Three months later, after a few rain showers and one humid weekend, the sign's flickering. The same shop then screams at the factory. I get it. Somebody should have told them. So I'm telling you now: the difference between a waterproof power supply and a standard one isn't just a spec on a sheet. It's the difference between a sign that works for 5 years and a sign that dies before the next quarterly sales report.
This isn't theory. We've shipped worldwide. We've seen what works in Seattle drizzle and what dies in Miami humidity. I'll give you the numbers, the ugly truths, and exactly what we can and can't do. No soft talk.
Standard LED power supplies are designed to sit in a dry, ventilated box. They're IP20 — protection against fingers and maybe a bit of dust, but no liquid whatsoever.
The ugly truth is that many sign shops buy these for outdoor jobs because they're cheap. A basic 60W 12V driver costs us maybe $3. The waterproof version is $12. The math looks easy until you factor in a bucket truck at $150 an hour to replace a failed unit. Ask me how I know. A contractor in Brisbane ordered 32 front-lit channel letters from us with standard drivers. He didn't tell us they were going on a beachside seafood joint. Six months later, every third letter was dead. The driver leads had corroded through. We replaced them at cost, but his labor bill? That was all his.
Here's what nobody tells you: even in a "sealed" sign, condensation happens. Temperature cycles suck moisture inside. A standard driver's PCB has no coating. Solder joints oxidize. The electrolytic capacitors swell. That $3 part can kill $200 worth of Samsung LEDs. I've seen it eat through a whole set of back-lit halo letters — beautiful stainless returns, perfectly CNC'd acrylic backs, all dark because somebody saved $12 per letter.
Use a standard power supply if and only if the sign lives inside a climate-controlled lobby. For anything exposed to weather — even under an awning — don't.
IP ratings aren't a sliding scale. They're specific, testable conditions. IP65 means dust-tight and protected against water jets from a 6.3mm nozzle at 12.5 liters per minute, from any direction. It does NOT mean waterproof forever, and it sure as hell doesn't mean submersible.
IP66 ups the jet pressure — 100 liters per minute from a 12.5mm nozzle. That's heavy rain, driving wind, boat washes. For coastal signs or highway signs that take monsoon-like conditions, IP66 is your floor. IP68 is full submersion, but that's overkill for 99% of signs. We usually stop at IP66 for custom outdoor work.
Look, a lot of factories slap an "IP65" sticker on a power supply because there's a thin conformal coating on the PCB. That coating might last 12-18 months before it cracks at the edges where moisture sneaks in. I've pulled apart "waterproof" drivers from a competitor — the solder joints were bare, the coating uneven, and the gasket on the end caps was foam that turned to mush. That's not waterproof. That's a future service call.
We test every waterproof driver we install. Part of our 8-12 hour aging test involves running the completed sign in a humidity chamber at 85% RH, cycling from 20°C to 50°C. If the driver shows even a dot of condensation inside its case, we reject the batch. It happens. Not every lot from the supply company is perfect. I'll tell you when we send one back and the lead time slides three days. I'd rather that than your sign going dark.
A waterproof driver for a set of front-lit channel letters adds $10-20 to our factory price per letter, depending on wattage. For a 3-foot building sign with 8 letters, that's maybe $120 extra. Compare that with the retail installed cost in the US — a front-lit letter runs $200-700 each. Saving $120 on the whole project is less than 3% of the total bill.
I've seen this go wrong: an importer in Texas negotiated a fat order for a strip mall, 200 letters, all outdoor. He spec'd the cheapest drivers we could quote, indoor-rated, because he wanted to impress his client with the low price. We warned him. Sent an email. He replied "just ship." Eighteen months later his client had 47 failed letters. The importer paid a local sign guy $18,000 to replace every driver, ladder time included. He called us to scream, then quietly asked for a quote on 200 waterproof drivers. I didn't say "I told you so." I didn't need to.
The math always swings back. If your markup is thin and your reputation is on the line, you cannot afford standard power supplies outdoors. Even our 1-year warranty on power supplies won't cover installation labor. Nobody's does. That's the brutal honesty: a warranty replaces the part. The bucket truck, the electrician, the lost business while the sign is dead — that's on you.
Some factories will sell you a "waterproof" power supply that's nothing more than an indoor unit squirting with silicone around the wire entry. The case isn't sealed. The screws aren't O-ringed. The silicone peels off in UV exposure after six months. I'm not naming names, but I've bought samples that failed in our humidity chamber within 48 hours.
