
Salt air doesn’t care about your logo.
I’ve pulled rusted screws out of a sign that was 18 months old. The client swore they bought “marine grade.” The letters? 304 stainless with cheap powder coat and zinc hardware. That’s not corrosion resistance. That’s a countdown timer. Bad move.
If you’re within five miles of salt water, your sign is in a war zone. Chlorides, constant moisture, UV beating on coatings, and wind driving spray into every seam.
Here’s what nobody tells you: stainless steel isn’t stain-proof. 304 stainless has 18% chromium and 8% nickel. That’s fine for a suburban monument sign. But chlorides from salt spray eat through the passive chromium oxide film. Pitting starts. Once it starts, you can’t fix it.
I’ve seen this go wrong: a Miami Beach restaurant bought 304 letters because the fabricator saved them 20-30% upfront. Three years later, the letters had rust blooms at every fastener hole. By year five, they’d paid double.
UV is the second enemy. Coatings break down, then salt water gets under them. Aluminum is naturally rust-proof, but without anodizing or powder coat, it’ll corrode white and chalky. Not the metal failing—the finish.
Look, for coastal signs you’ve got three real options: 316 stainless, marine-grade aluminum, and the occasional composite for non-structural faces.
316 stainless is the workhorse. It contains 2-3% molybdenum on top of the 18/8 chromium-nickel base. That moly is what blocks chloride pitting. You get a 15+ year outdoor life even 100 yards from the surf. Cost? 20-30% more than 304. Over a 10-year life, that premium’s nothing. If you’re ordering 304/316 stainless steel letters for a coastal storefront, specify 316 on the quote. Don’t let the vendor substitute.
Aluminum is the lightweight option. It weighs one-third of steel, naturally rust-proof, and with an anodized or powder coated finish it’ll give you 8-12 years outdoors. Thickness matters: 1.0mm to 1.6mm is common, but for coastal wind zones, don’t go below 1.6mm on any letter over 18 inches. Same goes for cast aluminum or bronze signs—ask about alloy and wall thickness, not just the finish.
Composites have their place, but I don’t trust them for structural coastal components. Use them for faces or trim. The metal frame keeps the sign on the wall when a nor’easter hits.
Here’s what nobody tells you: a polished finish isn’t a coating. Mirror #8 stainless looks great in a showroom, but it has zero extra corrosion resistance. In fact, salt spray leaves water spots that etch the surface if you don’t clean it.
For real protection, you want a sealed finish. Powder coating is the best bang for the buck on aluminum and steel. It’s baked on, it’s thick, and it covers edges. Anodizing on aluminum creates an oxide layer that’s part of the metal itself—can’t flake off. PVD on stainless gives you a hard colored layer without paint.
A baked paint finish in any RAL color will outperform raw steel, but scratches are your enemy. Salt finds any pinhole.
The ugly truth? Most “marine grade” coatings are just standard powder coat with a premium label. Ask for the coating spec, not the marketing term. If a vendor can’t tell you the dry film thickness or the pretreatment process, they’re guessing. I’ve seen this go wrong: a sign shop bought “marine grade” black letters, and the powder coat chipped at the mounting holes six months later. The base steel was 304, but the coating failed at the edges. Edges are where salt creeps in.
Wind load is the part everyone forgets until a letter ends up in a parking lot. Coastal zones don’t just get salt—they get sustained winds and gust loads that inland signs never see. Your structure has to handle both.
Stainless steel is dense—7.93 grams per cubic centimeter. That’s heavy, and heavy is good when the wind is pushing. But heavy also means your mounting substrate has to carry it. Aluminum is one-third the weight, but you need thicker material to resist bending. For letters over 1 meter, I won’t spec anything under 1.6mm aluminum or 1.5mm stainless. For letters over 2.5 meters, you need internal bracing or you’ll watch the face ripple in a storm.
Here’s what nobody tells you: IP65 doesn’t mean hurricane-proof. IP65 is about water jets from any direction. That rating says nothing about wind resistance. A sign can be IP68 and still rip off a facade if it’s mounted with drywall anchors. NEC Article 600 governs electrical signs in the US—that’s your starting point for wiring. For wind, you need local building code wind speed data, not a sign catalog.
I’ve seen this go wrong: a contractor used 1.0mm aluminum for a 4-foot channel letter 200 yards from the ocean. First tropical storm, the letter folded backward and hung by the power cord. The client saved $40 on material and spent $900 on a replacement.
Look, certifications are where the BS gets thick in this industry. A CE mark on a Chinese sign factory doesn’t mean much unless you’ve seen the certificate with today’s date. CE certification for signage costs 20,000 to 50,000 RMB and takes 2 to 8 weeks. Most factories will say they have it. Ask for the PDF. Watch them sweat.
For US electrical signage, UL 48 is the real deal. It costs $4,000 to $15,000 and takes 4 to 9 months with quarterly audits. ETL is an alternative that’s 10-30% cheaper and accepted by most inspectors. If a factory quotes you UL-listed LED letters but can’t produce a UL file number, it’s not listed. Period.
IP ratings confuse everyone. IP65 is the minimum for outdoor signs—dust-tight and protected from water jets. IP66 handles powerful jets, which you want if the sign faces the ocean directly. IP68 is for submersion. You don’t need IP68 unless your sign is going underwater. Salt corrosion resistance is a separate issue from water ingress. One doesn’t guarantee the other.
Ugly truth: most coastal sign failures aren’t electrical. They’re structural and material failures. So while you’re checking UL and IP, also ask about ISO 9001 and RoHS. A factory with ISO 9001 has at least a documented quality process. A vendor who can’t tell you the alloy of their stainless or the grade of their aluminum is a vendor to avoid.
Here’s the math nobody does until it’s too late. A front-lit channel letter from a US fabricator runs $200 to $700 installed per letter. Halo-lit runs $400 to $1,000. I’ve watched sign shops pay $800 for a front-lit channel letter from a domestic fabricator. Same 304 stainless, same Samsung LEDs. We ship that letter for $120.

But total cost of ownership is where 316 stainless wins. Pay the 20-30% premium over 304 upfront. A 316 sign on a coastal building will give you 15+ years. A 304 sign might give you 3 before pitting. Replacement means new letters, new permits, new installation, and your client’s logo looking like Swiss cheese in front of their customers. The cheap sign is always the expensive sign.

No. Powder coat is a coating, not a base metal upgrade. One scratch or edge chip and salt creeps underneath. Then you’ve got rust under paint, which is worse than bare rust.
IP65 minimum. IP66 if it’s facing direct ocean spray. IP68 is for submersible, not salt air. And remember: IP ratings are about water and dust, not corrosion resistance. Don’t confuse the two.
