What the Hell Are We Talking About?

Electroplating is an old-school process. You dip the metal letter into a chemical bath and run a current through it. The metal ions in the solution bond to the surface. You get a thin layer – usually 5 to 25 microns – of whatever metal you're plating. Gold, chrome, nickel, brass. It's been done for a century. It works. When it's done right.

PVD – Physical Vapor Deposition – is newer. You put the letter in a vacuum chamber, vaporize a solid material (usually titanium nitride or zirconium), and that vapor condenses onto the metal surface. The layer is even thinner – 1 to 5 microns – but it's harder than hell. We're talking 2,000 to 3,000 Vickers hardness. Compare that to electroplated chrome at around 800 to 1,000 Vickers. Color – What You See vs What You Get

If you want a mirror-finished gold look, electroplating can give you a beautiful bright gold that's been the standard for decades. But here's the catch: that gold color depends entirely on the thickness and purity of the plating layer. Cheap shops use a flash plate – barely 2 microns – and it'll start wearing through to the stainless underneath within 6 to 12 months, especially on edges.

PVD gives you a wider color range. Dark gold, champagne, rose gold, black, blue, gunmetal. The color comes from the interference of light with the thin film layer. You can tune it precisely. But PVD colors are more matte than electroplating. If you need a high-gloss mirror finish, PVD can't match electroplating's shine without a base layer. Some shops do a base electroplate then PVD on top. That's double the cost and double the risk of adhesion failure.

They got a 3-micron flash plate that started flaking after 14 months. Another thing: UV. Electroplating is a metal layer. UV doesn't affect it. PVD is also metal-based, but the color can shift slightly over 10+ years if the coating is very thin. I've seen PVD black stainless fade to a dark brown after 7 years in Phoenix. That's rare, but it happens.

Cost – The Numbers That Actually Matter

PVD adds another 15-25% over standard electroplating cost, because the vacuum chamber cycles are slow – each batch takes 4-8 hours.

US retail installed? You're looking at $200-700 per letter for front-lit steel. That's 5-10x the factory price. And that inflated number includes a coating that might be 2-micron flash. I've seen sign shops pay $800 for a front-lit letter from a domestic fabricator. Same 304 stainless, same Samsung LEDs. We ship that letter for $120. For outdoor, especially in harsh climates, PVD wins on durability. But only if the base metal is right. Don't PVD coat cheap aluminum – it'll flex and crack the coating. Stick with 304 or 316 stainless, minimum 1.5mm thickness for letters over 2 feet tall.

I've seen this go wrong: a client insists on PVD black stainless for their beachfront hotel. They buy cheap letters from a no-name factory that uses 201 steel with a 1-micron PVD layer. Within 2 years, the black is blotchy, and rust spots are bleeding through. They blame PVD. No, they blame cheap steel and thin coating. Don't be that client.

One more thing: if you're doing a run of 50+ letters, the setup cost for PVD becomes negligible. For a single letter, electroplating is cheaper by $10-20. But for a full sign set, the difference might be $100 total. Sometimes it's worth it for the peace of mind.
