NFPA 101 and local fire codes demand exit signs with clear letters; plenty of jurisdictions set a 6-inch minimum. Here’s what nobody tells you: the fire marshal doesn’t check your font. He checks whether the word “EXIT” is visible from the end of the corridor under emergency lighting. That’s a contrast and height problem. You can argue all day that 4 inches works. He’ll write the citation anyway.

Here’s the ugly truth: most sign shops won’t walk the site. They’ll quote a 6-inch letter from a PDF and call it compliant. For backlit halo letters on a facade above a storefront, I don’t drop below 10 inches if the street is four lanes. The halo effect looks premium, but it kills contrast against a bright sky. You need to calculate the straight-line viewing distance. That’s the hypotenuse. I’ve watched installers skip this and end up with letters that look half the size they spec’d.
Measure the actual decision point distance, not the property line.
Step 1: Walk the site with a laser. That’s the only way to get real feet. Step 2: Divide that distance by 10 if the viewer is moving, or by 15 if static, to get a baseline in inches. Step 3: Multiply by 1.5 for 30 mph, 2.0 for 45 mph, and 2.5 for 60 mph. Step 4: If contrast is low, font is script, or ambient light is brutal, add 20 percent. Step 5: Round up to the nearest even inch. Nobody fabricates a 7.3-inch letter.
Here’s what that looks like in real numbers. A sign viewed from 60 feet on a 35 mph road: 60 ÷ 10 = 6 inches. Speed multiplier at 35 mph is 1.75. That gives you 10.5 inches. Round up to 12. If the sign is black text on dark gray, add another 20 percent, and you’re at 14 inches. That’s the real minimum, not the 6 inches a competitor quoted from a brochure.
For ADA tactile signs, forget distance. The rule is 5/8 to 2 inches, non-glare, with Grade 2 Braille, mounted 48 to 60 inches above the floor to the tactile characters. That’s a different animal entirely. Don’t mix up ADA signs with wayfinding distance signs.
Rookie mistake number one: using the 1-inch-per-10-feet rule for everything and calling it code compliant. That rule is a starting point, not a law.
