Here's what nobody tells you: the finish on your sign is what fails first. Not the LEDs, not the transformer, not the welding. The finish. And when that powder coat starts peeling or the anodizing fades, the whole sign looks like a piece of junk even if the guts are perfect.
I've been building signs since before most of you were ordering them online. Let's settle this anodized vs powder coated debate once and for all.
What these finishes actually are
Anodizing is an electrochemical process that thickens the natural oxide layer on aluminum. It becomes part of the metal itself. 0.040" to 0.063" (1.0-1.6mm) sheet with a proper anodic coating won't chip because there's nothing to chip. The coating has literally become the aluminum.
Powder coating is a dry paint — polyester or epoxy particles sprayed on and baked at 350-400°F. It sits on top of the metal. It's tough, but it's still a coating. Drop that sign face on a concrete floor during install and you'll see a chip. Touch it up or live with it.
The ugly truth is both have their place. But they're not interchangeable.
How long will each one actually last outdoors?
Real-world numbers from 16 years of watching signs fail:
Anodized aluminum outdoors: 8-12 years before you notice significant color shift. Clear anodize fades gracefully — it gets duller, lighter, but doesn't peel or bubble. If the aluminum was pre-treated right, you can get 15+ years with Class I (thick) anodize, but most shops won't spec it because it costs more. Most anodizers do a 7-8 micron job that's fine for exterior but won't hit that decade plus mark.
Powder coated aluminum outdoors: 5-10 years depending on prep and paint quality. Polyester powder with a proper 3-stage phosphate or chrome-free prep will last 8-10 years. Cheap epoxy powder? Maybe 3-5 years before fading starts. White powder coats love to chalk and yellow after 4-6 years in full sun.
Here's a number that matters: UV-resistant acrylic letters (Mitsubishi/Degussa) hold up 5-8 years outdoors. Your finishes should match that — no point putting a 10-year finish on a 5-year acrylic face. Match the system.
What anodizing does better
Color stability. An anodized finish doesn't fade like paint because the color is locked into the oxide layer. I've taken down 12-year-old anodized aluminum signs that still looked presentable.
Edge retention. Any fabrication shop that does CNC routing on aluminum gets this. When you cut anodized sheet, the finish stays put at the edge. Cut through powder coat and the exposed aluminum edge now has a path for corrosion to creep under the paint.
Tint consistency on extrusions. If you're doing aluminum channel letters profiles, anodized extrusions match perfectly across profiles. Powder coat batches can shift slightly between runs.
For machining. Anodized surfaces take CNC work better. You can cut it after finishing. Powder coat — you either mask everything or cut before coating.
What powder coating does better
Color selection. Anodizing has maybe 10 colors that actually look good: clears, bronzes, golds, blacks. Powder coating has thousands of RAL colors. Need 2017 Pantone of the Year on a sign? Powder coat. Need a custom mesh texture or matte finish? Powder coat.
Hiding surface defects. If the aluminum sheet has pitting, scratches, or inconsistent grain, powder coat hides all of it. Anodizing is brutally honest — every flaw shows. That's why we recommend a brush finish before anodizing.
Consistency on fabricated parts. Welded aluminum frames, brackets, returns — powder coat covers it all with a thick film. Anodizing with welds is a headache. The weld area never takes the finish the same.
Lower upfront cost for small runs. For a single custom sign with specific colors, powder coating is more economical than setting up an anodizing line. Anodizing costs more per square foot for bulk — no, wait, that's wrong. Anodizing is cheaper per square foot at volume. Powder coat has higher setup cost but no line charges.
I've seen this go wrong: the cheap anodize trap
A customer came to us with a "great deal" on anodized sheet from a local supplier. Sounded too good to be true. It was. The anodizing was a thin decorative job, maybe 3-4 microns. Six months outdoors, the finish had dulled and started spotting from the inside out.
That's the lie of cheap anodizing — it looks identical to the good stuff for the first month. Then it falls apart.
Get the spec sheet. Demand to know the anodic coating thickness. For outdoor sign applications, you want Class II (10 microns+) or better yet Class I architectural anodize (18-25 microns). That's the military spec for exterior durability.
The same goes for powder. I've seen sign shops pay for TGIC polyester — the good outdoor stuff — and receive epoxy-modified polyester that starts chalking within two years. Third-party lab test or walk away.
The cost breakdown nobody gives you straight
Anodized 6061 aluminum sheet, at factory prices: roughly $0.05-0.15 per square foot more than mill finish. For a typical 2-foot channel letter back, you're looking at maybe $1.50 more per letter. Nothing.
Powder coating by a reputable shop: $0.75-2.00 per square foot for spray-applied TGIC polyester depending on color and quantity. Black and white are cheapest. Custom colors cost more.
That's the honest breakdown. At volume, anodizing wins on price. For a few letters in a custom color, powder coat wins on flexibility.
Here's what I recommend to every customer at our factory:
- Vast majority of outdoor channel letters: powder coated 1.0-1.6mm aluminum. Good balance of cost, color, and durability. 8-10 year life is plenty for most business signs — they redecorate anyway.
