t demand hazard pay.

Fabricated letters give you options. Weld studs to the back face, use combination stud-and-pad mounts for variable wall gaps, or mount on a raceway. Because they’re light, you can use 3M VHB tape for interior lobby letters on glass — no holes. Cast letters almost always require drilled and epoxied studs because the weight demands it. For a 5-letter lobby logo on a tempered glass partition, the fabricated aluminum route costs $500 installed. The cast route: can’t be done without a structural bracket that ruins the view.

How to spec fabricated letters like a pro

If you’re switching from cast to fabricated, here’s what to put on the purchase order to get the look right. Specify material: 304 stainless for most outdoor, 316 for coastal, aluminum for light weight, brass for luxury. Specify return depth: 20mm for shallow profile, 50mm for substantial shadow, 80-100mm if you want that monument feel. Finish: brushed #4 for a modern matte, mirror #8 for jewelry-like shine, PVD gold or black for a colored metallic that won’t peel. Painting: powder coat RAL any color, 5-year outdoor guarantee. One last word about “authenticity”

Look, I’ve spent 16 years in signs. I’ve seen every trend. Right now, the push is for clean, precision-engineered facades that communicate tech-forward brands. Cast letters are a nostalgia product. If your client is a century-old law firm in a granite building, the solid brass patina might fit. But for every bank, hotel, restaurant, and dispensary I’ve shipped worldwide, the fabricated metal letter — crisp, lighted, fast, affordable — is the actual professional standard. Don’t let an architect’s outdated boilerplate spec cost you money and time.
