Look, I've bent enough returns to know the metal remembers everything. A return isn't just a strip hiding the LEDs. It's the structural spine of the whole letter. Too thin and you get waves along the top edge, dents from the first ladder bump, and welds that blow through on a Friday afternoon. Too thick and your fabricator hates you because the brake screams and the corners crack.
Here's what nobody tells you: aluminum thickness on a channel letter return isn't about rust. Aluminum is naturally rust-proof and gives you 8-12 years outdoors, even raw. You're really choosing for rigidity, weldability, and whether that letter survives wind load without oil-canning.
Weight matters too. Aluminum runs about one-third the weight of steel. That's why a 6-foot letter with .063 returns still mounts without a crane crew. But shave too much thickness and you're trading material cost for callbacks. I've made that trade. You don't want it.
The return is the side wall of the letter. It carries the face, holds the back, and takes every bit of wind and contact.
Thickness determines whether that side wall stays flat or turns into a wavy mess. A .040 return (1.0mm) is stiff enough to hold a 90-degree bend along a 48-inch run without oil-canning. .032 is basically foil with ambition.
I see it in cheap interior letters and bargain online quotes. It bends by hand, dents if you look at it, and a TIG welder turns it into lace. The ugly truth is suppliers will tell you .032 is fine outdoors because aluminum is rustproof. Rust isn't the problem. Wind load and crappy welds are.
.040 is the shop standard for a reason. Our default for returns sits right at .040 inches (1.0mm). It takes a 90-degree bend without cracking, holds a weld bead, and still keeps your per-letter cost reasonable.
Bump to .063 (1.6mm) when letters go past 36 inches, face high-wind strip malls, or get mounted where people can reach them. That's the upper end of what we keep in stock for outdoor work.
.080? I've seen it spec'd. It's not wrong, it's just heavier than it needs to be unless you're building a freestanding monster that will take shopping cart abuse.
I've seen this go wrong: a shop specs .040 returns on a 5-foot channel letter with a 7-inch stroke, and a March gust folds the face like a taco. The acrylic didn't fail. The return did.
Geometry decides gauge. Small letters under 18 inches with narrow strokes don't need much metal. But as letter height climbs, the return becomes a sail. A 36-inch letter with a 4-inch stroke catches way more wind than a 12-inch letter with a 2-inch stroke.
Wide strokes also mean more visible return surface. Any wave in .032 shows up immediately. If you're selling architectural look, run backlit halo letters with .040 or .063 returns because that return edge is on display against the light.
If the letter has an acrylic face, the return stiffness also keeps the face from flexing. A floppy return lets the acrylic move, and eventually the silicone seal cracks. Then water gets in and the LEDs die. All because someone saved 40 cents per letter.
Wind load is where thickness goes from suggestion to requirement.
Most US storefront signs fall under NEC Article 600, and plenty of municipalities want UL 48 listings. But a UL sticker on the power supply doesn't mean your return will hold in a 90 mph gust. That's on you and the engineer.
IP65 sounds impressive. Water jets from any direction, fine. But it doesn't mean your sign survives a Florida hurricane. I've watched IP65 letters peel off a wall because the return was .032 and the wind got behind them like a pry bar.
Coastal and open parking lots push you toward .063 returns, sometimes stainless steel letters for the can or at least stainless fasteners. 316 costs 20-30% more than 304 but it's marine grade. For Miami Beach, don't ask. For an Ohio strip mall, 304 is fine.
If the letters are going on a pylon or a wall with nothing blocking the wind, pay for the thicker return. It's cheaper than paying for a new sign after the first named storm.

TIG welding .040 gets a clean bead. TIG welding .032 gets holes. The ugly truth is cheap shops hide bad welds under silicone and paint. Six months later the seam splits and water gets to the LEDs.
Thicker material also takes powder coat better because it doesn't warp in the cure oven. I've seen .032 returns twist at the welds after a 400°F cure. That's not a finish, that's garbage.
Anodized, powder coated, brushed — all standard on aluminum. But the finish only looks as good as the metal underneath. If the return is wavy, the powder coat won't hide it. It highlights it.
Thicker aluminum costs more per sheet, but you're not buying sheets. You're buying cut and bent returns. The difference between .040 and .063 on a standard 24-inch letter is a few cents per return. The difference between a callback and no callback is hundreds.
