If you're ordering aluminum letters for outdoor use, you're choosing between two finishes: anodized and powder coated. Both have their place. Both can fail spectacularly if done wrong. I'll give you the straight facts from a factory that does both every day.
Look, anodizing isn't a coating. It's an electrochemical process that grows a hard oxide layer out of the aluminum itself. Powder coat is plastic powder sprayed on and baked in an oven. That's the core difference. Everything else flows from that.
Here's what nobody tells you: anodized aluminum is harder than raw aluminum. Standard anodizing gives you a surface around 10-15 microns thick. Hard anodizing goes 25-100 microns. We do standard anodizing, not hard coat. If you need hard coat, I'll tell you to find another shop. That's not our lineup.
The ugly truth is that most outdoor aluminum signs fail because of bad prep, not bad finish. Powder coat over dirty, un-etched aluminum peels in 18 months. Anodized parts that skip the sealing bath start chalking in 2 years. I've seen both happen to competitors' signs.
I've seen this go wrong: a contractor in Tampa ordered powder coated aluminum letters from a cheap factory. They looked perfect for 6 months. Then the Florida sun turned the red powder coat into a pale pink. The powder was indoor-grade polyester, rated for exactly zero hours of UV. That's a $4,000 mistake.
Aluminum itself gives you an 8-12 year outdoor life. That's the base material. Anodized finish adds maybe 3-5 years to that if sealed properly. Powder coat adds 5-8 years if you use outdoor-grade polyester or better. But those numbers assume correct installation and no salt spray.
Anodized aluminum won't rust, but it will oxidize and chalk if the factory skips the sealing step after dyeing. Some cheap shops do. Ask if they seal after dyeing. If they hesitate, find another supplier.
Here's a factory secret: UV resistance in powder coat depends entirely on the resin. Cheap epoxy powders chalk and fade in 1-2 years. Outdoor-grade polyester powders last 5-8 years. Super-durable polyester lasts 10+. We use outdoor-grade polyester as our standard. If you want super-durable, we'll quote it, but it costs 30% more.
Most factories will tell you their powder coat is UV-stable. That's a lie unless they show you the resin spec. Epoxy is not UV-stable. If the spec says epoxy, walk away.
Anodized colors are more UV-stable because the dye is locked inside the oxide layer, not sitting on top like powder. But anodized clear or light bronze can still show surface chalking after 5-7 years in harsh sun. Dark powder coat colors fade faster than light ones because they absorb more heat and UV.
Aluminum naturally forms a thin oxide layer that stops rust. Anodizing thickens that oxide layer and locks in dye. Powder coat covers the metal in a plastic shell. If powder coat chips, bare aluminum is exposed, and you get white, powdery corrosion. Anodized doesn't chip; it wears gradually.
For coastal environments, neither finish is perfect. Salt spray eats anodizing over time, and powder coat chips from wind-blown sand. If you're within 500 meters of salt water, I'll tell you to consider stainless steel letters instead. 316 stainless costs 20-30% more than 304 but lasts 15+ years in marine air.
Color choice is where powder coat wins. We can mix powder to match any RAL or Pantone color. Anodized colors are limited to what dyes are available, and the final shade depends on the aluminum alloy. You want a specific brand red? Powder coat. You want a natural metallic look? Anodized clear or bronze.
The cost difference is real, but not huge. On small runs, powder coat is usually 10-20% cheaper because anodizing has batch setup fees. On large runs, anodizing can match powder coat. Don't choose based on $2 per letter. Choose based on where the sign lives and how long it needs to last.
If you're ordering front-lit channel letters, the aluminum returns are usually powder coated because the color needs to match the acrylic face. Anodized returns are rare for channel letters. For standalone aluminum letters, both finishes are common.
Maintenance is where anodized gets annoying. You can't touch up anodized aluminum with a spray can. Once the oxide layer is scratched, you can't repair it without stripping and re-anodizing the whole piece. Powder coat can be sanded and re-sprayed, but matching the exact color after 3 years of fading is nearly impossible.
I once watched a sign shop owner try to touch up an anodized bronze letter with a bronze Sharpie. Looked fine from 20 feet. From 5 feet, it was a purple smudge. He ended up replacing the whole letter because the client complained.
