You’ve landed the contract, but the real work—and the real profit—starts when you step onto the job site. Every flicker, every water stain, every misaligned letter is a callback waiting to happen. This guide turns installation from a commodity into a value-add service that protects your reputation and your bottom line.
I’ve spent 15 years in this industry, and I’ve seen it all. From letters that look like a drunken sailor installed them to LEDs that burn out in six months because someone skipped the gasket. The thing is, 60% of LED channel letter failures come from water ingress—and that’s almost always an installation issue, not a manufacturing defect.
Let’s fix that. Here’s how to install LED channel letters the right way, every time.
Don’t show up with a ladder and a drill. You need a plan. Start with a thorough site survey before you touch a single tool.
Measure the mounting surface and verify letter spacing with a physical template. I’ve seen sign shops lose hours because they assumed a wall was flat—only to find a 1/2-inch bump halfway through. Document the wall material: brick, stucco, glass, or metal. Each demands a different approach.
Check for power availability. Is there a conduit stub-out within reach? What voltage are you working with? Most LED channel letters run on low-voltage (12V or 24V), so you’ll need a transformer. Note the location and size of the power source.
Finally, review local permit requirements. Permit fees range from $50 in small towns to $500+ in major metros. And don’t forget NEC compliance—your inspector won’t.
Your mounting system determines how fast the job goes and how long it lasts. There are three main options, and each has trade-offs.
Flush mount is the cleanest look. You drill directly into the wall and attach the letters tight against the surface. Works great on flat, even walls like drywall or smooth concrete. But on brick or stucco? Forget it. You’ll spend all day leveling.
Raceway mount is my go-to for brick or stone. It’s a metal channel that hides wiring and mounts to the wall. The letters attach to the raceway. It adds material cost—about $15-30 per linear foot—but it saves hours of field wiring labor. For a 10-letter sign, that’s a net win.
Stud-mount gives you spacing between the letters and the wall. Perfect for back-lit letters or uneven surfaces. You install threaded studs on the letters, drill matching holes in the wall, and secure them with nuts. It’s precise but slow—expect 2-3 hours extra for a standard job.

Inconsistent brightness is the #1 complaint I hear from clients. Nine times out of ten, it’s a wiring issue.
Home-run connections are the gold standard. Each letter gets its own wire run back to the power supply. This ensures consistent voltage across all letters, even on long runs. The downside: more wire and more time.
Daisy-chaining is faster—you run one wire from letter to letter. But voltage drop is real. Limit daisy-chains to 3-4 letters max. At 12V, 18 AWG wire loses significant voltage after 10 feet. Switch to 14 AWG for longer runs, or better yet, go home-run.
To calculate power supply size: add up the total wattage of all LEDs, then add a 20% safety margin. For example, a 10-letter sign pulling 150 watts needs a 180-watt power supply. Undersize it, and you’ll get flickering and early failure.

Water is the enemy. Period. Over 60% of LED channel letter failures are caused by moisture ingress. And once water gets in, the LED modules corrode, the solder joints fail, and you’re looking at a full replacement.
Start with a gasket between the letter and the wall. Silicone gaskets or closed-cell foam tape work best. Avoid relying on caulk alone—it shrinks and cracks within a year.
Seal every conduit entry point with weatherproof fittings. Apply a bead of silicone around the fitting base. For wire connections inside the letters, use dielectric grease to prevent corrosion.
Here’s a trick from the field: after you finish, spray the entire installation with a garden hose. Let it sit for 10 minutes, then check for leaks. It sounds simple, but it catches 90% of problems before the client sees them.
Our UL Listed LED modules at Aochuang Sign are IP65 rated—they can handle a direct spray. But even IP65 fails if the housing isn’t sealed. The module is only as good as the installation.
Don’t pack up until you’ve tested everything. Measure voltage at the farthest letter from the power supply. It should be within 10% of the rated voltage. If it’s lower, you have a voltage drop problem.
Check for flickering. Most flickering is caused by loose connections or an undersized power supply. Tighten every terminal, verify the load, and test again.
Document the entire installation with photos. Include the power supply location, wiring paths, and seal points. Hand this over to the client along with a final inspection checklist. It builds trust and protects you if something goes wrong later.
Provide a maintenance schedule: clean the letter faces annually to prevent dirt buildup from blocking light. Check seals every two years. LED modules from reputable manufacturers—including ours—carry a 5-year warranty. But installation workmanship is typically warranted for just one year. Make sure your client knows the difference.
Typical labor for a 10-letter sign? About 8-12 hours for a two-person crew. Price accordingly, and don’t be afraid to charge for the value you’re delivering.
Add up the total wattage of all LED modules. Multiply by 1.2 (that’s your 20% safety margin). Round up to the nearest standard power supply size. For example, 150 watts × 1.2 = 180 watts. Use a 200-watt supply to be safe.
Use a raceway mount. It attaches to the mortar joints with masonry anchors, so you don’t drill into the brick itself. The raceway hides the wiring and keeps the letters secure. If you must stud-mount, use a hammer drill with a carbide bit and seal the holes with silicone.
First, check the power supply. Is it undersized? If the total load exceeds 80% of the supply rating, that’s your problem. Second, check all wire connections—loose terminals are the most common cause. Third, measure voltage at the farthest letter. If it’s more than 10% below rated, you have a voltage drop issue. Upgrade to a thicker wire or switch to home-run wiring.
Stop treating installation as a necessary evil. It’s your chance to demonstrate expertise, prevent callbacks, and charge what you’re worth.
