The Ugly Truth About Sign Lifespan
The ugly truth is nobody maintains a sign until it's dead. Then they call me asking why the LED burnout didn't come with a warning. It did. You just didn't look.
SMD 2835 LEDs hit 100-150 lm/W and L70 rated at 50,000 hours. Run a sign 12 hours a day, that's 11.4 years before you hit 70% brightness. Run it 24/7 like a pharmacy sign — you get 5.7 years. That's not me being pessimistic. That's math.
Here's what nobody tells you: the LEDs aren't the first thing to die. It's the power supply. We warranty our LEDs for 2 years and power supplies for 1 year. Most cheap power supplies in the market don't survive a second summer.
Why Your Sign Dies From Neglect, Not Age
I've seen this go wrong: a shop owner in Ohio paid $3,800 for stainless steel letters, saved $40 on a non-branded power supply, and was back within 18 months with a $600 repair bill. The metal looked fine. The acrylic was still clear. The cheap PS had fried half the modules.
Your sign doesn't die from old age. It gets murdered by one weak component.
Moisture gets in through a forgotten gasket. A power supply overheats because the drain hole is clogged with spider webs. A UV-rotten acrylic face cracks in a January freeze. Each one is preventable.
Here's the part that hurts: for a typical commercial building with 20 letters, you're looking at $1,000-2,000 in maintenance over 10 years if you follow the schedule below. Ignore it, and you'll spend $4,000-8,000 on emergency replacements. The choice is yours.
The 10-Year Maintenance Schedule
Don't print this. Bookmark it. Stick it to the electrical panel box.
Monthly (5 minutes, no tools)
- Walk the sign at dusk. Look for dark spots in individual letters.
- Check for buzzing from the transformer area.
- Confirm drain holes at the bottom aren't blocked with dirt or webbing.
Quarterly (15 minutes, basic tools)
- Clean surface letters with a soft cloth and mild soap. No solvents, no pressure washers.
- Inspect silicone seams at letter returns. Any gap over 1/16" means reseal.
- Verify all mounting straps or standoffs haven't loosened. Vibration kills.
Bi-Annually (1 hour, ladder required)
- Open the access panel on each channel letter. Check for moisture condensation inside.
- Test the ground-fault protection. Press the test button, confirm it trips.
- Reposition any loose wiring that's rubbing against sharp metal edges.
Annually (2-3 hours, electrician or experienced contractor)
- Use a lux meter to measure brightness against the original spec. Anything under 70% means the LED modules are end-of-life.
- Check acrylic faces for micro-cracks or yellowing, especially if you used domestic acrylic instead of Mitsubishi or Degussa. Domestic starts yellowing at 1-2 years, quality UV-resistant acrylic lasts 5-8.
- For stainless frames, clean with a non-abrasive stainless cleaner. For aluminum, check the powder coat for chips — raw aluminum is naturally rust-proof, but exposed metal in coastal areas corrodes.
LED Modules and Power Supplies: The Heart Attack Risk
Here's the brutal honesty on LEDs: the OEM chips from Samsung or Osram will last 5+ years. The cheap modules your buddy imports? 12-18 months. We use quality modules in our
front-lit channel letters because we've seen the cheap ones fail mid-contract.
Power supply replacement is a 20-minute job. Wait for failure and it's an emergency call-out with overtime. Replace it preemptively at year 5 and you'll save $400 in service fees.
The L70 rating doesn't mean the LED goes dark. It means brightness drops to 70% of original. Your customers will notice the sign looks "tired" before you do.
Acrylic: The UV Killing Field
You get what you pay for in acrylic. Mitsubishi or Degussa sheets at 90-92% light transmittance will hold their clarity 5-8 years outdoors. Domestic acrylic starts yellowing in year two.
The rookie mistake: installing light-colored LED modules behind thin acrylic. The acrylic doesn't dissipate heat. In a sealed channel letter, ambient temps hit 60°C. Over time that bakes the plastic.
Annual acrylic inspection should check for:
- Discoloration along the letter edges
- Stress cracks near mounting holes
- Warping at the return seams
If you need 5mm thickness for a letter over 2.5 meters, don't argue. We see that in
acrylic light boxes all the time — thin faces flex in wind, then crack at the screws.
Stainless Steel and Aluminum: Rust Is the Slow Death
Stainless 304 with 18% chromium will last 10+ years in normal outdoor conditions. 316 with molybdenum goes 15+ years. Pay the 20-30% premium for 316 if you're within 2 miles of ocean salt air. That's a straight-up coastal recommendation.
I've seen this go wrong: a contractor specified "stainless steel" without a grade. The fabricator used 430, which is magnetic and rusts. It failed in 3 years. The sign was a
stainless steel letter installation that looked like a rusted tractor part.
For aluminum, powder coating is the armor. Minor chips expose the metal. Touch up annually with a matching automotive paint. On brushed aluminum, scratches will oxidize differently — you need clear coat touch-up.
Waterproofing: The Part Everyone Cuts Corners On
IP65 sounds impressive. It means water jets from any direction. It does NOT mean your sign survives a Florida hurricane.
What kills signs is not rain. It's condensation. The humidity inside the sign gets warm during the day, cools at night, and water vapor condenses on the electronics.
Every sign we build gets neutral silicone sealed at all seams. But that's day one. Gaskets compress, silicone shrinks. By year 3, your "waterproof" sign from some other factory is leaking.
Annual sealant inspection should be non-negotiable. And drain holes must stay open — if you block them because you think "water will get in," you've just made it worse.

CE, RoHS, ISO 9001? We have them. Ask to see certificates dated in the last 12 months. CE marking costs 20,000-50,000 RMB. Most factories say they have it. Verify, don't trust.
The Brutal Bottom Line
A sign that survives 10 years isn't built tougher. It's maintained smarter.
If you're an importer or shop owner, your margin isn't in the first sale — it's in not getting callbacks. Order the right materials upfront: 304 stainless minimum, quality acrylic, Samsung or equivalent LED modules. That's $3-8 more per square foot, and it buys you five extra years.
If you're a business buyer getting quotes, ask the factory what grade of stainless they use. Ask which brand of LED modules. If they say "high quality, good price" without specifics, move on.
