
Channel letters leak water at exactly three places: the face, the returns, and where the power comes in. I've been on a factory floor since 2010, and 80% of the leak callbacks I've seen trace back to two things—cheap silicone and missing drain holes. That's not an exaggeration.
Water doesn't need a big hole. Water wins.
A channel letter is a metal pan with an acrylic face. For standard front-lit channel letters, that face is 5mm acrylic with 90–92% light transmittance, and it sits inside a trim cap that snaps onto a 1.2–1.5mm stainless or aluminum return. We weld the return to a back panel. The LED modules go inside. The power supply lives somewhere behind or in a raceway.
Every seam in that assembly is a potential leak path. But in the real world, three zones account for most failures: the face-to-trim-cap junction, the return-to-back panel seam and its fasteners, and the electrical knockouts or conduit entries.
The ugly truth is most sign shops call it a "water leak" when it's actually a drainage problem. We'll get to that.
Look, I've pulled apart a three-year-old sign where the acrylic face looked like a windshield after a highway rock hit it. It started as a hairline crack at the trim cap corner. That crack opened and closed with every thermal cycle until water got in and shorted the LEDs. The acrylic wasn't UV-stable. Domestic acrylic lasts 1–2 years before it yellows and gets brittle. Mitsubishi or Degussa UV-resistant acrylic holds up 5–8 years. Guess which one the customer paid for.
Thicker acrylic doesn't save you. I've heard installers tell clients that 5mm is "stronger and more waterproof" than 3mm. Wrong. The 5mm face cuts 92% light output, a 3mm face cuts 90%, and neither one stops water if the trim cap is loose. The seal is what matters, not the sheet thickness.
Here's what nobody tells you: trim caps fail from the inside. The plastic trim cap expands and contracts at a different rate than the metal return. In hot climates, that daily movement works the silicone bead loose in two seasons. Neutral-cure silicone holds. Acid-cure silicone etches the acrylic and then lets go.
Rimless and domed letters are worse. Rimless channel letters glue the face directly to the return with no mechanical fastener, so there's no cap to hide the gap. Once that glue line opens, water pours straight onto the LEDs.
I've seen this go wrong: a fabricator TIG-welds the return to the back panel, then grinds the weld flat and paints over the pinhole. Pinhole leaks don't show up on day one. They show up after six months of rain, once the LED modules start flickering and the customer starts leaving voicemails.
For 304 stainless steel returns, the material itself has 18% chromium and 8% nickel and will last 10+ years outdoors. That's not the problem. The problem is the weld seam and the fasteners. Every screw that goes through the back panel into the wall needs a rubber washer or a dab of silicone under the head. Most shops skip it.
Here's what nobody tells you about 304 stainless: it doesn't rust, but the heat-affected zone around a weld absolutely will. If the shop doesn't passivate the weld, the weld line turns brown and eats the silicone adhesion in two years. That's a warranty callback in slow motion.
Aluminum returns are lighter—about a third the weight of steel—and they're naturally rust-proof. But aluminum welds can crack from vibration, especially on pole-mounted signs. The 1.0–1.6mm aluminum we use bends easy but the back panel needs reinforcement if the letter is over 60cm tall. If it flexes, the silicone at the return-to-back seam will separate by the first winter.
The ugly truth is most channel letters don't leak from rain. They leak from condensation. Every enclosure breathes. Warm air inside, cool air outside, water forms. If the water can't get out, it pools at the bottom and corrodes everything. A 3mm weep hole at the lowest point of each letter is enough for condensation—if the installer knows which end is lowest once the sign hangs on the wall.
I've watched a shop mount a 24-inch letter on a sloped fascia and drill the weep hole at the bottom of the letter as it sat on the bench, not as it hung on the wall. That's a fish tank.
You can't seal a sign perfectly. You don't even want to. You want water that gets in to have an exit. Seal the top and sides tight, leave the bottom drain open. If you're using dual-lit channel letters, you have both a face seam and a back seam, so you need weep holes in both planes or the back cavity will fill up.
