A 1.0mm stainless face does that fine. Go thicker if the letter is over 2.5 meters tall, not because it needs strength, but because thin metal warps after welding and polishing.
The return is the side wall. That's where the depth comes from. Standard returns run 1.0mm to 1.5mm aluminum or stainless. The depth dictates how far the letter sits off the wall—usually 30mm to 80mm for a good halo. Too shallow and the light pools in a hot spot. Too deep and the halo gets fuzzy.
The trim is the welded edge that hides the seam between face and return. If the welder rushes it, you'll see grind marks through the paint. That's the difference between a premium sign and a landlord special.
The LED system is the heart. Quality modules—Samsung, Osram, Blueview—run L70 at 50,000 hours minimum. That means after 50,000 hours of running, they still put out 70% of their original brightness. Cheap modules? 12 to 18 months before they start dropping like flies.
SMD 2835 chips, 100-150 lumens per watt, are the industry standard for halo-lit letters. SMD 5730 chips give 40-60 lumens per chip and higher brightness if you need punch. But more brightness means more heat, and heat kills power supplies faster than anything else.

Aluminum is your workhorse. Weight one-third of steel, naturally rust-proof, 8-12 year outdoor life. Common thicknesses run 1.0mm to 1.6mm. If the sign is going on a high-rise or a coastal building, aluminum saves weight and survives salt spray.
Powder-coated aluminum holds color well, but the edge between face and return still needs a good primer or you'll get filiform corrosion under the coating. I've seen it happen on signs less than two years old.
304 stainless steel is the upgrade. 18% chromium, 8% nickel, density 7.93g/cm³. It'll last 10+ years outdoors with almost no maintenance. For 304 stainless steel letters, you can go mirror polished (#8), brushed (#4), PVD coated, or powder coated. Brushed hides scratches. Mirror shows every fingerprint and every flaw in your grinding.
If you're near the ocean or an industrial plant, step up to 316 stainless. It has 2-3% molybdenum, which resists pitting, and it costs 20-30% more. For a strip mall in Ohio, 304 is fine. For Miami Beach, pay for 316 or you're replacing letters in 3 years.
Acrylic rarely belongs on the face of a backlit letter. That's a front-lit game. But if someone specs polycarbonate for a backlit face, ask why. Polycarbonate scratches easier and yellows faster than decent UV-resistant acrylic. Acrylic from Mitsubishi or Degussa runs 90-92% light transmittance and stays clear for 5-8 years. Domestic cheap acrylic? 1-2 years before yellowing.
If you're doing a dual-lit channel letter with an acrylic face for daytime and halo at night, use a 2mm or 3mm face. A 3mm acrylic face cuts 92% light output. A 2mm face cuts 90%. Your customer won't notice the 2% but they will notice the 40% cost bump.
Look, fluorescent in backlit letters is dead. I still get RFQs for it from old-timers who remember the 2000s. Fluorescent tubes need ballasts, they flicker in cold weather, and the sockets corrode. LEDs replaced them for a reason.
An SMD 2835 module runs 100-150 lumens per watt. A fluorescent tube might get 60-80 if you're lucky. And the LED module doesn't hum.
Neon is different. Real glass neon has a warmth that LEDs still can't fully copy. But glass neon is fragile, the transformers run hot, and you need a glass bender who knows what they're doing. LED neon flex—like what we use for neon flex signs—gives you the look without the breakage. LED neon flex costs anywhere from $30 to $200 per sign depending on complexity. That's not real neon, but it'll run for years on a fraction of the power. If your customer wants the classic neon glow for a backlit halo effect, don't lie to them. Tell them it's LED neon flex and move on.
Quickest way to spot bad LED modules: look at the solder joints. Dull gray solder joints won't last 18 months. Shiny silver solder points to proper lead-free solder. I've pulled cheap modules out of signs after a year and the solder joints were chalky white. Corrosion started. The LED was fine but the connection wasn't. That's the kind of failure you don't see until the sign is already dead.
Here's the deal: if you don't plan driver access and a service loop before the sign is fabricated, you'll be up on a lift cutting holes later. A backlit letter has a power supply hidden inside or behind it. That power supply will fail before the LEDs do. Warranty on our power supplies is 1 year. Warranty on the LEDs is 2 years. You do the math.
Put the driver in an accessible spot, leave a service loop of wire, and make the face removable with concealed screws. Not pop rivets. Pop rivets mean you drill out the face to service the thing, and then the next rainstorm gets inside.
Fabrication tolerance isn't just about looks. Laser cutting holds ±0.1mm. TIG welding fuses the return to the face without blowing holes in 1.0mm sheet. After welding, the letter goes through grinding and polishing—1 to 2 days per batch if you want the seams invisible. Then the LED assembly, then sealing with neutral silicone. Neutral silicone matters.
Acid-cure silicone off-gasses acetic acid, which corrodes LED solder joints over time. I've seen shops use cheap acid silicone and wonder why their LEDs fail at month 14.
IP65 sounds impressive. It means dust-tight and protected from water jets from any direction. That doesn't mean your sign survives a Florida hurricane. IP66 handles powerful water jets, good for coastal. IP68 is submersible, which you only need if the sign sits in a flood zone or a fountain. Minimum outdoor spec is IP65. Below that and you're asking for water ingress.
And after sealing, every sign runs an 8-12 hour aging test at full power. That catches infant failures before it ships. 100% QC inspection after that. No sampling. Every single letter.
I've seen this go wrong: a client orders backlit letters from a domestic fabricator at $700 a letter, then sees the same spec from a factory in China at $120 a letter and thinks it's a scam. Not true. Factory prices for backlit halo letters run $35 to $120 per letter depending on size and material. US retail installed runs $400 to $1,000 per letter. That 50-65% savings on product is real. The catch is you handle import freight, tariff, and site coordination.

Energy ROI is part of the equation. SMD 2835 modules at 100-150 lumens per watt mean a typical backlit letter set draws less than a standard halogen porch light. Maintenance costs favor quality LEDs too. Cheap modules fail at 12-18 months. Samsung or Osram modules run 5+ years real lifespan. One service call from a sign company costs more than the LED module itself. Don't save $15 on a module and spend $400 on a lift rental.
Straight talk: most factories will say they have CE marking. CE costs 20,000 to 50,000 RMB and takes 2 to 8 weeks. Ask to see the certificate with today's date. Watch them sweat.
For the US market, CE doesn't matter. You need UL 48 listing or ETL certification. UL 48 runs $4,000 to $15,000, takes 4 to 9 months, and includes quarterly audits. ETL is an alternative that's 10-30% cheaper. If your municipality requires UL, don't try to sneak in an unlisted sign. The inspector will catch it, and you'll rip the sign off the wall at your expense.
NEC Article 600 governs electrical signs in the US. Read it. Then read your local amendments, because every inspector interprets wet-location specs differently.
Permit variance is a killer. One inspector wants the driver in a NEMA enclosure. The next one wants a disconnect switch within sight of the sign. You don't find this out after the sign is mounted. You find it out when you submit drawings. Document compliance for imported components—module datasheets, UL file numbers, IP ratings, wiring diagrams. If you can't produce those, you're gambling.
Installation best practices for backlit letters: mount them on standoffs that allow airflow behind the letter. Use stainless hardware, not zinc-plated, especially outdoors. Run the power supply on the wall side with a drip loop. And for God's sake, don't caulk the top edge shut. Water needs a way out if it gets in. A sealed backlit letter is a bathtub. Leave weep holes or a small drain gap at the bottom return.
