That's 120 pounds dead weight for a 10-letter sign. Add ice, wind, and vibration from a passing semi, and the real load on your mounting brackets hits triple digits. I've pulled signs off walls where the installer used toggle bolts meant for a bathroom mirror. The wall had holes in it. The sign didn't. Most buyers don't realize that the spec sheet for a sign is just the start. The actual installation determines whether that sign lasts 5 years or 15. 1. Mounting Surface: It's Not Just Concrete or Drywall

The spec says your sign weighs X pounds. But here's the real math: a standard 1.0mm aluminum channel letter with SMD 2835 LED modules weighs around 0.3-0.5 lbs per inch of height. For a 24-inch letter, that's 7-12 lbs each. Multiply by 10 letters and you're at 70-120 lbs. That's not including the mounting frame, which adds another 15-30 lbs. Now look at the wall. Brick? Concrete? EIFS (exterior insulation finish system)? Steel stud with thin paneling? We had a client in Florida who mounted 18 stainless steel halo-lit letters on their stucco wall using standard sleeve anchors. The stucco was less than ¾ inch thick. First gust of a tropical storm and three letters pulled free. Cost them $6,000 in repairs and a new sign. Here's the rule: for concrete or solid masonry, use expansion anchors rated for at least 3x the sign weight. For steel studs, you need toggle bolts with backing plates. For EIFS, you need to penetrate through to the structural backup—never rely on the foam. We've seen installers drill into the foam layer, hit nothing, and wonder why the sign sways. Use a stud finder or bite the bullet and open up the wall to see what's behind. One more thing: never assume the wall is plumb. A laser level is your best friend. Set up two references—one horizontal, one vertical. If the building facade is off by 1/8 inch over 10 feet, your sign will look crooked even if it's perfectly level. 2. Wiring and Power Supply: The Hidden Failure Point

The LED modules in your sign are SMD 2835, rated 100-150 lm/W, L70 of at least 50,000 hours. That's about 5.7 years of continuous operation. In reality, most signs fail not because the LEDs die, but because the power supply or the wiring gets fried. The spec says you need a 24V DC power supply—ours come with a 1-year warranty on the power supply, 2 years on the LEDs. Cheap Chinese power supplies from Amazon? They might say 12V but actually deliver 13.8V under load. That extra voltage cuts LED life by 30-50%. Quickest way to spot bad modules: look at the solder joints. Dull gray = won't last 18 months. Shiny silver = proper lead-free solder, like we use. For large signs over 20 feet wide, voltage drop is a killer. You run 18-gauge wire from the power supply to the first letter, then daisy-chain to the next. With 24V and 500mA per meter of letter, after 5 letters you're losing 1-2V. The last letter gets dimmer. Solution: run parallel wiring from the power supply to each letter, or use a central junction box with thicker wire (14-gauge) for long runs. We include a wiring diagram with every order, but I'd bet 40% of installers never read it. And don't forget about the power supply location. It should be at least 10 feet from the sign to avoid overheating from the sign enclosure, but not so far that voltage drop kills you. We recommend mounting the supply inside the building, in a ventilated area. If it's installed in a sealed attic in Phoenix, expect it to die in two summers. The power supply should be rated for the ambient temperature at your installation site. For outdoor signs, get one with a -20°C to 50°C range. Ours are certified ISO 9001 and CE, tested to 8-12 hours burn-in before shipping. Most factories don't do that.

