Exterior Signs: A Factory Vet’s Guide to Materials, Codes, and Real Costs

Exterior Sign Types and Applications for Industrial Facilities

Look, most industrial buyers don't need a neon sign shaped like a coffee cup. They need letter sets that survive a loading dock, a parking structure, or a highway-facing facade. Back-lit halo letters are the premium architectural look. They mount off the wall, so the light spills behind and around. That's a $35 to $120 factory letter, but US installed price jumps to $400 to $1,000 because you're paying for standoffs, wiring, and patience. Back-lit halo letters use the same LED modules but in a different housing. I've built thousands.

For non-illuminated, stainless steel letters are what I tell industrial clients to buy when they want a 10-year outdoor life. No power supply, no driver failure, no water ingress. Just metal, welded, polished. Prices run $15 to $40 per letter from our factory. Aluminum letters weigh one-third of steel and cost $10 to $25.

Material Selection: Aluminum, Stainless, Acrylic, and HPL

Here's what nobody tells you: The material spec sheet is less important than how the material handles your specific failure mode. UV fade? Thermal expansion? Salt corrosion? Freeze-thaw delamination? Pick wrong and your sign won't make it to the warranty period.

Aluminum is naturally rust-proof. It weighs one-third of steel, which matters when your installer is on a scissor lift 30 feet up. We use 0.040 to 0.063 inch sheet (1.0 to 1.6mm). Anodized, powder coated, or brushed. Outdoor life: 8 to 12 years. Good for most inland jobs.

304 stainless steel letters are the default for outdoor industrial signage. That's 18% chromium, 8% nickel. Density 7.93 g/cm³. Thickness 1.0 to 3.0mm. Brushed #4 or mirror #8. If you're in Miami Beach or near a chemical plant, pay the 20 to 30% premium for 316, which adds 2 to 3% molybdenum. Otherwise you'll be replacing letters in three years. I've seen it.

Acrylic is about light. UV-resistant acrylic from Mitsubishi or Degussa gives you 5 to 8 years before yellowing. Domestic acrylic? 1 to 2 years, then it looks like a smoker's teeth. Light transmittance is 90 to 92%. For faces over 2.5 meters, use 5mm or thicker. If you're doing acrylic LED letters, demand to know the acrylic source.

A 3mm acrylic face cuts 92% light output. A 2mm face cuts 90%. Your customer won't notice that 2%, but they will notice the 40% cost bump.

HPL? I'm not a fan for exterior letters. That stuff is a laminate. I've watched it delaminate after a freeze-thaw cycle. If you want a panel sign, use aluminum composite with a powder coat.

Code Compliance, ADA, and Wind-Load Safety

I can't tell you how many times a customer has asked me for a sign that'll "probably pass" code. Code compliance isn't a suggestion. In the US, you're under National Electrical Code Article 600 for any electric sign. That means UL 48 or ETL listing for the assembly. UL 48 testing costs $4,000 to $15,000 and takes 4 to 9 months. ETL is 10 to 30% cheaper and most AHJs accept it.

CE marking? It costs 20,000 to 50,000 RMB and takes 2 to 8 weeks. Most factories will say they have it. Ask to see the certificate with today's date. Watch them sweat. I've caught two suppliers in the last year with expired certs.

IP ratings are another area where rookies lie to themselves. IP65 means dust-tight and protected against water jets from any direction. IP65 is the minimum for outdoor use. IP66 handles more powerful jets—think coastal spray. IP68 means submersible, which is overkill unless your sign lives in a flood zone. But none of these survive a hurricane. IP65 is not a force field.

ADA signage is separate. Tactile signs need mounting between 48 and 60 inches from floor, non-glare finish, and Grade 2 Braille. Wind-load safety means you need stamped drawings from a licensed engineer. I don't care what your vendor claims. A pylon sign in a 120 mph wind zone needs real calculations, not a "looks strong enough" from your cousin.

Designing for Legibility and Brand Impact at Distance

Here's what nobody tells you: Brightness is not legibility. A sign that blasts 6000K cool white at a highway is legible. That same color temperature in a boutique hotel looks like a surgery waiting room. I spec 6000 to 6500K for industrial and highway work. 4000 to 5000K for corporate and retail. 3000 to 3500K for hospitality.

If you need maximum punch per chip, SMD 5730 LEDs deliver 40 to 60 lumens per chip—the highest brightness we use. But they draw more power and create more heat. SMD 2835 is the workhorse at 100 to 150 lumens per watt. SMD 5050 is for RGB color-changing signs. Don't use 5050 for a white storefront sign. You're wasting money.

Quickest way to spot bad LED modules: look at the solder joints. Dull gray equals won't last 18 months. Shiny silver is proper lead-free solder. That's my first inspection stop on the line every morning.

Manufacturing Processes: CNC Cutting, Welding, Powder Coating, and Assembly

Our floor runs a 10-step process for every electric sign. Design confirmation takes one day. Laser cutting holds ±0.1mm tolerance and takes one to two days. Bending and TIG welding one to two days. Powder-coated aluminum and 304 stainless need a cleaning every six months. Salt spray? Monthly if you're coastal.

Q: What IP rating do I actually need?

IP65 minimum. IP66 if you're coastal or dealing with industrial spray. IP68 is for submersible signs, which you almost certainly don't need unless your sign lives in a fountain. And no, IP65 doesn't mean it'll survive a hurricane. That's wind-load engineering, not water protection.