- Storefronts where the aluminum is the star of the show: anodized 6061 aluminum with brushed finish. The modern architectural look of natural aluminum is a premium aesthetic. Pair it with our
back-lit halo letters for a high-end facade.
- Coastal installations: 316 stainless steel with no finish — barely needs it — or anodized aluminum with heavy Class I coating. Powder coat on coastal aluminum? You're buying maintenance headaches. Salt wants to crawl under that paint edge.
- Signs that need frequent graphic changes: aluminum with a white powder coat base. Easy to slap vinyl over, swap graphics, peel and replace. Anodized surface doesn't want vinyl on it for long-term.
What we can and can't do at our factory
Here's some straight talk from the factory floor:
We powder coat in-house. We do 3-stage pre-treatment (clean, rinse, conversion coat), bake at 400°F, and use outdoor-grade polyester. We'll do any RAL color you want. We'll do one-off custom colors for a small batch.
We can't anodize in-house. Period. We subcontract that to a proper anodizing facility that does Class I and Class II architectural work. We've used them for years. They do honest work — we confirmed the coating thickness on sample parts before we trusted them with customer jobs. They provide thickness reports on request.
If you only want to work with factories that do everything in-house, that's your call. But you'll get a factory that does one process well and three processes mediocre. Our anodizing partner does one thing. That's all they do.
I've seen signs from "fully vertically integrated" factories where the anodizing line was basically a hobby tank. You get what you inspect.
How to spec your next outdoor sign
Ask these questions to any supplier — including us. If they can't answer them, walk away:
1. What's the anodic coating thickness in microns? (Only for anodized)
2. What powder type is it — TGIC polyester or something cheaper? Ask for the technical data sheet.
3. What's the pre-treatment process before coating? (Blasting bare aluminum before powder isn't enough for exterior)
4. What warranty covers the finish specifically? (We give 2 years on powder — the industry norm. Don't trust a 5-year finish warranty from someone who won't put it in writing)
For our own
aluminum letter fabrication, we default to powder coat unless the design requires anodized. We tell customers that honestly — 90% of the time, powder coat makes more sense. For dimensional sign letters, anodized finish is a premium spec that commands a premium price.
The one thing that beats both finishes
If you want a "set it and forget it" metal letter, skip painted and anodized aluminum entirely. Get
stainless steel letters.
304 stainless naturally resists corrosion. With a #4 brush finish, it looks like silver — no coating, no peeling, no fading. For a polished mirror #8, you got that high-end lobby look. Both will outlast the building.
For us, stainless steel non-lit letters run about $15-40 per letter at factory prices.
Yes, 316 costs 20-30% more than 304. But if you're within a mile of saltwater, you buy 316 or you replace the letters in 8 years. Your call.
Real talk about outdoor sign life expectancy
Let's put the whole system on the table:
- LED modules: 50,000 hours to L70 (that's 5.7 years running 24/7). Quality Samsung or Osram modules last 5+ years real time.
- Stainless steel: 10-15 years with zero maintenance.
- Powder coat on aluminum: 8-10 years before noticeable fading.
- Anodized aluminum: 8-12 years before dulling.
- Acrylic face: 5-8 years for good UV-resistant stuff.
- Cheap acrylic: 1-2 years, then you're replacing yellowed faces.
The system is only as strong as the weakest link. Powder coat outlasting your LEDs by 2 years? Good. Anodized finish that outlasts three rounds of LEDs and two acrylic face replacements? That's what you pay for.
If you're buying for a quick, 3-5 year use — powder coat. If you're building for 10+ years, anodized or good ol' stainless steel.
Final call: pick based on what you're building
Here's a decision checklist I keep taped to the break room fridge:
- Standard channel letters, storefront, 5-8 year expected life → Powder coat on 1.6mm aluminum
- Modern aesthetic where aluminum is visible, architectural → Anodized 6061, brush finish
- Coastal, industrial, or anywhere salt or acid attacks → 316 stainless or Class I anodize (pay the premium)
- Customer wants a specific color → Powder coat. Anodizing can't hit Pantone colors.
- Small order, one-off sign → Powder coat. Anodizing minimums are annoying for anything under about 50 square feet.
- The sign budget is "make it last forever" → Steel. Stainless steel letters, non-lit. Done.
Look, I've built signs through hurricanes, blizzards, and the kind of UV you only get in the desert. I've seen powder coat look like cracked mud after 3 years and anodized letters still look great after 15. I've also seen anodized with those white spots that make you think someone sneezed on the sign.

Bottom line from the factory floor
Powder coat and anodized both work outdoors. Powder coat gives you color options at a good price. Anodize gives you unbreakable metal that looks like aluminum on purpose. One isn't superior — they're solutions to different problems.
Stop overthinking the finish. Instead, pick your sign location, decide the lifespan you need, then let budget and color determine the material.
And for any factory that quotes you a "lifetime" finish — ask them to sign that in writing.
That'll sort out who's real and who's pushing product.
