Raw Numbers: What the Metal Actually Is

We use 1.0mm to 3.0mm sheet, with 2mm being the most common for storefront letters. Over 2.5 meters tall? We push you to 3mm or internal bracing, because wind load isn't a joke.
Aluminum weighs one-third of steel. You can hold a 36-inch aluminum letter with one hand, but a similar stainless letter needs two hands and a grunt.
Aluminum's natural oxide layer makes it rust-proof, which is why it lasts 8 to 12 years outdoors even in wet climates. But "rust-proof" is not "dent-proof." I've watched an installer lean a 2mm aluminum letter against a wall, turn around, and the wind knocked it over. It bent at the corner. Stainless would've just scratched the powder coat.
Durability in the Real World, Not the Spec Sheet
Here's what nobody tells you: 304 stainless will develop tea staining in coastal or industrial air if you don't specify 316 or at least passivate the surface after grinding. Tea staining is that brown discoloration from salt and sulfur particles. It's not structural failure, but your client will call you anyway. 316 stainless has 2-3% molybdenum, which buys you a 15+ year marine grade lifespan. It costs 20-30% more than 304. For a strip mall in Ohio, 304 is fine. For Miami Beach, pay for 316.
Aluminum won't tea stain. It corrodes differently โ pitting and chalky white spots if the powder coat is cheap or scratched through to bare metal. In coastal salt air, untreated aluminum can pit within 3 to 5 years. Anodized or properly powder-coated aluminum handles that better.
The ugly truth is many sign companies sell "stainless steel" letters that are actually 201 stainless, not 304. 201 has less nickel and more manganese. It's cheaper, but it rusts faster and welds like garbage. If a quote seems 40% below market, ask for a mill certificate. We don't touch 201 for outdoor use, period.
Cost Comparison: Factory Floor vs. US Retail
Our factory prices for non-lit metal letters are embarrassingly low compared to what US shops charge installed. Express shipping for small orders is $30 to $100 and arrives in 7-10 days. Air freight runs $4 to $12 per kilogram. Sea freight for LCL is $80 to $200 per cubic meter and takes about 65 days. Plus, US Section 301 tariff on Chinese signage is roughly 30%. For a $200 order, paying $60 shipping plus tariff might negate the factory discount. Order $2,000 worth of letters, and the math flips hard in your favor.
Don't forget to add 30% tariff to your landed cost. I've watched importers forget that and then claim we overcharged them.
Finishes That Actually Hold Up โ and the Ones That Don't
For stainless steel, our bread and butter is brushed #4 and mirror #8. Brushed #4 hides fingerprints and minor scratches. Mirror #8 looks like a damn mirror โ gorgeous on a corporate lobby, but it shows every smudge within 10 feet. PVD coating adds color and scratch resistance, costs more. Powder coating stainless is like putting a t-shirt on a bodybuilder โ it works, but why cover the metal?
Aluminum finishes are different. Anodized is the most durable for outdoor, because the color becomes part of the oxide layer. Powder coated aluminum is fine for 8-10 years if the pretreatment is done right. Cheap powder coat from a low-bid factory? It'll flake in 2 years.
Look, I've argued with more than one supplier about powder coat thickness. We spec 60 to 80 microns for outdoor aluminum. A lot of factories shoot 30 microns and call it done. You can't see the difference on day one. You'll see it after two winters. Ask for a coating thickness report. If they hesitate, walk away.
Where Each Metal Fails (And What We Won't Sell You)
The ugly truth is stainless steel 304 in a coastal environment without 316 or passivation will look like hell in 18 months. I won't sell 304 to a client in Miami or Galveston without a written note saying they declined 316. Call it stubborn. I call it avoiding a chargeback.
Aluminum's failure mode is different. It's not corrosion, it's mechanical. Thin aluminum letters, especially 1.0mm with big open returns, will flap in high wind and crack at the welds. We recommend 1.6mm minimum for any aluminum letter over 24 inches tall, and internal stiffeners for anything over 36 inches.
We can't make aluminum as abrasion-resistant as stainless. If your client has a restaurant patio where people will bump into the sign, stainless steel is the only answer. Aluminum will dent and show every ding. I've had customers try to save $5 per letter by choosing aluminum for a high-traffic bar entrance. They came back to reorder in stainless a year later. Spend once.
Our

What we can't do is onsite installation in the US. We're a factory, not a service crew. We also don't keep UL 48-listed signs in stock. If your municipality requires UL listing, that's a $4,000 to $15,000 certification process taking 4 to 9 months with quarterly audits. We can facilitate it for a large order, but we won't lie and say our standard letters are UL listed. Anyone who tells you they have UL on a $30 letter is lying to you.
Our facility holds ISO 9001, CE, and RoHS. Ask to see the CE certificate with today's date. Most factories say they have it; fewer can show it. I'll show you ours before you pay a deposit.
How to Order Without Getting Burned
If you're ordering stainless steel, specify 304 or 316, thickness, finish, and whether you want passivation. If aluminum, specify alloy and powder coat thickness. Don't just say "silver metal letters." That's how you get 201 steel or recycled aluminum with pinholes.
Get quotes in writing that include material grade, thickness, finish, and packaging. Our export packaging uses foam, carton, and plywood crate for larger letters. Sea freight for LCL is $80 to $200 per cubic meter, but a single pallet of aluminum letters might be cheaper by air if you need it fast. Do the landed cost math before you order.
