Double-Sided Light Box Edge Lighting: What the Factory Floor Actually Specs

You want a double-sided light box that won't look like a glowing band-aid after six months. Sounds good. You're in the right headspace.

Why Double-Sided Boxes Favor Edge-Lit LED Architecture

Look, if you're still spec'ing backlit arrays for a double-sided cabinet, you're making this harder than it needs to be. I've built thousands of double-sided light boxes since 2010. Edge-lit wins because it puts the LEDs on the perimeter, not the back panel. That means one set of modules lights two faces through a shared acrylic light guide, instead of two separate module arrays fighting each other for space and heat. Lighter, thinner, and cheaper to wire.

At our Lu'an plant, a standard 1,000 x 500mm double-sided edge-lit box leaves here at $80-250 per square meter. Backlit version for the same size? You'll pay 15-20% more in LED strips alone, and you won't get any brighter for it. Hell no.

The edge-lit architecture also kills the dead zone at the center. With backlit, the hottest spot is wherever the LEDs sit. With edge-lit, the light guide does the work. SMD 2835 modules at 100-150 lm/W around the perimeter will throw enough light across a 100mm-deep face if your guide is right. That's what I mean by uniform.

Optical System Design: Light Guides, Diffusers, and Reflectors

Here's what nobody tells you: your light guide is just cast acrylic. The expensive part isn't the plastic, it's the optical pattern. We use Mitsubishi or Degussa UV-resistant acrylic at 90-92% light transmittance. It costs twice what domestic acrylic costs. It also doesn't yellow in 18 months. Domestic acrylic will. I've watched cheap boxes turn a nice urinal-puck yellow in two years because someone wanted to save $4 a sheet.

For a double-sided box, you've got two choices: one guide with a dot pattern etched on both faces, or two guides back-to-back with a reflective film sandwiched between. We do the two-guide version more often. That version is easier to service, and the reflector isolates the two faces. If you need the box visible from a sidewalk and a parking lot, the two-guide approach lets you use different dot densities per side without affecting the other.

Diffuser thickness is not a design detail. Over 2.5 meters, use 5mm+. Under that, 3mm is fine.

A 2mm face cuts 90% light output. A 3mm face cuts 92%. The 2% difference is invisible to your customer, but the 40% cost bump on 5mm when you don't need it will eat your margin.

The reflective material behind the guide matters too. A cheap white vinyl liner will turn gray after a year. We use a specular film. I'm not going to give you the brand because that's our supply chain. But ask your supplier what they use. If they say "white paint," walk. A hollow-out lightbox uses the same edge-lit geometry, but the diffuser becomes the structural face, so that film does double duty.

LED Module Selection and Spacing Formulas for Dual-Side Output

Look, don't try to light a double-sided box with RGB strips unless the client asked for a nightclub. SMD 2835 white modules are the industry standard. 100-150 lm/W out of the box. Samsung, Osram, or Blueview modules get you 5+ years of real lifespan. Cheaper no-name modules with dull gray solder joints will die in 12-18 months. I've pulled dead strips out of boxes where the epoxy was already brittle. That's the $2 difference.

For dual-side output, spacing matters more than raw lumens. Here's the rule I give my line workers: multiply your light guide depth by 1.2. So a 100mm-deep edge channel gets 2835 modules every 120mm on center. A 50mm guide gets them every 60mm. Anything wider than that, and you'll see dark scallops at the edge — the sign looks like it has a receding hairline. This is the same perimeter module geometry you see in side-lit acrylic letters.

If someone insists on maximum brightness, use SMD 5730 modules. 40-60 lm per chip, highest single-chip output we stock. But they run hotter, so you need to think about thermal. More on that next.

Color temp: 4000-5000K neutral is what I recommend for retail and corporate. 3000-3500K warm works for hospitality. 6000-6500K is fine for industrial or highway. Don't mix color temps on a double-sided box. One side warm, one side cool, and your client will call you every morning.

Thermal Management in Slim Dual-Sided Enclosures

The ugly truth is most LED spec sheets are tested at 25°C. Your double-sided box is not 25°C. That's a sealed plastic and aluminum sandwich. I've put a thermocouple inside a running double-sided edge-lit cabinet and watched it settle at 52°C in a 30°C shop. That's operating reality. If you think a sealed box will cool itself, you've never touched one after it's been on for an hour.

At that temperature, an SMD 2835 module doesn't deliver the 130 lm/W it says on the bag. You lose 10-12% output. If you sized your modules with zero temperature headroom, congrats, your sign looks 10% dimmer than the render. And if you used cheap modules, the heat accelerates that 12-18 month death spiral into six months.

Thermal management in edge-lit double-sided boxes is mostly about air gap and heat sinking. Don't tape LED strips directly to the acrylic guide. That's a rookie mistake. Acrylic is an insulator. Mount strips to an aluminum extrusion at the perimeter. Aluminum is one-third the weight of steel, naturally rust-proof, and it'll pull heat away if you give it even 10mm of air space. If you're doing an embedded lightbox, you've got even less air, so derate your module spacing by 15-20% to be safe.

