Look, every metal has a natural electrical potential. Put two different metals together, add an electrolyte (rain, humidity, road salt spray), and you’ve got a tiny current flowing. The less noble metal — the anode — sacrifices itself. The cathode stays intact. On a sign face, the aluminum panel or fastener will pit and corrode while the stainless face sits there smugly untouched. You see the damage on the cheap part first, but the whole assembly is rotting at the joints.
Here’s what nobody tells you: even certified 304 stainless — 18% chromium, 8% nickel — will play the cathode game if it’s bolted to a 6061 aluminum extrusion. The potential difference is about 0.5 volts in seawater conditions. Doesn’t sound like much, but over a Florida summer with daily thunderstorms, you’ll lose 0.020 inches of aluminum thickness in a year at the contact points. I’ve measured it.
The ugly truth is that 90% of the “marine grade” signage I tear out after two years is made from 304 stainless with a fancy powder coat. Salt spray doesn’t care about fancy. You need 316 stainless — that extra 2-3% molybdenum buys you 15+ years in coastal air, and it’s still 20-30% more expensive. But a spec sheet that says “stainless” doesn’t mean squat if the fabricator used 304 for a beachfront hotel. Ask for the mill cert. If they stutter, walk away.
Aluminum weighs a third of steel and will last 8-12 years outdoors if it’s anodized or powder coated. It’s naturally rust-proof. But when you butt it up against a noble metal like stainless, aluminum becomes the sacrificial lamb. Stainless 304 will do 10+ years inland, no problem. Climate control that difference. When you’re hanging stainless steel letters on an aluminum building facade, you’re setting up a corrosion cell unless you isolate the two surfaces completely.
316 stainless, with its 2-3% molybdenum, cuts the galvanic risk and stops pitting in chlorides. If the sign’s within three miles of salt water, that’s your only choice. Galvanized steel fasteners are a disaster — that zinc coating corrodes in weeks when it touches stainless and gets wet. Brass can work, but it’s softer and more expensive. Stick with 316 fasteners into 316 letters, or use nylon shoulder washers and sleeves to physically break the connection.
I’ve seen someone spec $6,000 worth of mirror-polished stainless letters and then let the installer use hardware-store zinc-plated bolts. Six months later the letters were still shiny, but every bolt head was a rusty wart. That’s a rookie move.
Here’s what nobody tells you: isolation isn’t just a gasket — it’s a system. You can’t throw a neoprene pad behind a letter and call it solved. Moisture creeps around the fastener holes, wicks along the threads, and bridges the gap. I’ve pulled signs apart where the middle of the pad was bone-dry but the perimeter was soaked and the aluminum underneath was cratered.
