Wrong question. You should be asking which one stops costing you money after year four. Because that's where the real difference lives — not in the PO, but in the maintenance log.
I've watched a sign shop install aluminum channel letters on a coastal hotel in Florida. Three years later, the corners were pitting. The owner blamed the installer. The installer blamed the material. The material was fine for a dry climate. But nobody bothered to ask where the sign was going.
The ugly truth is: most sign buyers don't know the difference between 304 stainless, 316 stainless, and 5052 aluminum. And most sales guys won't tell you because they're scared of a higher quote.
Let's strip off the marketing and look at the metallurgy. It's not sexy, but it's honest.
Stainless steel letters in grade 304 give you a 10+ year outdoor life. That's with 18% chromium and 8% nickel — the stuff that resists rust. 316 stainless bumps that to 15+ years because it adds 2-3% molybdenum. Cost premium? 20-30% more than 304. Worth every penny if you're within 5 miles of saltwater.
Aluminum? 8-12 years outdoors. It's naturally rust-proof because it forms its own oxide layer. But that layer is thin. Scratch it deep enough, and you're into base metal. Anodizing helps, but it's not a cure-all. Aluminum weighs about one-third of steel, so installation is easier. But you trade that weight for dent resistance. A hail storm in Texas took out an aluminum sign last year — the stainless one next to it had a few dings but stayed readable.
Here's what nobody tells you: the thickness matters more than the material. I see too many quotes using 1.0mm aluminum for a 3-foot letter. That's a wobbly mess. For letters over 2.5 meters, you need 5mm minimum — and at that point, you're better off with 1.5mm stainless steel because it holds shape under wind load.
Domestic fabricators love to mark up stainless because it's "premium." I've seen an American shop charge $800 for a single front-lit letter in 304 stainless. Here's the kicker: LCL crates get handled 6-8 times between our dock and yours. Every handoff is a chance for damage. Good packaging — foam, carton, plywood crate — minimizes it, but it's not zero.
And don't forget the Section 301 tariff. Roughly 30% on signs coming into the US. That's baked into your landed cost. Even with it, you're still 50-65% under domestic retail. The margins are there if you know how to spec the right material the first time.
I've seen this go wrong more times than I can count: a shop buys aluminum letters with a "weather-resistant" powder coat for a beachfront project. Six months later, the coating's peeling at the edges. Why? Because the fabricator used cheap domestic acrylic for the faces — 1-2 years before yellowing — instead of UV-resistant Mitsubishi or Degussa acrylic that lasts 5-8 years. The aluminum itself was fine. The rest of the sign wasn't.
Stainless steel has a different failure mode. Grade 304 in a coastal environment will develop tea staining — superficial rust that looks worse than it is. Grade 316 with 2-3% molybdenum resists that. But if the fabrication process left any carbon steel embedded from grinding wheels, you'll get rust spots no matter the grade. We use dedicated stainless-only grinding tools. Not every factory does.
Aluminum's enemy is galvanic corrosion. If you attach it directly to steel mounting brackets without isolation, the aluminum becomes the sacrificial anode. You'll get pitting within two years. Use stainless steel brackets or nylon isolators. Simple fix. Most installers skip it because they don't know.
The ugly truth is both materials will last a decade if you spec them right. The difference is: aluminum will look tired at year 8, stainless will still look good at year 10. For an interior lobby sign? Aluminum is fine. For a storefront on a windy highway? Go stainless and don't look back.
Stainless steel wins when: The sign faces direct weather, salt spray, or industrial pollutants. You want zero maintenance for 10+ years. The letters are large (over 2m) and need structural rigidity. You're doing a high-end corporate lobby where the reflection matters. Finish options: brushed #4, mirror #8, PVD, or powder coated.
Aluminum wins when: Weight is a concern — mounting on glass or drywall. Budget is tight but you still want a metal look. The sign is indoors or under an overhang. You need tight bends and complex shapes — aluminum is easier to form. Finish through anodizing or powder coating gives good color matching.
Look, I can't tell you how many times a customer has insisted on aluminum to save $200. Then they call me two years later because the paint is chipping. If you're going cheap, go with acrylic letters — they're lighter and cheaper still. But if you want metal, pay for stainless or don't bother. You're fooling yourself with painted aluminum that sees rain.
Every factory says they have CE, RoHS, ISO 9001. Ask to see the certificate with today's date. Most will send you one from 2018. We renew ours — CE costs 20,000-50,000 RMB every few years. If a manufacturer can't show current paperwork, assume they bought the certification off a broker. The same goes for UL listing. It costs $4,000-15,000 and takes 4-9 months. If a factory claims UL but can't provide the file number, run.
Yes, if you use the wrong grade. 304 will show surface rust in coastal areas within 2-3 years. That's "tea staining," not structural failure. 316 is marine-grade and resists it. But even 316 rusts if you weld it wrong and don't pickle and passivate. Real answer: treat it right and it won't. Treat it like cheap construction steel and it will.
Per letter, about 30-40% less on raw material. But you lose 2-4 years of life. Over a 10-year period, aluminum might need a refinishing at year 7. Stainless doesn't. So total cost of ownership? They're closer than you think. Especially if you include the cost of removing and reinstalling a faded sign.
If your local code inspector requires it, yes. If your insurance company requires it, yes. If neither does, you can save $4,000-15,000 by going with a non-UL sign that still meets CE and IP65 standards. But don't cheap out on the power supply — a 1-year warranty on the power supply is standard. A fire because of a bad driver costs way more than UL certification.
Sure, if you like galvanic corrosion. Different metals in contact with moisture = battery. Use plastic isolators or separate the materials with a rubber gasket. Or just stick with one material for the whole sign. It's cleaner, and you don't risk a call-back three years later because the aluminum face corroded around the stainless studs.