Here's the truth from our floor: a real waterproof power supply for outdoor LED signs needs a potted or fully gasketed aluminum housing. Mean Well HLG series, for example, uses a solid aluminum case with potting compound inside. That's what we install when a customer requests a name-brand upgrade. The cost is higher — sometimes 30% more than our standard IP65 driver — but the MTBF (mean time between failures) is genuinely in the 50,000-hour range. A cheap knock-off "waterproof" driver might die at 5,000 hours, and when it does, it often sends a voltage spike back through the LEDs, frying half the string. That's a double repair.
Look, I can't force you to spec a good driver. But if you tell me the sign is going outdoors, I'll quote the waterproof option. If you insist on standard, I'll make you sign off on an email that says "I understand the power supply is for indoor use only." I've done it twice. Both times the customer came back later and said, "You were right." I hate being right that way.
Our 10-step process isn't just for show. When we know a sign goes outdoors, we spec the right power supply from step one. For a typical set of front-lit channel letters, we laser-cut the 304 stainless returns to ±0.1mm, TIG-weld the seams, grind and polish, then CNC the acrylic face. Then comes the LED assembly. We use Samsung or Osram 2835 modules, lume 100-150 lm/W, wired directly to the driver.
Then the sealing. We don't use cheap acid-cure silicone that eats the LED lenses. We use neutral silicone, applied by hand, and we check every seam. The power supply gets mounted inside the letter with a drip loop on the wiring — a simple bend that prevents water from tracking along the wire into the driver. Small thing, but it matters. After that, the whole sign goes into the aging test. 8-12 hours of burn-in at full brightness, cycling temperature and humidity. If the driver or LEDs show any flicker, moisture, or voltage drop, it gets pulled. Only after that do we do a 100% QC inspection and pack it for export.
When you order from us, the default power supply is standard IP20. If you need outdoor, you have to say so. We'll quote IP65 or IP66 accordingly. For extreme coastal jobs, we might even move the driver out of the letter into a remote NEMA 4X enclosure, which we can supply. That adds cost and complexity, but it's the right way. I'd rather lose the sale than ship a sign that will corrode in salt spray.
Use this mental checklist. It's what I run through with every RFQ.
That last one: a drain hole. Rookie mistake. If you seal a metal box completely, it will draw moisture in through temperature changes and can't get rid of it. I've had a customer send back a light box where the driver was literally swimming. That's not a waterproofing failure; that's physics. We'll still replace the driver, once, as a courtesy. Next time, you drill the hole.
We give 2 years on LED modules, 1 year on the power supply. The disparity isn't because we skimp on drivers. It's because a power supply is an active component. Capacitors age. Surge events on the AC line can kill a driver even if the sign itself is perfectly sealed. A lightning strike two blocks away can toast a perfectly good Mean Well. We can't control your local grid. So 1 year is our honest limit.
Look, I've had installers mount a waterproof driver upside down so water pools around the wire entry. The IP65 rating assumes installation per instructions. If you mount it like a cup, don't expect sympathy. We'll still work with you — often I'll send a replacement at cost just to keep a good relationship — but the warranty language is clear. Read the datasheet. Mount it with the connections pointing down. Use the gaskets. Don't wrap it in a plastic bag for "extra protection" — that traps condensation. Acts like a greenhouse.
If a driver fails within the warranty period and it's not an obvious installation error, we ship a new one express (7-10 days) at our cost. No argument. But we don't cover labor, lift fees, or branding damage. No factory does. The ugly truth is that the warranty is a safety net for the part, not your business interruption. That's why you spec the right driver on day one. A $20 saving on the BOM isn't worth a $5,000 reputation repair.
We'll never sell you an outdoor sign with an indoor power supply if we know it's going outside. We'll push back. I'll send an email that says, "We recommend IP65 or IP66 driver for this application. Confirm if you want to downgrade." Some buyers get annoyed. The smart ones appreciate it.
We can do custom waterproofing beyond the standard. We can integrate NEMA-rated disconnects. We can use 316 stainless letters with potted drivers. We can provide UL-recognized drivers if you need the sticker. We can't, however, guarantee a sign will survive a hurricane flooding the storefront to 4 feet. IP68 submersible drivers exist, but if your sign is underwater for a week, you've got bigger problems than a warranty claim.
