Metal Letters: Shop-Floor Specs, Materials, Pricing, and Durability Truths

11pm and I just got off the phone arguing with a supplier about a pallet of 304 stainless letters that should've left our Lu'an factory three hours ago. I've got 3,000 square meters of production floor, 50 workers, and I still lose sleep over metal letters. I've seen more ways to botch a metal letter than any other sign product I've built since 2010.

The metal is never the problem.

Types of Metal Letters and Standard Specifications

Look, the first thing you need to know is that "metal letters" isn't one product. Think of it as a family of materials, finishes, and fabrication grades. We build flat-cut letters from 1.0mm to 3.0mm 304 stainless on a laser with ±0.1mm tolerance. We also build fabricated letters with a 2mm face, 1mm returns, and TIG-welded seams that'd survive a hailstorm. A 304 stainless letter from our 304/316 stainless steel letters line is 18% chromium and 8% nickel. That's the floor for outdoor work.

Aluminum letters run 1.0mm to 1.6mm thick and weigh about a third of steel. That matters when you're mounting on a foam sign panel or an interior drywall that won't take a stud without a backer.

I've seen this go wrong: a shop specs 1.5mm stainless for a lobby wall, the drywall anchors pull out, and the client blames the letter. The letter was fine. The mounting was stupid.

Brass and bronze are heavier, softer, and cost more — but they give you that warm, classic look that powder coat can't fake.

Material Selection: Aluminum, Stainless Steel, Brass, Bronze and Corten

Nobody tells you this: aluminum is the smart default for 80% of metal letters. Aluminum's naturally rust-proof, takes powder coat beautifully, and lasts 8 to 12 years outdoors. It doesn't have the stiffness of steel, so don't spec a 1.0mm aluminum letter for a storefront sign that gets wind-blasted off the highway.

For anything that has to look perfect after a decade, 304 stainless is the workhorse. That alloy is 18% chromium, 8% nickel, and carries a 10+ year outdoor life. I've watched sign shops pay $800 for a front-lit letter from a domestic fabricator. Same 304 stainless, same Samsung LEDs, we ship that letter for $120.

The ugly truth is 316 stainless costs 20-30% more than 304. For a strip mall in Ohio, 304 is fine. For Miami Beach, pay for 316 or you're replacing letters in three years because the 2-3% molybdenum in 316 is what fights salt corrosion.

Brass and bronze don't have a spec sheet that will tell you they'll tarnish. They will. Some clients want that patina. Others think they're buying a forever finish. Ask which one you're dealing with before you cut.

And Corten? It rusts on purpose. I don't push it for letters unless you want a rust streak running down a white wall.

Fabrication Methods: Laser Cutting, Waterjet, CNC Routing and Casting

Laser cutting is our default for sheet metal letters. It holds ±0.1mm, it's fast, and the edges are clean enough to weld or polish. The 10-step process we run from design confirmation to export packaging takes 7 to 15 days, and laser cutting is only 1 to 2 days of that. The real time goes into bending, TIG welding, grinding, and polishing.

Waterjet is slower and costs more. I only use it when someone specs plate thicker than laser can handle and doesn't want a heat-affected edge.

CNC routing is for acrylic faces, not metal letters. Don't ask me to CNC route 3mm stainless.

Casting is its own animal. If you want solid, substantial letters that feel like they belong on a bank or government building, a cast aluminum/bronze sign is the right call. Casting is heavier, more expensive, and it'll still look right in 20 years.

Finish and Coating Options for Long-Term Performance

Brushed #4 stainless is my go-to for architectural lettering because it hides fingerprints and scratches. Mirror #8 is high-end reflective, but it shows every handprint and any flaw in the underlying weld. I've seen an oceanfront restaurant order mirror polished letters, then call me furious two years later when the clear coat failed. Salt air doesn't care about your mirror finish.

Powder coat on aluminum is the best color solution outdoors. The powder coat is baked on, tough, and we can match any RAL color your brand wants. If you need a specific company color, just order baked paint letters and be done with it.

PVD and gold/chrome electroplating look expensive because they are. They also require a flawless base surface. If the metal underneath isn't polished to a mirror first, the plating shows every pinhole.

No coating makes 304 stainless behave like 316. Stop asking.

Mounting Methods and Installation Compliance

Factory quotes don't include mounting hardware, and site survey fees aren't free. You'll pay for studs, standoffs, raceways, or a backer panel. You'll pay for a local installer who knows how to hit a wall stud.

For exterior metal letters, stud mount is standard. The letter gets stainless studs welded or epoxied to the back, and the installer drills into the wall. If your wall is EIFS or stucco over foam, you'll need a backer plate behind the letters or the first windstorm will rip them out.

ADA compliance applies to interior signage. Tactile letters need to be mounted 48-60 inches from floor, with a non-glare finish and Grade 2 Braille. If you're doing a wayfinding system in a hospital or campus, you need to spec wayfinding and directional systems that meet ADA from the start, not after the inspector fails you.

For any illuminated metal letter, NEC Article 600 governs the electrical. Our LED power supplies carry a 1-year warranty, and the LED modules carry a 2-year warranty. But the on-site wiring is your installer's problem.

Cost Drivers and Factory-Direct Pricing Considerations

The ugly truth is that an $18 aluminum letter can turn into $75 by the time it's bolted to a wall. Factory prices for stainless non-lit letters run $15-40 per letter. 3D fabricated stainless letters run $40-120. Aluminum letters run $10-25. Those are factory prices from our Lu'an plant.

US retail installed prices for front-lit letters hit $200-700 per letter. Factory-direct savings on product alone are 50-65%.

Then you add the Section 301 tariff of about 30% if you're importing into the US. Then you add crating. Then you add sea freight. LCL sea freight runs $80-200 per cubic meter, and FCL runs $1,200-3,000 for a full container. Your crate gets handled 6 to 8 times between our dock and yours. Every touch is a chance for damage.

MOQ is 1 piece. Lead time is 7-15 days. But don't fool yourself into thinking the factory price is the installed price.

Durability, Maintenance and Warranty Expectations

304 stainless lasts 10+ years outdoors. 316 stainless lasts 15+ years in marine or industrial environments. Aluminum lasts 8-12 years outdoors. Those are real timelines, not brochure numbers.

Maintenance is simple: mild soap, water, and a soft cloth. Don't use abrasive cleaners on brushed or mirror finishes. Don't pressure-wash letters with silicone-sealed seams unless you want water inside.

Nobody warranties a metal finish against salt air. Ask a supplier to put that in writing and watch them sweat.

If your metal letters have LEDs inside, cheap modules die in 12-18 months. Quality modules from Samsung, Osram, or Blueview last 5+ years real lifespan with L70 ≥50,000 hours. Our warranty is 2 years on LEDs and 1 year on power supplies. If a supplier offers a 5-year LED warranty, read the fine print. Then call me.

Do I need 316 stainless for a coastal project or can I save money with 304?

I can't believe I still have to explain this. If you're within a mile of salt water, pay the 20-30% premium for 316. If you're inland and just like the sound of "marine grade," order 304 and stop wasting money.

What's the cheapest metal letter material that still looks professional outdoors?

Aluminum. A third the weight of steel, naturally rust-proof, and takes powder coat beautifully. Just don't spec it too thin for wind load.

Can I install metal letters myself or do I need a professional?

If you have to ask, hire a professional. Stud mounting on a foam or stucco wall isn't a weekend DIY. The letters are fine. Your drywall anchors are not.
