
Look, the straight answer is aluminum and 304 stainless will outlast everything else outside—8 to 12 years for aluminum, 10-plus for 304 stainless, and UV-resistant acrylic from Mitsubishi or Degussa gives you 5 to 8 years before yellowing. Cheap domestic acrylic? 1 to 2 years, then it looks like a smoker’s teeth.
That’s the material reality. Everything else is a tradeoff between look, weight, and how often you want to get a ladder out to replace it.
Outdoor signs don’t fail from one thing. They fail from UV, salt, temperature swings, and wind working together. That’s why you pick material by climate first, not by what the client saw on Pinterest.
Here’s what nobody tells you: IP65 sounds impressive. Meaning water jets from any direction. But that doesn't mean your sign survives a Florida hurricane. For coastal work, you need IP66 at minimum, and you need 316 stainless instead of 304. 316 has 2–3% molybdenum, which stops pitting from salt air. You’ll pay 20–30% more. Do it anyway.
If you’re 50 miles inland, 304 stainless gives you 10-plus years outside. If you’re within a mile of salt water, 304 turns into a science experiment in about three years. I’ve watched it happen.
UV is the other killer. UV-resistant acrylic from Mitsubishi or Degussa runs 5–8 years before yellowing. Domestic acrylic can start yellowing in 1–2 years. That’s not a quality issue your installer can fix after the fact. That’s a spec issue before you cut a single sheet.
Wind load isn’t about the frame falling down. It’s about acrylic flexing. Any acrylic face over 2.5 meters takes 5mm or thicker sheet. Thinner than that, and it bows between mounts, then cracks where the studs go through.
Freeze-thaw cycles are another one. If water gets behind an acrylic face or into a weld pinhole, it freezes, expands, and cracks the seam open. That’s why we seal with neutral silicone and run an 8–12 hour aging test before QC. You can’t see a micro-leak until it’s too late.
Aluminum weighs one-third of steel. That’s the number that matters when you’re hanging a 4-foot sign over a sidewalk and the building owner’s engineer wants load calcs. It’s naturally rust-proof, runs 8–12 years outside, and takes powder coat, anodizing, or brushed finishes without a fight.
Sheet thickness runs 0.040 to 0.063 inches—that’s 1.0 to 1.6mm for the metric crowd. For most flat panel signs and letter returns, 0.040 is enough. If you’re welding returns onto a fabricated letter, go 0.063. You’ll get fewer burn-throughs and a cleaner bend.
The ugly truth is most sign shops use aluminum because it’s cheap to fabricate, not because they did a life-cycle cost analysis. But for a strip mall in Ohio, it’s the right material. If the client asks for a heavier architectural look, go steel or stainless.
Acrylic is the only plastic I spec for lit faces. Polycarbonate is tougher on impact but clouds faster outdoors. HDPE is great for routed park signs and terrible for anything backlit or structural. The light transmittance number says it all: acrylic passes 90–92% of light. Polycarbonate and HDPE don’t come close.
If you’re ordering acrylic LED letters, specify UV-resistant Mitsubishi or Degussa sheet. It costs more, but you get 5–8 years before yellowing. Domestic sheet goes to 1–2 years and then your client asks why their white sign looks like vanilla yogurt.
Here’s the thickness rule: 2mm, 3mm, and 5mm are standard. Use 3mm for most channel letter faces. If the letter is over 2.5 meters, jump to 5mm. Don’t use 2mm for anything outdoor bigger than a bathroom sign. It will flex, crack, and call you names behind your back.
Polycarbonate has its place—drive-through menu boards, high-impact areas where a rock from a weed whacker could crack acrylic. But I won’t use it for an LED-lit sign unless the spec demands it, because it scratches and hazes after a few summers. The light looks dead.
Steel is for interior or powder-coated only. Once the coating chips at a cut edge, rust gets under it and you’re replacing letters in five years. I don’t care how good the paint is.
304 stainless is the outdoor default for fabricated letters. It’s 18% chromium and 8% nickel, density 7.93 grams per cubic centimeter, common thickness 1.0 to 3.0mm. Brushed #4 is the workhorse finish. Mirror #8 looks great on a bank lobby but shows every fingerprint and bird dropping. PVD and powder coat are fine if the client wants black or gold.
I’ve seen this go wrong: a sign shop in Tampa ordered 304 stainless letters because the client didn’t want to pay the 20–30% premium for 316. Three years later, salt air had pitted the welds. Composite panels—aluminum composite material, or ACM—are a hybrid that works for flat sign boxes and architectural panels. But they’re not structural letter material. Don’t let a distributor talk you into routing letter faces from ACM and calling it premium. It’s not.
Wood looks warm for about nine months outside, then the sun and rain start negotiating for custody of your finish. MDO plywood is better than solid wood because it’s dimensionally stable, but it’s still a maintenance item.
The ugly truth is wood signs are for customers who have a maintenance budget or a covered entry. Most don’t. They want the carriage-house look and then call you two years later asking why the paint’s peeling off the bottom edge. Answer: water wicks up from the ground, the wood swells, and the finish lets go. It’s not a manufacturing defect. It’s physics.
Engineered wood products have the same problem. You can seal every edge, but a single missed pinhole turns the core into a sponge. If the client insists, use HDPE with a wood-grain laminate for outdoor, and keep the real wood inside.

For a storefront, front-lit channel letters with a 3mm UV-stable acrylic face and 304 stainless returns are the sweet spot. They run $20–80 per letter factory-direct. You can also go back-lit halo for a premium look. But don’t put a wood sign on a south-facing wall in Phoenix unless you want a warranty claim.
