Channel letters are the storefront workhorse. If you're ordering front-lit channel letters for a retail client, you need three things: a face that won't yellow in two years, an LED module that hits L70 at 50,000 hours, and a can that doesn't leak after the first winter. Miss any one and you're doing a warranty callback.

Front-lit, halo-lit, rimless, domed, dual-lit—each one solves a different visual problem. Front-lit is your bread-and-butter storefront sign. Back-lit halo letters are the premium architectural look, and they cost accordingly: factory $35–120 per letter, but they need precision mounting to get that clean shadow gap off the wall.
Material choice matters more than most buyers think. Acrylic is your face material. UV-stable acrylic from Mitsubishi or Degussa lasts 5–8 years outdoors; domestic acrylic yellows in 1–2 years. Look, I don't care how good the price is—if the spec says "acrylic" and the factory can't name the resin supplier, walk away.
For acrylic LED letters, a 2mm face transmits 90% of light. A 3mm face transmits 92%. Your customer won't notice the 2% difference, but they will notice the 40% cost bump if you upsell them to 3mm on a small letter. Use 5mm only if the letter spans over 2.5 meters.
Stainless is another story. 304 stainless is 18% chromium, 8% nickel, and holds up 10+ years outdoors. I spec it for stainless steel letters on any inland strip mall. For coastal or industrial, you need 316, which adds 2–3% molybdenum and costs 20–30% more. For Miami Beach, pay the premium or replace letters in three years. Aluminum's the lightweight alternative—one-third the weight of steel, 8–12 year outdoor life, naturally rust-proof. SMD 2835 modules run 100–150 lumens per watt and are the industry standard. SMD 5050 is your RGB workhorse. SMD 5730 cranks 40–60 lumens per chip for high-brightness jobs. LED color temperature isn't a style choice. 3000–3500K warm for hospitality. 4000–5000K neutral for corporate and retail. 6000–6500K cool for industrial and highway. Get it wrong and a restaurant looks like an operating room.
Our process has ten steps. Design confirmation takes a day. Laser cutting holds ±0.1mm. TIG welding, grinding, polishing, CNC acrylic faces, LED assembly, sealing with neutral silicone, then an 8–12 hour aging test. Total: 7–15 days. If a factory says they'll skip the aging test to hit a deadline, find another factory.
Here's what nobody tells you: the quickest way to spot bad LED modules is to look at the solder joints. Dull gray means cheap solder, and it won't last 18 months. Here's the ugly truth: most buyers forget landed cost. Express shipping for small orders costs $30–100 and arrives in 7–15 days. Air freight for larger orders runs $4–12 per kilo and takes 10–20 days. Sea freight takes 50–70 days: LCL is $80–200 per cubic meter, FCL is $1,200–3,000.
Then US Section 301 tariffs add about 30% on many sign products. If you don't line-item those costs, your $35 letter becomes a $70 letter before you put a drill to the wall.
Volume doesn't work the way you think. A factory with MOQ 1 is still a factory. We'll run one prototype or a thousand. But the unit price doesn't magically halve at 500 letters. The real savings come from consolidated freight and not paying a domestic middleman's markup. Don't let a supplier dangle a fake tier chart. Ask for the landed cost calculator and make them show the freight and tariff line items.
Here's a mistake I see every month: mounting halo letters directly against the wall because someone wanted to save $20 on standoffs. Halo letters need a 1.5–2 inch standoff to throw that clean glow. Flush-mount them and you get a hot spot and a pissed-off architect.

Check for ISO 9001, RoHS, and if you're selling into the US, ask about UL 48 or ETL. UL 48 costs $4,000–15,000 and takes 4–9 months with quarterly audits. ETL is usually 10–30% cheaper and accepted by most AHJs. If a factory claims UL but can't produce a file number, they're lying.
Then ask about their aging test. Ask about solder joints. Ask for a video of the production line, not a glossy brochure. A real factory—3,000m², 50+ workers—has nothing to hide. 50 to 70 days, and that's if nothing goes wrong. Customs holds, port congestion, and the trucker going on vacation can add two weeks. If your client's grand opening is in 60 days, air freight is the answer. Stop asking me to make the ocean move faster.
