Stainless 304 is your default. 18% chromium, 8% nickel, density 7.93g/cm³. Common thickness runs 1.0mm to 3.0mm. Brushed #4 is the workhorse finish; mirror #8 costs more and shows every fingerprint. If you're on a coastal job or anywhere with salt spray, step up to 316 stainless steel letters. That extra 2-3% molybdenum buys you 15+ years instead of watching pitting start at year three. It costs 20-30% more. Pay it. Or don't bid Miami Beach.
Aluminum is a different animal. It weighs about a third of steel, naturally rust-proof, and gives you 8-12 years outdoors without drama. Thickness runs 0.040-0.063 inches (1.0-1.6mm). Anodized, powder coated, brushed. If you're doing overhead letters or anything where dead load matters, aluminum is the call.
Acrylic matters more than most folks admit. UV-resistant sheet from Mitsubishi or Degussa lasts 5-8 years before yellowing. Domestic sheet? 1-2 years if you're lucky. Light transmittance runs 90-92%. Thickness: 2mm, 3mm, 5mm. Here's the trick: 3mm cuts 92% light output, 2mm cuts 90%. Your customer won't notice 2%, but they will notice the 40% cost bump. Don't overbuild. Anything spanning over 2.5 meters needs 5mm minimum. If you're doing acrylic with LEDs, acrylic LED letters are the versatile indoor/outdoor option.
Brass and copper are vanity metals. They look warm and expensive, but they tarnish unless you clear-coat them, and clear-coat fails in UV. I only recommend them for interior or short-run luxury brands. For outdoor dimensional letters, they're a maintenance call, not a sign.
Nobody tells you laser cutting is accurate to ±0.1mm. That's enough for most letter faces and returns. CNC routing is better for thicker acrylic and push-through letters. Channel letter construction is a different beast—bend returns, TIG weld corners, grind, polish, then assemble the face, LED, power supply. For outdoor letters, IP65 is the minimum. It means dust-tight and water jets from any direction. It doesn't mean your sign survives a Florida hurricane. IP66 handles more powerful jets, IP68 submersible. Coastal work, get IP66. If you're specifying ADA tactile signs, mounting height is 48-60 inches, non-glare face, Grade 2 Braille. Wind load is a local thing—don't ask me, ask the structural engineer.
LED specs matter more than lumen count. SMD 2835 modules run 100-150 lm/W and are the industry standard. 5050 is for RGB. 5730 is highest brightness per chip, 40-60 lm. L70 lifespan is 50,000+ hours. Quality modules from Samsung, Osram, or Blueview last 5+ years. Cheap modules last 12-18 months. Quickest way to spot bad modules: look at the solder joints. Dull gray = won't last 18 months. Shiny silver = proper lead-free solder.

Flat signage is cheaper upfront. A printed flex face box might run $80-250 per square meter factory direct. But it fades in 2-3 years under UV, and replacing it means a new print, not just new LEDs.
Dimensional letters, especially stainless or aluminum, are an asset. 304 stainless gives 10+ years outdoor life. Acrylic faces with UV-resistant sheet give 5-8 years before yellowing. LED quality modules last 5+ years real lifespan. Cheap modules fail at 12-18 months, but then you're on a ladder replacing modules, not the whole sign.
Here's the math: a $120 factory-direct front-lit letter with Samsung LEDs, installed at $500 retail, will last 5+ years before LED replacement. A flat sign might cost $200 installed but gets replaced every 3 years. Over 10 years, the flat sign costs more and looks worse. That's why banks and grocery chains use dimensional letters.