Power supplies are the other half of thermal. A supply rated for 50°C ambient will run fine for a while, but inside the sign at 55°C, you're shortening its life. We warranty our LED for 2 years and the power supply for 1 year. Why the difference? Because drivers die before diodes when they cook. Buy a supply with a 70°C max case rating and put it outside the sealed cavity if you can.

Edge-Lit vs Backlit: Performance, Cost, and Maintainability

Look, if you want raw brute force brightness, backlit LED modules in a deep box will out-punch edge-lit most days. No argument. But raw brightness isn't what most double-sided signs need. Edge-lit gives a smoother face with no visible LED dots, and the cabinet is half the depth. That means cheaper shipping, easier installation, and a cleaner storefront look.

Cost is where it gets stupid. A double-sided light box from us runs $80-250 per square meter, depending on face material and LED quality. You'll pay 50-65% less than a US retail fabricator for the same product. I've watched shops pay $800 for a front-lit letter from a domestic fabricator. Same 304 stainless, same Samsung LEDs. We ship that letter for $120. Same thing happens with double-sided boxes. Add the Section 301 tariff of roughly 30%, and you're still way under.

Maintainability is the part accountants forget. Edge-lit strips on a perimeter are easier to reach than a grid of backlit modules buried behind the light guide. If one module fails on an edge-lit box, you open the side rail, pull the strip, swap it. On a backlit double-sided cabinet, you're pulling the entire face off and probably cracking an acrylic panel in the process. Ask me how I know. I've got a stack of cracked acrylic in the back to prove it.

Backlit still has its place for ultra-slim boxes under 25mm where there's no edge to mount to. But for a standard 50-100mm deep sign, edge-lit is the default. Don't let a sales rep sell you twice the LEDs because their render looked brighter on a laptop.

Common Failure Points: Hot Spots, Color Shift, and Diffusion Failures

I've seen this go wrong: a sign shop ordered edge-lit diffusers cut to the exact interior width of the aluminum frame. No expansion gap. First hot day, the acrylic expanded, buckled, and pressed against the LEDs. Burned out 14 modules in one afternoon. Polycarbonate and acrylic both move. Leave 2-3mm on both sides. I shouldn't have to say this in 2025.

Hot spots are almost always a spacing issue. If you've got bright spots at the corners and dark centers, your modules are too far apart for the light guide's optical pattern. Cheap light guides without a proper dot gradient will also hot-spot. A good light guide from a real supplier has the dot density tuned for the module pitch. Ask for a sample with your actual LED spacing, not the generic demo.

Color shift is usually cheap LEDs or cheap power supplies. Dull gray solder joints mean the manufacturer used tin-lead solder, not proper lead-free. Those joints oxidize, resistance goes up, and the color temperature drifts before the module dies. That's why we use Samsung or Osram modules and test every fixture 8-12 hours before it leaves our Lu'an plant. Actually we test it, because I'm the one who signs the QC sheet.

The ugly truth is most edge-lit failures aren't the LEDs — they're the driver and the silicone. Neutral-cure silicone is non-negotiable. Acetic-cure silicone off-gasses acetic acid and corrodes copper traces. I've had boxes come back where the strip was fine but the solder pads were green. That's a $2 tube of silicone killing a $400 sign. Don't.

And here's a lie I hear from suppliers: "CE certified, don't worry." CE marking costs 20,000-50,000 RMB. Many factories just print the logo. Ask to see the certificate with today's date. Watch them sweat. Same with IP65. That means water jets from any direction. That doesn't mean your sign survives a Florida hurricane. If you're in Miami Beach, you need 316 stainless and IP66 sealed enclosures, not a CE sticker.

Specifying Factory-Direct Edge-Lit Kits for Consistent Production

Look, if you're going to resell double-sided light boxes, order them from the factory that cuts, bends, welds, and assembles them. Figure your lead time accordingly.

Warranty: 2 years on LED, 1 year on power supply. If you need UL 48, budget $4,000-15,000 and 4-9 months. ETL is 10-30% cheaper. But for most exported edge-lit kits, CE + RoHS + ISO covers the requirements. If you're selling into the US, NEC Article 600 is your electrical code. I can't design around that for you, but I can tell you which of our kits meet it.

Final truth: you can keep paying $700 a letter from a domestic fabricator, or you can buy factory-direct and pocket the 50-65% difference. Your choice. But don't come back to me saying the cheap kit didn't work because you ignored every rule in this article.

Q: Can I just use off-the-shelf LED strips from Amazon?
Sure, if you like replacing them in 12-18 months and explaining to your customer why one side is pink. Quality modules from Samsung, Osram, or Blueview cost more up front but last 5+ years. I can't believe I still have to say this.

Q: Why is my double-sided box brighter on one side?
Because you used one light guide with a pattern optimized for one face, or you mounted the strips too close to one side. That's not a mystery. That's physics.

Q: What's the real difference between IP65 and IP66?
IP65 means dust-tight and water jets from any direction. IP66 means powerful jets, like coastal spray. Neither is hurricane proof. If the sign is going to see extreme weather, use IP66 and 316 stainless. IP68 is submersible. You don't need that unless it's going in a pool.

Q: How long will these actually last?
L70 rated at 50,000 hours if the LEDs are quality and the heat is managed. Cheap modules: 12-18 months. Power supply: 1 year warranty, because that's what dies first when it runs hot.