Cheap LED modules make this worse. Our Bluesky and Rishang LED modules carry an L70 rating at 50,000 hours and last 5+ years in real use. Cheap modules last 12–18 months, even in a dry sign. Add standing water and you're doing a full re-skin in one season.
Look, I've seen this go wrong more times than I can count: an installer drills through the top return to run a power wire, then fills the hole with latex caulk. Latex caulk is for drywall, not for wet metal. It dries, shrinks, and peels. The sign leaks from a hole the fabricator never made.
Flush-mount letters are the worst for this because the back panel sits hidden against the wall. You can't see the water running down the brick until the LED drivers start frying. Raceway-mount letters are easier to service, but the raceway itself needs a gasket where the wire enters. If the raceway fills with water, the power supply shorts and you lose the whole sign, not just one letter.
Here's a fact with a number: LCL sea freight means handlers will manhandle your crate 6–8 times between our dock and yours. Every touch is a chance for a mounting bracket to bend or a face to crack. I've had letters arrive with a crimped return that wouldn't have leaked on the bench but did on the wall. You don't find those until the first big rain.
The installation fix is boring but non-negotiable. Hit every fastener with silicone. Run conduit up from the bottom if you can. Never drill through the top face of the letter. And check the mounting surface—mounting a heavy sign on rotted plywood is a leak waiting behind the building.
You want to know what causes channel letters to leak water? Half the time it's not a leak in the sign. It's a leak at the electrical entry. The conduit goes through the back panel. The installer punches the knockouts too big, skips the grommet, and wraps the wire in tape. Tape isn't waterproof. It's a schedule.
IP ratings are where sign buyers swallow a lie. IP65 means dust-tight and protected against water jets from any direction. It doesn't mean your sign survives a Florida hurricane. IP66 handles powerful jets and coastal weather. IP68 is submersible, which you don't need unless you're mounting the sign in a pool. I've seen shops advertise "IP65 waterproof" like it's a submarine. It's not.
CE marking costs 20,000–50,000 RMB. UL 48 runs $4,000–15,000 and takes 4–9 months with quarterly audits. When a supplier says they have both, ask to see the certificate with today's date. Watch them sweat.
For a dual-lit channel letter, you've got twice the wiring and often two power supplies. Every knockout you don't plug with a strain-relief grommet becomes a water entry point. I've seen installers leave an extra knockout open because "it faces down"—and then wind-driven rain comes straight up under the letter. Water doesn't care about gravity when the wind hits 30 mph.

UV-resistant acrylic from Mitsubishi or Degussa is worth it—5–8 years before yellowing versus 1–2 for domestic. And for the love of God, don't skip the weep holes because the designer thinks they look ugly. A 3mm drain hole at the lowest point will save you a $2,000 LED replacement.

Q: Can I just recaulk the outside of a leaking channel letter?
You can, and you'll be back next spring. Caulking the outside doesn't fix the inside seam. You have to pull the face, dry the cavity, reseal the trim cap from the inside, and clean the weep holes. If the LEDs are already corroded, recaulking is a band-aid on a bullet wound.
Q: Are stainless channel letters fully waterproof?
No sign's fully waterproof. 304 or 316 stainless returns won't rust for 10–15 years, but the sign still breathes. You still need weep holes. You still need sealed electrical entries. Anyone who sells you a "waterproof channel letter" is either lying or has never installed one in coastal weather.
Q: What IP rating do outdoor channel letters need?
IP65 at minimum. That's dust-tight and protects against water jets. If you're near salt spray, go IP66. IP68 is for submersed installations—don't pay extra for that unless your sign is going underwater. And ask for the certificate, not the sticker.
Q: How much does it cost to fix a leaking channel letter?
If it's just a face reseal, maybe a few hundred in labor. If the LEDs are fried and the back panel is rusted through, you're looking at replacing the whole letter.