3. Weatherproofing: IP65 Is Not a Force Field

IP65 sounds impressive. It means dust-tight and protected against water jets from any direction. It does NOT mean your sign survives a Florida hurricane or a Chicago blizzard. I've watched sign shops pay $800 for a front-lit letter from a domestic fabricator. Same 304 stainless, same Samsung LEDs. We ship that letter for $120. But the difference isn't just price—it's how they seal the joints. The proper way to weatherproof a channel letter is with neutral silicone applied to the back face, then a gasket between the aluminum return and the mounting plate. Then the acrylic face gets its own silicone bead inside the channel. We use white or clear neutral-cure silicone, not acetic acid-based (that's the kind that smells like vinegar). Acetic silicone corrodes stainless steel over time—I've seen 304 develop pitting within 2 years because someone used the wrong caulk. Brutal honesty: most sign shops skip the gasket entirely. They just run a bead of silicone around the perimeter of the letter and call it done. That works for a year. But temperature cycling—from -20°C in winter to 60°C in summer on a hot roof—causes the silicone to expand and contract. Within 18 months you'll find hairline cracks. Water gets in, corrodes the LED modules, and you're replacing the sign. Our signs use a double-seal method: a rubber gasket plus silicone. The gasket takes the movement, the silicone blocks the water. If you're coastal, upgrade to 316 stainless. The 2-3% molybdenum in 316 resists salt pitting. 304 is fine for a strip mall in Ohio. For Miami Beach, pay for 316 or you're replacing letters in 3 years. The cost premium is 20-30%—a $1000 sign becomes $1250. That's cheaper than a replacement. One more note on drainage: every channel letter must have a weep hole at the lowest point. Condensation builds up inside even the best-sealed sign. Without a drain, that water pools and kills the LEDs. We drill a 3mm hole in the bottom return, hidden behind the face. Some installers forget to clear that hole during installation—they blob silicone over it. Don't.

4. Alignment: The Difference Between "Professional" and "Rookie"

Most buyers don't realize that a sign that's out of level by 1/8 inch over 8 feet looks like it's falling off the building. It's the first thing a customer notices, and it screams "we hired the low bidder." Here's the method we teach every installer: use a laser square to project a horizontal line across the mounting surface. Then mark the center of each letter position. But here's the trick—don't mark the letter itself. Mark the mounting studs that attach to the back of the letter. Each letter has pre-drilled holes for threaded studs. We provide a paper template for every sign. Tape it to the wall. Drill through the template marks. Remove the template. Insert the studs. Mount the sign. That's the ideal workflow. Problem: the template is paper. It gets wet, tears, or slides. We've tried magnetic templates, but they don't work on stucco or brick. My best advice: use the template as a reference, but verify each stud position with a digital level and a tape measure. Then mount the letters one by one, checking level after each. If the first letter is 1mm off, the last letter will be 10mm off. It's a snowball. We also recommend using a backing plate—a continuous aluminum or stainless strip that holds all the letters together. This absorbs any unevenness in the wall and gives you a rigid structure. Our signs over 4 feet wide always include a matching trim cap and backer plate. For smaller signs, it's optional but worth it for alignment. And don't forget about the return (the sidewall of the letter). The depth of the channel should be consistent—typically 2-3 inches for front-lit letters, 4-5 inches for halo-lit (back-lit). If you install a 3-inch deep letter on a wall with a 4-inch protrusion (like a pilaster), it'll look wrong. Measure first.

5. LED Lifespan and Maintenance Access: Plan for the Inevitable

The spec says Samsung or Osram LED modules have a real lifespan of 5+ years. That's under ideal conditions: 25°C ambient, constant 24V, no moisture. In reality, a sign on a south-facing wall in Arizona will see internal temperatures over 60°C on a summer afternoon. LED output derates by 10-15% at those temps, and the driver's electrolytic capacitors start drying out. If you install a sign without planning for future access, you're going to curse yourself in 4 years. Every channel letter should have a removable face. The acrylic face is held on with plastic clips or screws—never glue it permanently. We use clear acrylic clips that snap into the channel return. To replace an LED module, you pop off the face, swap the faulty module, and snap it back. Takes 15 minutes per letter. Brutal honesty: some sign installers seal the face with silicone because "it's more waterproof." It is—for the first year. After that, the silicone degrades and you can't get the face off without destroying it. Then the customer has to buy a whole new sign. I've seen it happen on a $5,000 installation. The owner was furious. We include a maintenance sheet with every sign that clearly says: "Do not seal the face. Use clips only." For large signs over 10 feet wide, install a service disconnect at the sign location. That way you can cut power to the sign for maintenance without running back to the breaker. We wire our signs with a quick-connect harness—unplug the power supply, remove the face, do the work, plug it back. Should take 30 minutes total for a simple module replacement. If it takes longer than an hour, you've over-complicated it.

6. Shipping and Handling: The Invisible Threat
