For a standard front-lit channel letter, material cost breaks down like this. You've got an aluminum return (we use 1.0-1.6mm sheet), a stainless steel face or an acrylic face (polycarbonate if you want impact resistance), and LED modules. The LED modules matter more than the metal. Cheap SMD 2835 modules cost a third of what Samsung or Osram modules cost — and they'll be dead in 12-18 months. For indoor or lower-impact work, aluminum letters are the smarter buy. Weight is one-third of steel, it's naturally rust-proof, and powder-coated aluminum is good for 8-12 years outside. Second, they're quoting you with cheap acrylic. Domestic acrylic (Chinese made) goes yellow in 1-2 years outdoors. Mitsubishi or Degussa UV-resistant acrylic lasts 5-8 years. You can get the best factory price in the world and then watch it vanish in freight costs and duties. Let's be straight: US Section 301 tariffs are real and they're roughly 30% on fabricated metal signs. That's not hidden — it's part of doing international business. The question is whether factory-direct still saves you money after shipping and tariffs. It does, 85% of the time. But you need the real numbers.
Express courier for small letters (samples or a couple of signs): $30-100, 7-15 days. Air freight: $4-12 per kg, 10-20 days. Sea freight: $80-200 per cubic meter for LCL, $1,200-3,000 for a full container. A typical set of 10 stainless letters, 18" tall, weighs maybe 60kg. Air freight is roughly $500. A full container holds your letters plus 100 other jobs. That's how you make the economics work — consolidate.
But here's what nobody tells you: freight quotes are a minefield. Always ask for "all-in" pricing including customs clearance, documentation, and delivery to your warehouse. A cheap freight quote that lands at the port and leaves you to handle customs is not a quote, it's a hand grenade. Use a licensed broker, get your HTS codes right, and plan for the 30% tariff. I've seen sign shop owners lose a thousand dollars on a single shipment because they forgot the tariff existed.

For anything over 2.5m, you need 5mm acrylic minimum, and the price doesn't drop. We can't do 316 stainless at the same price as 304 — the material costs us 20-30% more. We can't certify a custom design as UL at the batch level without testing fees. If you need it, we'll tell you to budget for it. But we'll also tell you when you don't need it, because some jobs genuinely aren't worth the $15,000 investment.
You want a real factory quote? Send a real drawing. Not a screenshot from Instagram. Not a photo of an existing sign with the lights on. We need dimensions, font style, material preference, LED color temperature, and mounting condition (flat wall, raceway, or flush face). Include whether it's indoor or outdoor — that changes the acrylic and sealing spec.
Then ask these five questions. First, what brand of LED modules are you quoting? Second, what brand and thickness of acrylic? Third, are the channels sealed with neutral silicone and how are the corners joined? Fourth, what is your QC process — do you run an 8-12 hour aging test? Fifth, what is your warranty?
